ABSTRACT
The removal of refractory from lines andvesselsinthepetrochemicalindustryisnecessaryforinspection,repair,maintenance,andreplace-ment.Thesmallspacesanddifficultyofaccesshaveotherwiselimitedthemethodsofremovaltomanuallaborwithhandheldchippinghammers.Thisallowsonlythelimitedpowerandforcethatanindividualcansupport,whileexposingtheseworkerstothehazardsofsilicadust,extremenoise,vibration,andphysicallyexhaustinglaborinaconfinedspace.
Refractory materials can be safely removedthroughtheproperapplica-tionofhighpressurewaterjetsandmechanization,fromlocalizedrepairsto complete vessel cleaning. The use ofhighpressurewaterallowsthetransmissionofhundredsoftimesthepowerofhandheldchippers,withresulting refractory removal rates on theorderofdaystoweeksfasterthanmanualmethods.Thispaperpresentstheresultsofmultipleteststodefinethe key operating parameters for the successful removal of several refrac-torytypeswithhighpressurewater,thepossibleratesofremoval,andotherconsiderationsnecessaryforthesuccessfulexecutionoffieldwork.
1. INTRODUCTION
Refractorymaterialsareinstalledinvessels,boilersandprocesslinestoprovideinsulationanderosionresis-tance. The primary components are aluminaandsilica,andtheliningmaybecastinplace,gunnedormanuallyapplied.Somerefractoryalsocontainssteelneedles.Therefractoryisheldinplacebyweldedanchorsorasteelhexmeshweldedtothevesselwall.Duallayer installations consist of a thick

layercastinplace,toppedbyalayerof hex mesh refractory. The analysis andresultspresentedinthispaperwereobtainedbytestingaType1castrefractorywithneedles,RS-17Ecastrefractorywithneedles,andAA-22refractory in hex mesh.
Refractoryliningsmayneedtoberemovedforreplacement,inspectionor repair. Manual chipping is still commonlypracticed,withtheonlyother alternative being replacement of the entire vessel or line. The removal ofrefractorybyhighpressurewater-jet has been proven to be more than ten times faster than manual chip-ping,resultingintheeliminationofover500hoursofworkerexposuretosilicadust,noise,andvibrationwithinaconfinedspaceonatypicalrefractory replacement. The mechani-cal properties of refractory materials lendthemselvestopenetrationbyhighpressurewaterjets,evenmoresoafterbeinginservice,duetofracturesandweaknessesthatdevelopinthemate-rial.Ineverycase,thesamplerefrac-torymaterialsprovidedfortestingweremoredifficulttoremovethantheactual in-situ refractory.
Theapplicationofwaterforthesup-pressionofsilicaisawellknowncontrol,datingtotheearlyuseofpneumaticrockdrillsinundergroundmining.Thesedrillingoperationswereperformeddry,withoperatorsbreath-ingthedustproduced.Thisresultedinan average life expectancy of 4 years fortheminersduetosilicosis,lead-ingtothe“widowmaker”nameforthesefirstdrills.Theadditionofwaterthroughthedrillsteeltothebitcom-pletelyeliminatedthedust,andsavedmanylivesgoingforward.
Thewaterjetequipmentemployedisrelativelylightweight,permittinguse
insmallspaces,yetcapableofapply-ing750kW(1000hp)ofwaterpower.Confinedspaceentryisoftenrequiredtoinstalltheequipment,butoncein-stalledtheoperationcanbecontrolledfromoutsideofthevessel.
This paper presents the important operating parameters for refractory removal,includingeffectivepressures,flowratesandstandoffdistances.Basedontheresultspresented,esti-matedratesofremovalcanbederivedfor planning purposes.
2. COMPARISON OF MANUAL CHIPPING TO WATERJET REMOVAL
Ademonstrationofmanualchippingwitha7kg(15lb)pneumatichammerwasconductedinType1refractory,127mm(5in)thickness,installedwithina1020mm(40in)diametersection. The operator of the hammer workedfor1hour,withinasquareof305mm(1ft2).Theresultwasanesti-matedremovalrateof.003m3(.1ft3)perhour,illustratedinFigure1.
Figure2showstheeffectof1hourwithhighpressurewater,operatingat124MPa(18,000psi)and276lpm (73gpm),resultinginaremovalrateof.27m3(9.5ft3)perhour.Thewater-jetremovalratewas100timesfasterthan manual chipping in this applica-tion.
3. SELECTION OF OPERATING PRESSURE AND FLOW RATE
The selections of operating pressure andflowratearedependentontherefractorytype,theexpectedstandoffdistancefromthesurfacethatcanbeachieved,therefractorythickness,the

