Moulding gravity die-casting.• Machining: on numerically controlled high precision machine tools.• Recalculated and increased heat exchange surfaces.• Exhaust and transfer ports designed and tuned for maximum thermodynamic performance.• Dimensional and surface finish quality control performed according to Malossi’s internal

Constantly refined over the years, the legendary cast-iron cylinder kits for Vespa have now a new code, after undergoing further upgrade concerning above all the main and rear transfer ports, the exhaust port and intake port, this latter considerably increased in its dimensions.It is the one and only cylinder kit of its kind using an o-ring as sealing gasket between head and cylinder, in order to guarantee better sealing and heat dissipation.By improving torque at low RPMs, this cylinder kit further increases performance.With this development Malossi technicians went beyond all expectations once again!

Continuing on its course of tireless and complete renewal and continued research into the best possible technical solutions, Malossi has created a new piston specifically for the cast iron cylinder designed for the Vespa. An evolution of the construction technology behind the piston in the aluminium cylinder, the new piston has another band and is much more robust. The intake ring is doubled up to increase robustness and for movement inside the cylinder chamber. This solution has allowed for both an increase in rigidity by removing the upper rings from both sides of the piston, as well as optimum flow to the porting. Take a look inside the piston head and you will have an idea of the almost maniacal work which went into the planning and development phase of this new product. Extrusion was abandoned in favour of a structure with more pronounced bands which guarantees first-class resistance to the piston, while making it noticeably lighter at the same time.With this development Malossi technicians went beyond all expectations once again!

THE NEW LEGEND

Malossi is proud to introduce to its public the total renewal of a real legend, one of the most long- lived and successful projects ever linked to our trade mark: the new and amazing cylinder for Vespa 125. This time wholly aluminium made.

The story of this cylinder kit starts in 1982 when, for the first time in a cast iron cylinder with this ring, an oring oring is used as seal gasket between head and cylinder: a refined solution representing so far the state of the art.

Malossi has taken a blank paper to redesign its project, drawing it up new from the roots, renewing and releasing a cylinder which rightfully joins the famous range of MHR cylinder kits.

Aluminium replaced cast iron and the reed valve seat has been totally redesigned, a real revolution able to fill the gaps of the original Vespa intake already since 1982 and now equipped with a centre support in order to grant a higher stability to the piston ring.

Displacement increases to 130 cc, whereas the six ports are the result of the know-how and technology gained during decades of scooter races. Now, for the first time in the history, they are fitted on a Vespa cylinder which can reach very high horse powers and revolutions up to 11.000 rpm.

Power Classic Exhaust

Even the Vespa Small Frame, the most classic of scooters, sometimes needs a little more oomph. On a two stroke engine, the most obvious and simple modifi cation that can be made is by adding an exhaust system expansion chamber. Malossi technicians have therefore designed a custom exhaust system from scratch for the good old Vespa Small Frame, with a goal of immediately increasing performance and enjoyability without disturbing the timeless silhouette of the Piaggio scooter.It looks like the most classic Exhaust System, but all the new parts and improvements are hidden under the surface. To get the best out of this expansion chamber and so as to allow it to be fi tted on all Vespas, the new manifold has been designed in order to be adapted to all motors available for this Vespa, from the original capacity to the top-performing models from the Malossi range. It is the manifold, due to its shape, that best connects the exhaust gas fl ow from the cylinder to the exhaust system, ensuring a noticeable performance increase. The exhaust system body, with its characteristic expansion chamber shape, has been specifi cally designed to guarantee maximum performance to an operational all-rounder. From low to high revs the suction effect of the combusted gases generated by this component are maximised.This component has been designed with the specifi c function in mind to be identical to the original, to remain as discreet as possible. Malossi, a leader and a synonym of quality in the production of high-performance components dedicated to the world of scooters, has incorporated all these years of technological development into one small, but very important, component, ready to fit in the most classic scooter of all time, the legendary Vespa.

