WHEN WE AT KTM DESIGN OUR DIRTBIKES THERE ARE SOME KEY THINGS WE STRIVE FOR; HIGHER, FASTER, BETTER, MORE. It’s about creating a technically advanced, phenomenally designed piece of machinery that allows a rider to showcase their skills, reach their ambitions and be the very best they can be. This year we welcome a new generation of KTM SX. A superior range of class-leading motocross bikes that boast low-weight, sublime agility and strong, usable power for every bike that sets the benchmark in each class.

Each of the 2-stroke KTM 125 SX, KTM 150 SX and KTM 250 SX, comprised with the 4-stroke KTM 250 SX-F, KTM 350 SX-F and KTM 450 SX-F powerhouse have improved engines to provide more efficient performance. Taking a brief look at the new generation’s benefits and we can see a new high-tech chassis that provides improved stiffness, and a longer subframe for improved rear fender stability, whilst new bodywork with optimized ergonomics offer enhanced contact points and better seat comfort. Not only that, the radiators and cooling system have been re-designed for more efficient cooling, whilst revised WP suspension settings ensure riders enjoy more stability and better cornering, which is especially required in the heat of the battle.

KTM is proud of its newly designed exhaust systems for the SX range that contribute to a more efficient power delivery and upgraded performance, while new graphics and colors give the bike a totally new look. This is all in addition to the already premium components such as Brembo brakes, E-starter on 4-stroke machines, No-Dirt footpegs, a map select switch with integrated traction control, launch control and more that’s fitted as standard to the KTM SX range. These new machines are truly for dirtbike lovers who require the very best and with 60% new parts, our R&D engineers in Mattighofen, Austria, and California, USA, have re-set the benchmark once again by producing battle-ready machines of the highest quality.

Whilst the adult bikes can often be perceived as the central focus in terms of offroad motorcycle development, this is certainly not true of KTM, as we take great pride in producing the perfect junior machines with our ultra-dynamic, high-performing KTM Sportminicycle range. With the same dedication, focus and intuitive engineering as encompassed for our higher-capacity machines, the KTM Sportminicycle line-up is the perfect pathway for any budding junior with the KTM 50 SX, KTM 65 SX and KTM 85 SX that can take him or her step-by-step through the ranks with the very best tools for learning their craft. Whether the rider is starting out in the sport, or competing in the Junior Motocross World Championship ranks, this opportunity to ride high-class equipment prepares them well for the future, and this has so far proven fruitful in the development of some of today’s star riders.

Winning is the ultimate ambition, but repeat success and staying at the top requires a special mentality. Investment back into R&D has been KTM’s strong point to achieve the many accolades over the years and advancements in technology in a short space of time, but it’s the desire to continue its outstanding battle domination in offroad racing that remains a major factor in the development process. This is not just about factory riders pushing the limits on the track and training to unbearable lengths off the circuit, but the push from within the very core of the company where everyone operates with the same united attitude. With another new SX generation arriving for model year 2019 that incorporates a huge re-design, the commonly heard saying ’after the race is before the race’ could not be any more apparent.

A world first was presented last year in the enduro sector with the serial production 2-stroke fuel injection offroad competition machines – the KTM EXC TPI models, and the boundaries are constantly pushed both sides of the Atlantic to continue being at the forefront of innovation. These lightweight motocrossers are READY TO RACE out of the crate, and remain the absolute benchmark in each class – you only need to look at the success last season with a double FIM Motocross World Championship win that reiterates that the KTM SX model year 2019 truly is the sharpest weapon.

INTRODUCTION

WE RECOGNIZE THAT MANY OF OUR CUSTOMERS AND OUR FACTORY RACERS HAVE SOMETHING IN COMMON; THE DESIRE TO WIN. Whether that’s the local club race or a Grand Prix at one of the finest tracks in the world, the mission is the same. That’s why racing is at our core, and that’s why competing in the toughest championships in the world means so much to us. The stage for us to develop and test our products also provides us with the most demanding situations, when there’s a championship at stake and the heat of the battle is on. We want to dominate that battle.