rateofproductiondesired,andthetypeofequipmenttobeused.
Thepowerofawaterjetisdirectlyproportionaltothepressureandtheflowrate.Forexample,138MPa(20,000psi)at136lpm(36gpm)isthesamepoweras276MPa(40,000psi)at68lpm(18gpm).However,theefficiencyofremovalisdependentonthematerialtoberemovedandthestandoffdistanceofthejetorificetothe surface.
3.1 Optimization of Pressure
The operating pressure must meet the minimum effective pressure to remove therefractory.Aswithmostothermaterials,themostefficientpressureisaround2to3timestheminimumeffectivepressure.Efficiencythenbeginstodropaspressureisincreasedabove the optimum pressure. There-fore,toincreasetheremovalrate,itismost effective to operate at the opti-mumpressureandincreasetheflowratetoapplymorepower.
Forthepressureefficiencytests,theminimumeffectivepressureandoptimumpressurevariedwiththerefractory type. For the refractory typestested,theoptimumpressureoccurredbetween103and138MPa(15,000and20,000psi).Alltestswereconductedwithasinglejetorifice,traversedacrosstherefractorysampleatastandoffdistancebetween76and102mm(3and4in.)
Figure3showstheresultsforpressureversusvolumeremovedinType1re-fractory,attwodifferentpowers.Thenextcurve,forRS-17ErefractoryinFigure4(seepage24),isanaverageofresultsatthreepowers,19,38,and75kW(25,50,100hp)andplottedaspowerunitpervolumeremovedversuspressure.Thiswasthelightestweightrefractorytested,andtheresultsshowthattheoptimumpressurewasaccord-
inglylower.Inrelatedworkperformedwiththisrefractorytypepresent,ithasbeenfoundthatoperatingatapressurebelow55MPa(8000psi)reducedriskofdamagetothisrefractory.Figure5(seepage24)presentsthecurveforAA-22refractoryinhexmesh,testedandexpressedinthesamefashionastheRS-17Ematerial.ComparingAA-22toRS-17E,theoptimumpressureincreasedbyabout35MPa(5000psi),butthepowerrequiredtoremovethesamevolumeofmaterialtripled.
Operating at a higher pressure than the optimumdoesallowalowerflowrateforthesamepowerifwatervolumeisanissueforworknearby,butremovalratewilldecreaseforthesamepower,andstandoffdistancesmustbemoretightlycontrolled,astheorificesizesare smaller.
3.2 Standoff Distance
Inadditiontomaintainingeffectivepressure,theotherimportantparam-eteriskeepingthewaterjetorificewithinaneffectivestandoffdistancerange.Thiscanbethemostdifficultandlimitingfactortomaintain,duetothecomplexgeometriesandaccesslimitations in some vessels. The effec-tivestandoffdistanceisproportionaltotheorificesize,whichdeterminestheflowrateatagivenpressure.Iftheconditionsrequirealargerstand-offdistanceorvariationsofstandoffdistance,alargerorificesize,andthereforemoreflow,isnecessary.Evenwithinarangethatiseffective,therateofremovaldecreasesrapidlywithincreasingstandoffdistance.Thethickness of the refractory must also beaccountedforwithintheeffectivestandoffdistancetoachievecompleteremoval. To calculate the effective standoffdistancewithagivenorificesize,multiplytheorificediameterbytheeffectivestandoffdistanceratio.

Bonus depreciation. 50% bonus depreciationapplies,subjecttoanelection-outonaclass-by-classbasis,tothefollowingtypesofnew(notused)property(“qualifiedproperty”):tangiblepropertywithadepreciationperiodofnotmorethan20years(machinery,equipment,othertangiblepersonalproperty,andnon-buildinglandimprovements);mostcomputersoftware;andcertainleaseholdbuildingimprovements.Bonusdepreciationresultsinadeductionof 50% of the cost of an item of qualifiedpropertyintheyearplacedinserviceanddepreciation,undertheregulardepreciationrules,fortheremaining cost of the item over the item’sassigneddepreciationperiod.However,50%bonusdepreciationisscheduledtoendformostpropertyplacedinserviceafterDecember31,2013.