The new gear selector dedicated to classic “small frame” Vespas is a miniature masterpiece of mechanics that incorporates the best of technology to produce a component with extremely high mechanical characteristics. It can easily withstand far greater stresses than those to which the original component is subjected and is able to maintain these characteristics over time.

The use of ultra-pure steel and a specific thermochemical treatment allows a very high surface hardness to be obtained, combined with very high mechanical strength. These two features make the gear selector extremely resistant both to wear from contact and the mechanical stresses to which it is subjected, especially in the case of high performance engines.

The design, using highly sophisticated CAD CAM systems, has allowed us to review and optimise the gear selector arm’s cam profile in order to obtain a greater fluidity, precision and safer use of the gear lever.

The stability and dimensional accuracy of the component are guaranteed within limits, which would otherwise be unattainable, thanks to the use of a double-spindle CNC machining centre and to the rigid quality control to which every single piece is subjected to ensure the quality and performance you expect from a Malossi component.

MULTIPLE SPEED GEAR

While sharing some elements with the world of motorcycles, for example gears, the Vespa can be considered the forefather of the scooter.

Since the Vespa has no crown and pinion and as its wheelbase cannot be varied, it is particularly difficult to make the necessary changes to support every increase in performance with the right ratio”

To solve this problem, Malossi has created the new multiple speed gear for Vespa characterized by a different and more suitable gear ratio, available in two versions, Sport and Racing, and usable by the Special 50 up to the ET3 125.

Malossi designers have studies two different ratios for the second, third and fourth gear, calculated specifically for engines more characterized by the torque, in the version Sport 6716696 (Z10-14-17-20), or for engines prepared for tracks, in the version Racing 6716207 (Z10-15-18-20).

The Malossi multiple speed gear is perfectly interchangeable with the original and does not require changes to the housing. Moreover, thanks to an obsessive search for the correct dimensioning of the tooth, it is able to operate perfectly in combination with all the other gears. The choice of this precise module, in fact, has made it possible to keep the wheelbase unchanged. This technical solution of great value ensures high reliability and a significant reduction of noise.

TECHNICAL DETAILS- Malossi multiple speed gear for Vespa is manufactured exclusively using materials which pass the stringent

standards imposed by our technicians, rigidly tested and inspected.

- The final process uses digital testing machines, after which Malossi multiple speed gear undergo a compete thermochemical cementation process at 900°C, giving it the required hardness and durability.

- Finally, size and quality of the end gear product are checked on a 3D Zeiss testing machine.

Malossi, a leader in the production of high performance components for the world of motor scooters, has concentrated all its know-how in completely redesigning the primary transmission for the classic “small frame” Vespa, to ensure that maximum power is turned into road performance.

The new Malossi primary transmission for the Vespa is a true concentrate of engineering. From the high quality materials to the attention to detail and to the quality of the mechanical machining, everything is taken to a very high level. From the bronze bushing, to the clutch basket and to all the gears, everything is processed separately to ensure that each component is manufactured according to the highest quality standard.

The heart of the innovations introduced in this transmission is the new clutch bell, made of special, solid steel and characterised by six housings for the clutch discs, all six “active” and designed to lock the discs. In this way, all mechanical play is minimised, as well as the vibrations and resulting wear of the basket itself and of the guide teeth of the discs.

The new primary transmission is also completely detachable so as to be able to access the flexible couplings to change its springs. It is indeed possible to use different sets of springs to change the response of the flexible coupling depending on the various applications and what you want to achieve. The attention to detail is such that it was necessary to produce new bell-gear coupling screws specifically designed for this mechanical component.