Last season was certainly a memorable one. Tony Cairoli took his ninth FIM Motocross World Championship title and the KTM 450 SX-F’s first MXGP crown. An emotional, emphatic moment, after the 32-year-old endured a number of difficult seasons with injury, as the Sicilian added to his incredible career record, whilst re-stamping his authority all over the ultra-competitive series. Teammate Jeffrey Herlings, who was of blistering pace as expected for a triple MX2 World Champion, showed some dominant form towards the end of the season, and concluded the year as a force to be reckoned with during his inaugural campaign in the higher-capacity class. But it’s also a season where the KTM 450 SX-F was celebrated; lightest in its class, high-performing and world beating, it’s a success story that we want and strive to constantly continue. It’s also vital for the development of our serial production machinery.

Latvian star Pauls Jonass added to an incredible orange record book, where KTM has won nine titles in 10 years with the KTM 250 SX-F. The Red Bull KTM Factory Racing crew are experts in developing riders to continue the production of champions, and the KTM 250 SX-F is the constant star of the MX2 show as the baton is passed from rider year-to-year with the expectation of one thing; to win. To concrete the evidence of an investment in the future, a young Jorge Prado took his first Grand Prix victory at the tender age of 16 aboard the KTM 250 SX-F last season. It was certainly a spectacular year for KTM and one that the Red Bull KTM Factory Racing Team strives to replicate each season. The Lommel, Belgium, round of the 2017 19-event championship provided a poignant moment for KTM, as Austrian-made SX models filled both MXGP and MX2 podiums in a day of pure domination. One of the toughest tracks, against the toughest competition and an all-orange line-up spraying the champagne.

AMA Supercross 2017 was a magical one with Ryan Dungey taking a fifth title prior to his retirement, and KTM’s third consecutive win in the 450 SX class aboard the KTM 450 SX-F, in production motorcycle guise due to the homologation ruling. The latest spearhead of the USA campaign for KTM, Marvin Musquin, soared to new heights by winning the Red Bull Straight Rhythm, and the $1million dollars at the Monster Energy Cup by winning all three motos at the end of the year, as well as the Bercy SX. In 2018, the Frenchman has made a strong recovery from injury following an opening round win and finished the ultra-competitive and seriously demanding AMA 450 SX series as runner-up, despite missing a race. The work never stops; whether talking about our athletes, our Red Bull KTM Factory Racing Team, or our R&D Department the winning mindset is simple, it’s truly no coincidence. To create a READY TO RACE production motorcycle, the focus has to be on the battle for victory, and the strive for ultimate excellence.

FUEL TANKAll models in the SX range feature new lightweight polyethylene fuel tanks. They improve the ergonomics and offer a fuel tank ca-pacity of around 7 liters. The fuel tank cap with an inside thread can be inserted easily and provides a tight and reliable seal. All 4-stroke models are fitted with an optimized fuel pump assembly.

AIR FILTER BOXThe air filter box has been completely redesigned to optimize the airflow to the engine, which subsequently improves both performance and throttle response. In addition, the new design provides maximum protection for the air filter against dirt and grime and, in combination with new intake snorkels (with the exception of the KTM 125 SX and KTM 150 SX models), results in improved engine performance. The large Twin Air filter is mounted in a stiff cage. This has the advantage of allowing both the filter and the cage to be replaced in just a few seconds without the need for tools, and correct assembly is also simplified – a typical feature of KTM motorcycles.

FRAMEAll KTM SX models benefit in model year 2019 from new, lightweight high-tech frames made of chromium molybdenum steel sections that include hydro-formed elements welded together by state-of-the-art robots. For model year 2019 the new frames feature an upgraded design in specific areas for improved stiffness while keeping the same geometry compared with the predecessor versions. As a result, the rider enjoys first-class feedback, playful handling and optimized stability. The lateral engine head stays between the cylinder head and the frame for all models, including KTM 250 SX models, are now made of aluminum. This results in reduced vibration levels, precise cornering and weight savings. Newly designed lateral frame guards featuring structured surfaces improve grip, while the frame guard on the exhaust side also provides heat protection. Three new brackets on the frame of the 4-stroke models make it possible to add an optional composite skid plate that is included in the KTM PowerParts program. The engineers have also raised the engine of the KTM 250 SX around the swingarm pivot by 1° to improve handling and increase front wheel grip.

