Brief profile of Dr. DMR Sekhar Dr. DMR Sekhar is a graduate in chemical engineering and a post graduate in mineral process

engineering from Andhra University. He was awarded PhD degree by Andhra University for his thesis

on “separation of sulfide minerals from complex ores”. He published 83 technical papers of which 28

are in peer reviewed journals. He is a recipient of “National Mineral Award” for the year 1997 from

the Government of India, “Mineral Beneficiation Award” for the year 2002 from the Indian Institute

of Mineral Engineers and “Mining Engineering Design Award” for the year 2004 from the Institution

of Engineers (India). United Phosphorous Chemcon Distinguished Speaker Award, December, 2011

conferred by Indian Institute of Chemical Engineers.

Dr. Sekhar served M/s Hindustan Zinc Ltd (1979- 83). M/s Rajasthan State Mineral Development Corporation Ltd (1983-1995) and M/s Rajasthan State Mines and Minerals Ltd (1995-2007) at various positions and was Group General Manager in M/s RSMML before joining M/s Wharton Overseas FZE, Ajman, UAE as Executive Director. He was on deputation with M/s JPMC Plc, Jordan and Director, M/s Wharton Overseas FZE, Ajman, UAE till 16/2/2014. He is collaborating with M/s Xanthate Technologies since then and Director, CEEC International Ltd, Australia since November 2014. Dr. Sekhar designed an unconventional grinding circuit for Phosphate Ore Beneficiation Plant at Jhamarkotra, India that involved a roller press operating in tandem with a wet grinding ball mill which proved to be highly energy efficient that reduced power consumption by 15 kWh per ton of ore treated. Dr. Sekhar along with Prof. NC Aery carried out the pioneering experiments on Phosphate Rich Organic Manure [PROM] which proved to be more efficient than Di Ammonium Phosphate the well known chemical phosphatic fertilizer.

Developed a very simple technique for direct application of rock phosphate in

neutral and weakly alkaline soils. The technique involves mixing and

application of Jhamarkotra Phosphate concentrate (130 Kg per hectare of +34 %

P2O5 grade) with farm yard manure ( 2 MT, for soils of 7--7.5 pH and 4 MT for

soils of 7.5 -- 8 pH, per hectare). This combination is as good as DAP applied

alone @ 100 Kg per hectare.

Developed PROM (Phosphate Rich Organic Manure) which is produced by co-

composting high grade phosphate rock in fine size along with organic

materials such as animal dung, green leaves or industrial wastes such as apple

pomace or press mud from sugar industry. PROM contains 15% to 18% total

P2 O5 at 15% moisture.

Achievements of Dr. D M R Sekhar at 1500 TPD Phosphate Ore Processing Plant- Jhamarkotra (March 1995 to April 2001)

A 1500 TPD plant to process low grade phosphate ores was set up and commissioned

by M/s RSMML during the year 1991-92. Dr D M R Sekhar joined RSMML in the month of

March 1995 and worked as Chief Manager and General Manager at this plant till April 2001.

The operations and process at this scale were fully stabilised during the year 1995-96. It is

during this period that the quality of soap being used in Jhamarkotra process has been

perfected, particularly for use in acidic circuits. It was found that soaps of mixed fatty acids

having the titre point in the range 22 -–26 o C and with an iodine value between 88 – 93 and

having a total fatty matter between 60 – 65 works efficiently. Higher titre value indicates the

presence of more saturated fatty acids and higher iodine value indicates the degree of un

saturation or the presence (of the fatty acids with) of double bonds. Process engineers at

Jhamarkotra plant proved by carrying out bench scale experiments that saturated fatty acids

(eg. Stearic Acid) are more efficient than unsaturated (e.g. Oleic) fatty acids, as flotation

collectors, particularly in acidic circuits. Soaps of mixed fatty acids with the above

specifications and having a typical composition can be called Jhamarkotra soap. Also alfa

olefin sulfonate (a detergent) is being mixed with soap (@ 130 gm per ton of ore treated)

since 15/4/2000 and the soap consumption has come down to 1.3 kg per MT of ore treated

from 2.5 kg PMT. RSMML is intending to patent this technology.