The new Malossi primary transmission is extremely customisable; in fact, it is available in two different ratios: one intended for “easier” tuning, where the pinion/crown ratio is 24/72 teeth (final ratio 3) and another intended for more powerful engines, characterised by a pinion/crown ratio of 27/69 teeth (final ratio 2.55). Moreover, to each of the two options it is possible to couple a pinion (with 23 and 25 teeth for the 24/72 version and with 26 and 28 teeth for the 27/69 version) in order to find the desired ratio more accurately.

Constantly refined over the years, the legendary cast-iron cylinder kits for Vespa have now a new code, after undergoing further upgrade concerning above all the main and rear transfer ports, the exhaust port and intake port, this latter considerably increased in its dimensions.It is the one and only cylinder kit of its kind using an o-ring as sealing gasket between head and cylinder, in order to guarantee better sealing and heat dissipation.By improving torque at low RPMs, this cylinder kit further increases performance.With this development Malossi technicians went beyond all expectations once again!

The head has been heavily revised, starting from the cooling fins, which are now curved and more winding, exposing a greater surface area to the air and maximising the cooling effect. The head fins have also been inserted into the cavity between the head and the cylinder to create significant air flow, capable of further improving operating temperature.The result is pleasing to the eye for its unique and original shape thanks to the precise positioning of the fins, the design of which only stops when absolutely necessary, at the holes for inserting the fixing screws.The very structure of the head has been revised, increasing the mass to obtain record rigidity, bringing together lightness with maximum possible cooling fin length, and making most use of space freed by the conveyor.The inside of the head is hemispherical and is worked with digitally controlled machines. The position of the spark plug is noticeably inclined, even though remaining in the centre.The kit contains two centring bushes to guarantee perfect coupling between the head and the cylinder, only separated by an O-ring. This solution, which comes straight from the world of competition racing, guarantees maximum hold and maximum possible heat exchange, eliminating almost all kinds of seal and so removing all barriers between the head and the cylinder.With this development Malossi technicians went beyond all expectations once again!

Technical features

CylinderBuilt from scratch, in high-strength aluminium alloy and cylinder sleeve with nickel-chromium coating. Consisting of an even thickness central core around the cylinder sleeve and the ports, a constant heat exchange is ensured, therefore, a controlled intake temperature of the gases in the chamber and an optimal heat exchange at the exhaust. It has aerodynamically profiled cooling fins around the core, designed to be penetrated with the best possible efficiency by the cooling air. The major innovation lies in the totally revamped and coated ports, introducing the latest CVF, upgraded thanks to experience gained from competitions.There are now 7 ports, a distinctive trait of Malossi kits, thank to which you can get the best fluid dynamic performance. For the first time of a Malossi Vespa cylinder, the exhaust consists of a double trapezoidal exhaust port separated by the characteristic port, exactly like in competition cylinders, with which, in addition to guaranteeing adequate support to the piston and piston rings even at very high temperatures, it is possible to achieve optimum pressures of the burned gases facilitating their expulsion at the exhaust and to obtain the best results if combined with our specially designed silencers with expansion chamber. It is connected to the silencer via an exhaust manifold which fits into the cylinder through a threaded connection, creating an uniform exhaust pipe with no step,s to which you can connect both the original exhaust system or one of our systems.The connection with the head is now done by means of a high-precision centring on the support surfaces obtained with numerically controlled machines.A basic set of gaskets of different thickness is supplied to allow the user to adjust the compression by adapting it to various uses.

PistonFused with an innovative material, consisting of a steel core coated with an aluminium and silicon alloy, which makes it extremely lightweight. This also gives it excellent corrosion resistance, even at high temperatures and a heat reflection from combustion. The heat flow is, therefore, directed to the dissipation surfaces, facilitating the cooling of the combustion chamber, ensuring that it stays within the range of optimum temperatures.There is ribbing in the inner part of the skirt, inserted in the fused parts which strengthens the parts which undergo the most mechanical stress, thus allowing the weight of the piston to be reduced to a minimum.The windows in the rear part and the diametrical grooves, on the other hand, guarantee the greatest possible intake of fresh air flow towards the cylinder ports.