SWINGARMFor the new model year, KTM has provided all SX models with an upgraded cast aluminum swingarm. With a longer chain adjustment slot for the rear axle, the rear wheel can now be positioned further back by as much as 5 mm. This enables the rider to increase straight-line stability on fast tracks. As a result of the one-piece casting process, the extremely lightweight swingarm boasts opti-mized bending stiffness and offers unlimited possibilities in terms of its design.

BATTERY & WIRING HARNESSAll SX-F engines are fitted with an E-starter – a long-time KTM feature and a distinct advantage in motocross racing events. For model year 2019, the bikes get a new, more powerful and super lightweight 2 Ah lithium ion starter battery. This guarantees reliable starting, particularly at low temperatures, and contributes to the bike’s low weight. Redesigned packaging of the voltage regulator and condenser means that the electrical components are now located in a compact area below the seat and increase the reliability of the entire system.

EXHAUST SYSTEMKTM has invested substantial resources in the development of new standard exhaust systems, which are a major factor in terms of improving the power delivery and performance of the new bikes. They have a slim design and it goes without saying that they comply with FIM sound regulations. All 4-strokes are equipped with a new, model-specific header incorporating an advanced design resonator system in the form of a small flow design header (FDH) chamber integrated into the pipe. This results in a system that has been thinned out and coaxes more performance out of the engine, besides being an effective means of reducing noise.

The 2-strokes also feature an upgraded header developed for model year 2019 using an innovative 3D stamping process, which also increases engine performance. The slimmer pipe increases the ground clearance of the KTM 250 SX and the new shape is more resistant to deformation. It also makes higher revving possible and thus gives the KTM 250 SX a much livelier performance. All models are equipped with modified silencers designed specifically for the individual model.

The plastic collars used for the 2-strokes will now be replaced by lightweight metal brackets welded onto the aluminum sleeve. In addition, a new perforated core is combined with a new and lighter packing material, which significantly reduces sound levels and also sheds some 300 g in weight. The silencers fitted to the 4-strokes feature a new aluminum sleeve profile and new silencer cap, in addition to modified internals. Adding a longer connecting pipe to the silencer means the connection between the header and the silencer is moved further forward. This makes it possible to dismantle the exhaust system without having to remove the shock absorber and provides easier access to the shock absorber.

CHASSIS & SUSPENSION

COOLING SYSTEMAll models are fitted with newly developed radiators, which are now mounted 12 mm lower than was previously the case. One particular benefit of this is that it lowers the center of gravity, but with their new shape it also means they match the design of the new spoilers beautifully and result in perfect ergonomics. With a flow-optimized cooling circuit and optimizing the airflow using computational fluid dynamics (CFD) modelling, KTM’s en-gineers have been able to increase the efficiency of the radiators. Due primarily to a modified delta distributor integrated in the frame triangle, which features a center tube with a 4 mm larger diameter, the cross section has been increased by 57%. This ensures that the coolant flows more efficiently from the cylinder head to the radiators. Cleverly designed radiator covers at the front provide effective protection in the event of a crash.

WEIGHTOne aim of KTM’s engineers during the development of the new SX models was to bring about a further reduction in weight compared with the predecessor generation. The result is that the current SX models have clearly raised the bar once again and are now by far the lightest bikes on the market.