All out efforts are being made to adopt newer technologies to simplify the operations

and the process to reduce the ultimate cost of production. Monofilament polypropylene

filter cloth of the belt drum filter that costs Rs 6.0 lacs per piece has been replaced by

multifilament filter cloth that costs merely Rs.0.14 lacs, resulting a cost savings of Rs 62 lacs

per annum. Similarly hyper steel grinding media has been replaced by high chrome

grinding media, resulting in a reduction in the grinding media consumption from 0.8 Kg per

ton of ore treated to less than 0.2 Kg per ton of ore treated. To increase the life of

hydrocyclone apex, the material of construction was changed from soft rubber to

polyurethane and the outer shell of the lower portion of the apex was mild steel, which

resulted in the cost reduction as well as increase in the life of the spare. In fact cost reduction

efforts are through a planned scientific strategy.

The flotation circuits of the Jhamarkotra plant were constructed using Denver- Sala

flotation cells (AS-9) of 9 M3 volume which were fitted with an impeller drive motor of 18.5

kW. Plant engineers under the guidance of Dr Sekhar carried out re-engineering of the

flotation cells such that a single motor of 18.5 kW drives two cells of 9 M 3 each. This brought

down Kw/M3 from 2.05 to 1.02. Incidentally it is comparable with the lowest power draw in the world

claimed by Outokumpu at 1 kW / M3 for their large flotation cells. At the same time by improving

the airflow into the cells, the capacity of acid flotation circuit has been increased in each line

from 14 MTPH to 32 MTPH. This has resulted into large reduction in the power

consumption. The power consumption during the year 2000-01 was 49.1 kWh per MT of ore

treated as against the norm of 56 kWh per MT of ore treated. Statistical techniques are

successfully applied to analyse flotation process monitoring and for possible improvements

in the process. Research efforts are being made through outside laboratories and plant trials

to see if the bulk flotation circuit can be by passed. Another area of research that is of

commercial importance is the possibility of direct flotation of apatite minerals.

An important area in mineral processing where 30 to 40% of the total energy consumed is in the size reduction (crushing & grinding) operations. It is said that grinding operation is very inefficient in that less than 10% of the total input energy is utilised. Thanks to the research efforts made by engineers world over in these areas. Today energy efficient crushing grinding equipments are available of which roller press / pressure roll technology is most efficient. Scrutinising this technology for use in the Jhamarkotra process and integration of the same with the existing flow sheet is in itself a task. Dr Sekhar could develop a flow sheet that retrofits roller press into the existing grinding circuit. The proposed scheme of things were duly examined and accepted by renowned engineering consultants. The project costing around 38 crores of rupees is partly assisted by Technology Development Board, Dept. of Science & Technology, Govt. of India, by way of a soft loan of Rs 490 lacs (approx.). The project has become operational since 27/03/2003 that has resulted into reduction in power consumption by more than 18 KWh per tone of ore treated and the plant throughput increased from 1500 TPD to 3000 TPD.

As in-charge of Production, Dr. Sekhar achieved +100% targeted production at 1500

TPD Phosphate Ore Processing Plant at Jhamarkotra during the years 1998-1999, 1999-2000 and 2000-2001 and thereby setting all time records.

Achievements of Dr. D M R Sekhar at Gypsum and SMS Grade Lime

Stone Projects. As in-charge gypsum project, Bikaner, he geared up the system to produce 1.4

million tonnes of gypsum in the year 2001-02 (as against 1 million tonnes during 2000-2001) These are the highest production levels of gypsum project of M/s RSMML. During 2004-05, after the merger of erstwhile M/s RSMDC Ltd, Gypsum Division under Dr. Sekhar produced and marketed 2.8 million tonnes of gypsum, the ever highest until 19.04.2007.