HeadAnother revolution in the construction philosophy of two-stroke engines: the cooling fins have been dimensioned to optimise the heat flow from the chamber to the outside, but now are also shaped, based on modern simulations to allow maximum penetration of the air coming from the cooling system, which now touches the head with a 10% plus increase in performance compared to a traditional system with straight fins:The characteristic hemispherical combustion chamber is machined with tolerances to the tenth of a millimetre and produces a high turbulent combustion, with pressure peaks calculated at better speeds to achieve maximum performance in terms of torque and power. The high temperatures that are reached in this particular cross-over zone between the head and the cylinder that often create hot spots and sparks are regulated using an aerospace-style solution: a pipe with a vacuum chamber that is formed with two dividing walls and a series of baffles in input and in output:

Which, thanks also to a precise surface profile, channel a part of the cooling air, forcing it not only to touch the surfaces, but also to expand, decreasing the pressure and, therefore, temperature of the walls on the edge of the combustion chamber, based on a specific principle of physics.

2016: to complete a long list of improvements, we introduce a new “black“ piston with a molybdenum sulfide coated skirt. The semi- trapezoidal ring seat and dome remain unchanged , while the real innovation is the completely new mold , where new windows allow not only a perfect match with the latest generation of the cylinder , but also interchangeable with its previous versions. The reinforcement ribs , totally revisited , provide a lightweight design with even greater strength.

1983: the aluminum cylinder with 68,5 mm diameter - turning point in Vespa tuning - was born.Made of Nicasil aluminum, with super light piston and 1.2 mm semi trapezoidal rings, it becomes a legend, a real must-have for all Vespa fans.2008: the cylinder is updated, by adding the head with hemispherical combustion chamber and central spark plug.2013: the cylinder, always made of Nicasil aluminum, has been completely changed concerning both main and rear ports and exhaust port as well. Modifying the engine of a Vespa to increase its performance does not just entail simply changing the inner engine parts. Every modifi cation affects all the engine components taking them over the modest limits for which they were designed.

What this means is that apparently secondary components, such as the clutch, require suitable modifi cations and improvements to be able to better withstand the increase in power and torque, and to ensure the legendary reliability of the most classic scooter of them all.

So, the new power up clutch basket has been developed by the technical department of Malossi to handle all the power and the entire engine rpm range. In upgraded engines, due to the high number of revs, the outer fi ns of the basket open, causing it to work less effectively. To avoid this problem, the new POWER UP CLUTCH BASKET includes a reinforcement ring welded on the outer side of the basket specifi cally to prevent it from opening.

The gear wheel is riveted to the basket with 16 rivets and thus, allows up to 16 clutch springs to be fi tted, so that the entire clutch can handle higher torque and more power than those for which the standard clutch was designed.

To complete this component intended for all Vespas, from those that have been adapted for a sportier ride to those which are purely for racing, the basket has 8 holes which make it lighter and reduces the moment of inertia, increasing its ability to dissipate the heat generated by the friction of the clutch discs.

Even the Vespa PX, the most classic of scooters, sometimes needs a little more oomph. On a two stroke engine, the most obvious and simple modifi cation that can be made is by adding an exhaust system expansion chamber.Malossi technicians have therefore designed a custom exhaust system from scratch for the good old Vespa PX, with a goal of immediately increasing performance and enjoyability without disturbing the timeless silhouette of the Piaggio scooter.It looks like the most classic of “pans”, but all the new parts and improvements are hidden under the surface. To get the best out of this expansion chamber and so as to allow it to be fi tted on all Vespas, the new manifold has been designed in order to be adapted to all motors available for this Vespa, from the original capacity to the top-performing models from the Malossi range. It is the manifold, due to its shape, that best connects the exhaust gas fl ow from the cylinder to the exhaust system, ensuring a noticeable performance increase. The exhaust system body, with its characteristic expansion chamber shape, has been specifi cally designed to guarantee maximum performance to an operational all-rounder. From low to high revs the suction effect of the combusted gases generated by this component are maximised.Finally, we have the classic pan. This component has been designed with the specifi c function in mind to be identical to the original, to remain as discreet as possible. STRENGTH ANDRESISTANCE

MALOSSI Crankshaftsfor VespaThe crankshaft of a Vespa is one of the most delicate yet important components of this type of propulsion unit, having to handle the movement of rods and pistons, as well as regulating intake through the crank timings.