SHOCK ABSORBERA chassis only does its job perfectly when all the components work together as they should. For this reason, WP Suspension has further developed the DCC (dual compression control) shock absorber as part of the entire frame and swingarm architecture, including the linkage, and ensured that it matches the WP AER 48 fork perfectly. The shock absorber features anodized components and, as a sophisticated high-end product, is far superior to the shock absorbers of numerous other manufacturers. An upgraded main piston and new settings have resulted in optimized damping characteristics that match the modified front end setup perfectly. The shock absorber is fully adjustable, including rebound and high/low-speed compression damping, so that any rider is able to tune the chassis perfectly to any track conditions.

FORK All models for model year 2019 are equipped with the revolutionary, super-lightweight WP AER 48 upside-down fork, which has a 48 mm inner fork tube diameter and an air spring unit, and was developed by WP in close collaboration with KTM. Each of the two fork legs has a separate function – damping is on the right, while air spring is on the left. The left fork leg features a twin-chamber system with an encapsulated air cartridge designed to prevent loss of pressure in the event of a complete malfunction. If a leak occurs in the outer seal, the pressure in the cartridge ensures that the shock absorbing function is retained. It incorporates a single air valve, making it possible to adjust the air suspension easily to changing conditions, such as a new rider with a different weight. No special tools are required, but simply a fork air pump that is supplied as standard with each bike. Damping adjustments to compensate for the track conditions and the rider’s preferences can be made by simply twisting a dial on the upper side of the right fork leg for compression, rebound at the bottom, 30 clicks in each case. KTM has provided new settings for both the damping characteristics and responsiveness of the WP AER 48 fork for model year 2019.

TRIPLE CLAMPExtremely high-quality CNC milled triple clamps have been something of a KTM trademark for many years now. They are a major factor behind the precise handling characteristics and, with their increased stiffness, enhance the overall performance of the fork. For model year 2019, the upper triple clamp has been made even stiffer and has a 22 mm offset like the predecessor models. It has been matched to the improved frame stiffness and flex characteristics of the new fork to improve both handling and stability. Rubber inserts for the handlebar mount noticeably reduce vibrations in the handlebar and enable the handlebar to be fixed in two positions. A hourmeter mounted on the upper triple clamp tracks the total run time and reminds the rider when the next maintenance is due.

BODYWORK In addition to experts from the KTM R&D Department and KISKA Design, all KTM factory riders were involved in designing the bodywork of the new SX generation. The objective was to achieve complete harmony between the rider and the bike down to the finest detail. The new plastic parts provide the rider with perfect ergonomics and contact points, plus a maximum in terms of freedom of movement. An excellent example of the intelligent design concept can be seen in the fenders both front and rear. As a result of the well thought out structure and mounting arrangements, they feature maximum stability combined with extremely low weight.

GRAPHICSNew modern graphics emphasize the sports character of the cutting-edge motocross bikes in the SX model range for 2019.

WHEELSKTM wheels feature lightweight, CNC milled hubs and high-end Excel rims to combine minimum weight and maximum stability. For model year 2019, KTM has upgraded the aluminum spoke nipples and subsequently reduced the amount of maintenance required. The wheels are fitted with Geomax MX-3S tires, Dunlop’s latest MX generation.

CHASSIS & SUSPENSION

PLUG-IN STANDYet another KTM innovation – all SX models are equipped as standard with a new plug-in stand for the rear wheel axle made of injection molded plastic, which can also be used as a spacer for the front wheel during transport. It prevents the fork from being compressed during transport and thus reduces static pressure on the air cartridge.

SEATThe ergonomically optimized design of the new seat features an improved seat contour and more comfort for the rider. Now incorporating newly developed silicon strips on the seat area, it gives the rider more grip and a better feel. The seat fixing is made now laterally with one long screw, which simplifies removal.

BRAKESKTM’s offroad bikes have always been fitted with Brembo high-tech brakes as standard. They are teamed up with lightweight Wave brake discs.

HANDLEBARThe SX generation models in model year 2019 sport a tapered handlebar made of high strength aluminum alloy from NEKEN. A handlebar mount with rubber inserts allows the handlebar to be fixed in two different positions. All models are fitted with ODI vulcanized grips on the right-hand side. Comfortable lock-on grips from ODI that require neither glue nor wire are fitted on the left-hand side. An upgraded slide pad featuring a newly designed cover can now be fixed even more securely on the handlebar.