As in charge of SMS Grade 0.85 million tonnes of SMS grade limestone was

produced in the year 2001-2002 (as against 0.7 million tonnes during 2000-2001). These efforts turned the loss making lime stone crushing plant of RSMML at Sanu Mines, Jaisalmer into profits for the first time since the commissioning of the plant.

Dr. Sekhar took up the responsibility of heading the 12000 TPD phosphate ore beneficiation plant at

Eshidiya mines of M/s JPMC Plc, Jordan in the year 2007. The plant was operational since 1996 and

the average annual production of concentrate was six lac metric tons. The annual average

production of concentrate was improved to twelve lac metric tons in the period 2007 to 2011. M/s

JPMC Plc conferred a scroll of honor in appreciation of the efforts of Dr. Sekhar in improving the

production of beneficiation plant at Eshidiya mines .

Profile of Dr D.M.R. Sekhar

Dr Sekhar was conferred National Mineral Award for the year 1997, by

Government of India and Mineral Beneficiation Award (2002) by the Indian Institute of Mineral Engineers. The Institution of Engineer (India) honoured Dr Sekhar by conferring Mining Engineering Design Award, during Indian Engineering Congress on 17.12.2004.

Dr Sekhar joined M/s Hindustan Zinc Ltd (H Z L) in the year 1979, after

obtaining a degree in chemical engineering and a post graduate degree in mineral process engineering from Andhra University, Visakhapatnam.

Dr Sekhar served M/s HZL at their 4000 TPD lead-zinc processing plant as probationer engineer and engineer (O.D.) at Zawar Mines and as development engineer at their Central Research & Development Centre, Udaipur. After a brief tenure at Sargipalli copper-lead plant of M/s HZL, Dr Sekhar joined M/s Rajasthan State Mineral Development Corporation (RSMDC) as in charge of Fluorspar Processing Plant at Dungarpur and Graphite Processing Plant at Banswara. He eventually headed both Fluorspar and Graphite projects. During 1995 Dr Sekhar joined M/s Rajasthan State Mines & Minerals Limited (RSMML) as in charge of 1500 TPD low grade Phosphate Ore Processing Plant located at Jhamarkotra, Udaipur. Dr Sekhar has completely reengineered the 1500 TPD plant improving production and reducing operation costs. He took lead in designing the grinding circuit to enhance the plant capacity to 3000 TPD by incorporating high pressure grinding rolls (roller press) in the grinding circuit, which is in operation now. Roller press is known to be the most energy efficient grinding machine in the cement plants. Jhamarkotra plant will be the first mineral processing plant in the world that uses roller press successfully. The incorporation of roller press reduced power consumption by 15 to 18 kWh per ton of ore treated, resulting into a savings of 100 million

rupees every year on power alone.After promotion to the position of General Manager, Dr Sekhar was made head of Gypsum and SMS Grade Limestone operations of M/s RSMML at Bikaner and Jaisalmer during 2001. Dr Sekhar could improve the viability of gypsum operations at Bikaner by increasing the production level of gypsum from 1

million tons to 3 million tons per annum. SMS grade limestone operations at Jaisalmer were made profitable from 2002-03 (by increasing the capacity of limestone sizing plant without adding new equipment), which otherwise was a loss making project since inception, i.e. 1993-94. Dr Sekhar designed a 1000 TPD gypsum sizing plant to produce agriculture grade gypsum, which is in operation since July 2003.

While being a shop floor production engineer since 1979, Dr Sekhar has been

pursuing research activities both on applied and theoretical aspects simultaneously. Dr Sekhar has produced 47 technical research papers on various topics that include applied botany and environment, flotation studies, surface chemistry, statistics applied to quality engineering, flotation kinetics, design of flotation and grinding circuits. He was conferred Ph.D. degree during 1996 by Andhra University. His recent area of interest being Phosphate Rich Organic Manure(PROM) which goes across product and plant design and agronomic studies on PROM. PROM can revolutionize the use of phosphatic fertilisers as it is proved more efficient than di ammonium phosphate (DAP) and is cheaper than d a p.