SpaceX,ahighproductioncompany,foundoutsourcinglimitingintheircontrolovertimingandquality.Ifasuppliermadethepartincorrectly,orthepartrequiredadesignchange,thetimetableandthoseinvolvedwerenegativelyimpacted.Bybringingtheworkin-house,SpaceXengineerscouldhavebettercontrol.“Fromourexperienceoutsourcing,weknewwaterjetsandtheircapabilities.Wejustwantedmorecontroloverthepro-cess,”saysRickCortez,managerofDevelopment Operations.
InJuly2010,SpaceXpurchasedaMach3waterjetcuttingsystemwitha60,000psiintensifierandDynamicWaterjet®.Afewmonthslater,theyaddedmoretables.AMach2systemwitha60,000psipumpwaspurchasedfor conventional cutting. They also purchasedanotherMach3system,withaHyperJet®pumpratedat94,000psiandDynamicXD®forbeveland3Dcutting.DynamicXDbringsto3DpartsthesametapercontrolFlowde-velopedforflatstockcutting.
SpaceXplanstocontinueitssuc-cessfuldevelopmentandlaunchofcommercialrocketsandspacecraft,re-sultinginanincreasingneedforhighly
accurate,efficientlycutparts.Tomeetthisincreasingdemand,SpaceXpur-chasedadditionalsystemsfromFlow,includingthelatestinMach4technol-ogy,tomeettheirexactrequirements.“WedecidedtopurchaseFlow’sMach4systemstogiveusevengreaterflex-ibility,”saysCortez.
ThenewestadditiontoFlow’sMach4lineofwaterjetsallowsthesystemtobeinitiallysizedasa2or3meterswideby2meterslongcuttingbed;withtheabilitytolaterexpandtoalengthof14meters(48feet).EachsystemiscontrolledbyFlowMastersoftware,whichallowstheoperatortoloadadrawingandsimplyenterthematerial,thicknessandedgequalityandthenbegincuttingparts.Italsomonitorsthepumps,ensuringtheyareoperating at peak performance.

4. ESTIMATIONS OF REMOVAL RATE
Thetestsperformedallowacalcula-tionofspecificenergyrequiredtoremovearefractory,andthisvaluecanbeusedtoestimatethetimeitwilltaketoremoveagivenvolumeorsurface area of material. These values assume operating near the optimum pressureandstandoffdistance;aswasshowninFigure6,thespecificenergymorethandoubledwithanincreaseinstandoffdistance.
Table1(seepage28)liststhevaluesofspecificenergybyrefractorytype.TheduallayertypewascomposedofAA-22 in hex mesh on top of Stellit FS70,showninFigure9.Thesteelhexmeshinterfereswiththejet,in-creasingthespecificenergytoremovethe Stellit beneath.
Tocalculatethetimeitwouldtaketoremoveaknownvolumeofrefrac-tory,aflowratemustbeselected.Usingthisflowrateandtheoperat-ingpressure,thepowerofthesystemcanbecalculated.Tocalculatetheestimatedtimeforremoval,multiplytheknownvolumeofrefractorybythespecificenergyoftherefractorytypeanddividebythepowertobeused.Thisshowsthatremovalrateisdirectlyproportionaltopowerapplied;itispossibletodoubletheremovalratebydoublingthepowerapplied.
Animportantpracticalconsiderationis minimizing pressure losses through thehighpressuresystemwithincreas-ingflowrates.

6. CONCLUSIONS
Highpressurewaterjetting,whenproperlyapplied,hasproventobeaneffectivemethodofremovingrefrac-tory.Theuseofhighpressurewaterallowsthetransmissionofhundredsof
timesthepowerofhandheldchippers,withresultingrefractoryremovalratesontheorderofdaystoweeksfaster,whileremovingworkersfromexpo-suretothehazardsofsilicadust,ex-tremenoise,vibration,andphysicallyexhaustinglaborinaconfinedspace.
Thekeyconsiderationsfortheeffec-tiveremovalofrefractoryaspresentedinthispaperincludeoperatingattheoptimum pressure for a given refrac-torytype,maintainingthestandoffdistancewithinaneffectiverangerela-tivetotheorificesize,andtheestima-tionofremovalratebasedonpowerappliedthroughthehighpressurewaterjetsystem.n
TheOccupationalSafetyandHealthAdministration(OSHA)
reviseditsHazardCommunicationStandard(HCS)in2012toalignwiththeUnitedNations’GloballyHarmonizedSystemofClassificationandLabelingofChemicals(GHS).
TwosignificantchangescontainedintherevisedstandardrequiretheuseofnewlabelingelementsandastandardizedformatforSafetyDataSheets(SDSs),formerlyknownas Material Safety Data Sheets (MSDSs).ThenewlabelelementsandSDSrequirementswillimproveworkerunderstandingofthehazardsassociatedwiththechemicalsintheirworkplace.Tohelpcompaniescomplywiththerevisedstandard,OSHAisphasinginthespecificrequirements
Major Changes to the Hazard Communication Standard
Hazard Classification: Provides specific criteria for classification of health and physical hazards, as well as classification of mixtures.
Labels: Chemical manufacturers and importers will be required to provide a label that includes a harmonized signal word, pictogram, and hazards statement for each hazard class and category. Precautionary statements must also be provided.
Safety Data Sheets: Will now have a specified 16-section format.
Information and Training: Employers are required to train workers by December 1, 2013, on the new labels elements and safety data sheets format to facilitate recognition and understanding.