MAP SELECT SWITCHAll 4-stroke models are provided with a multifunctional map select switch, which includes a traction control function, a launch control function and additional power curve functions.

With its new setting, the traction control function provides even more traction and control over the bike when accelerating, par-ticularly on a wet or muddy track. It is activated on the go via the map select switch. When idling, the rider can also activate the launch control function by pressing the two buttons. This reduces maximum revs at the start of a race to control power and make lightning fast starts out of the gate and into the first turn easier. As a result of a modified setup, the launch control function now automatically benefits from simultaneously having the traction control function activated, as wheel spin is reduced in order to deliver maximum traction. The EFI indicator lights mounted on the upper triple clamp enables the rider to see when the function is activated. In addition to the standard configuration, the rider also has the possibility of selecting a more aggressive map.

This is no surprise really, as it boasts a state-of-the-art engine developed by KTM, combined with a high-end frame and a super lightweight, rugged chassis to make up a perfect overall package.

KTM 85 SX

ENGINEWith its state-of-the-art 2-stroke technology, the KTM 85 SX is setting new performance standards in the highly com-petitive 85cc class. KTM has mated the extremely compact engine to a precise 6-speed transmission, with the result that the KTM 85 SX is an absolute knock-out over the entire rpm range, delivering first-rate performance and exemplary rideability. The key to the engine‘s unrivaled performance is the specially designed power valve, which controls the exhaust valve and provides a particularly smooth and consistent power delivery.

CYLINDER & PISTONThe KTM 85 SX 2-stroke engine has a bore diameter and stroke of 47 and 48.95 mm respectively. A particular highlight is the innovative power valve. This system controls both the main exhaust port and the two sub ports. The result is an unrivaled power and torque with an impressive mid-range power, in ad-dition to excellent control. This means that on sand and muddy terrain in particular, the rider does not need to use the clutch as much. A screw adjuster allows the timing of the power valve to be fine-tuned to suit the rider’s preferences or the track conditions. With the aid of various power valve springs, which are available from the KTM PowerParts program, the power valve can be adjusted even further.

TRANSMISSION KTM 85 SX riders enjoy the benefits of the lightweight and robust 6-speed transmission. The gear ratios, which are matched perfectly to the engine characteristics, deliver powerful acceleration whatever the situation. The gear changes are very smooth and precise, allow-ing the rider to concentrate on keeping to his ideal line. The design of the self-cleaning gear shift lever is similar to that of the footpegs and prevents dirt from building up to guarantee perfect control in all conditions.

EXHAUST SYSTEM KTM has designed the exhaust system fitted to the KTM 85 SX to match the power delivery of the engine. This contributes to the unrivaled performance and to the excellent rideability of this bike. The header is manufactured using a special 3D stamping process. The individually shaped components are welded together using robots – this guarantees maximum durability and compliance with the highest quality standards, which characterize all products manufactured by KTM. The particularly lightweight silencer complies with the sound limits specified by FIM, the International Motorcycling Federation.

ENGINE CASEThe engine cases are manufactured using a high-pressure die-cast process offering the benefit of minimized wall thicknesses, combined with high strength and durability. In addition, due to this very compact design, the crank-shaft has been located very close to the bike’s center of gravity – this enhances agility and predictable handling.

CLUTCHThe robust and reliable clutch in the KTM 85 SX has a diaphragm spring. This reduces the clutch lever force and contributes to the extremely compact construction. As a result of the hydraulic clutch mechanism from Formula, the pressure point re-mains unchanged throughout the entire service life of the clutch, regardless of the ambient conditions.

COOLING SYSTEMThe KTM 85 SX features unbeatable performance in all conditions. One of the key factors for this is the intelligent cooling circuit with integrated crankcase cooling and two radiators. This advanced solution provides a constant temperature balance and consistent high performance. The coolant is rooted from the cylinder head through the frame triangle directly to the aluminum radiators which have been flow-optimized using modern compu-tational fluid dynamics (CFD) technology. The specially designed radiator shrouds not only protect the “heart“ of the KTM 85 SX from dirt and flying stones, but also deflect impact energy around the radiators in the event of a crash.

FRAME The frame of the KTM 85 SX is a genuine high-tech product designed for maximum performance and is made of chromium molybdenum steel. The hydro formed tubes were joined by precision robot welding – this guarantees the consistently high quality levels that characterize all KTM bikes.

The frame harmonizes perfectly with the suspension, absorbs hard impacts and thus increases handling and comfort. At the same time, the KTM 85 SX features impressive agility and directional stability at high speed.

Another practical detail is found in the design of the so-called No-Dirt footpegs – they prevent the build-up of dirt and grime on the frame when riding through muddy terrain or deep ruts. As a result of this simple, but effective “self-clean-ing system“, the footpeg automatically returns to its original position. The rider thus benefits from a solid stands no matter what terrain he is riding through and always has full control. As is the case with all of a KTM’s mass-produced motorbikes, the KTM 85 SX comes off the assembly line with a frame that has an extremely durable powder coating. It is also provided with frame protectors as standard.

SUBFRAME The subframe made of lightweight aluminum is assembled from extremely high-strength sections, which means the KTM 85 SX combines ground-breaking stability with extremely low weight.

SWINGARM The aluminum swingarm, which is a single-piece casting, combines unusually high stiffness with extremely low weight. The marks for adjusting the chain tension can easily be seen from above – this simplifies maintenance and fine adjustments to the chain.

BRAKES The Formula brake system fitted to the KTM 85 SX features outstanding performance and precisely controlled action. There are four pistons combined with a 240 mm lightweight Wave brake disc at the front for impressive stopping power, while two pistons and a Wave brake disc with a 210 mm diameter are fitted at the rear.

HANDLEBAR With a tapered handlebar made of extra-light, high-strength aluminum alloy, the rider of a KTM 85 SX has everything under control. The throttle assembly with a vulcanized grip provides easy, free play adjustment. An ODI lock-on grip is placed on the left-hand side and does not need to be secured with either wire or glue.

FORK The KTM 85 SX benefits from the latest in suspension technology that is also used in the brand‘s full-sized motocross machines. The best example of this is the WP AER 43 fork, which combines air suspension in the left leg and the damping function in the right leg.

Compared with conventional forks, the WP AER 43 features a further improvement in suspension performance and also offers a significant reduction in weight of 1.0 kg. Adjusting the preload on the fork is carried out easily and quickly by means of a single air valve and the fork air pump supplied with the bike, and by twisting the easy-to-reach dials for compression and rebound.

BODYWORKThe design of the KTM 85 SX is based very much on the extremely successful, large-displacement motocross machines manufactured by the Austrian brand. This means that the rider benefits directly from the expertise derived from the larger bike categories. Ultimately, of course, junior racers in the 85cc class have the same requirements with regard to contact points and feedback as riders of the larger models. This means that youngsters benefit from the same superb handling and the same level of comfort that characterize all the bikes manufactured by KTM. The perfect ergonomics enable the rider to feel at one with his machine, which enables him to quickly develop the necessary trust and confidence in his bike and to enjoy the freedom of movement he needs to compete in tough motocross events.

WHEELS & TIRESThe KTM 85 SX rolls off the production line on wheels with black coated high-end Excel rims with lightweight, CNC milled hubs. The Maxxis tires, with their special tread pattern, are impressive okay until the goods and the special tread compound with outstanding traction and maximum stability also contribute to the bike’s cool handling and performance.

SHOCK ABSORBER KTM 85 SX riders benefit from the WP Xplor PDS shock absorber on the rear wheel. PDS stands for the unique progressive damping system developed by KTM in collaboration with WP. It combines a high progression rate with excellent resistance to bottoming out. It offers a generous 305 mm of rear wheel travel can be adjusted for preload, compression and rebound.