The Malossi technical offi ce has dedicated its attention to both of these elements, creating two versions of the crankshaft and developing unique solutions with a high technological value, starting with the choice of materials; top quality as always.

All Malossi crankshafts for Vespa are made from aeronautical quality reinforced steel and are founded in a vacuum. It is a material highly resistant to scratches and guaranteed by the certifi cations required in Malossi’s strict handbook. The “viper head” piston rod’s shape is designed to limit weight to a minimum whilst guaranteeing the required rigidity.

Not even the smallest detail has been overlooked. Indeed, Malossi technicians have even worked on the thread on the transmission side axis of the crankshaft, succeeding in signifi cantly increasing resistance by producing smoother stepping. Even the position of the key has been reviewed both in terms of size and shape, so as to no longer damage the thread and contribute to resistance in what is an avant-garde solution. Crankshafts are supplied with special nuts, much stronger, to take advantage of the increased resistance offered by the tighter thread.

Different versionsCrankshafts are available with different piston rod lengths for “small frame” Vespas, on to which the full crankshaft is fi tted.

The shaft for motors with a rotating valve inlet has a standard length shaft and piston rod.

Crankshafts for cases with rotating valveIn the version for rotating valve propulsion units, the suction phase has been worked into the half crank, inside the circular mass structure itself, which results in a signifi cant inward pitch, whilst maintaining a normal shape externally. This innovative choice has allowed for a unique shape able to guarantee extremely effi cient fl uid dynamics.

The prominent pitch has always been one of the most delicate elements of Vespa crankshafts when trying to balance the motor correctly. Malossi has resolved this problem by inserting parts made from tungsten into the crankshaft, used as counterweights for increased stability of the shaft itself.

Full crankshaftThe Malossi full crankshaft, designed only for Vespa motors modifi ed for use with a reed valve inlet systems instead of the original rotating valve, is the next level for Vespa enthusiasts.

As with the rotating valve version, this version is also guaranteed to offer optimal balance, having tungsten inserts. Furthermore the half crank on the transmission end has a specially-designed chamfer to ease fresh gas intake under the sump.

MHR versions are specifically designed for competitions and for the most demanding customers.They have friction materials made of blends without cork and rubber which allow an extreme use causing no problems of sticking and slipping.

Designed to satisfy riders’ needs, MHR TEAM versions were developed by Malossi technicians in close co-operation with riders directly on the race track. Made of special friction materials with no cork and rubber, thus being particularly well performing, they ensure maximum performance consistency even under extreme riding conditions.

Technical Characteristics

While maintaining product versatility and therefore the possibility for installation on practically all vintage Vespa models, from the classic 50 Special and 125 ET3 to the more modern PX, VESPower ignitions have been revised to guarantee even better reliability and performance, in addition to the possibility for installation on more modern models, equipped with electrical ignition systems.

One of the most impressive innovations in the VESPower range is represented by the kit dedicated to “large frame” Vespas, equipped with electrical ignition systems. Our engineers have designed the ideal detachable sprocket-wheel, perfectly suited to these types of engines. This kit is also enriched by a brand new fan made from plastic, larger in size and featuring a completely redesigned blade profile, thanks to efficient computational fluid dynamics (CFD) simulations, for optimal engine cooling.

The back of the fan also features a series of handy grooves to host an O-ring, in order to eliminate frustrating (and damaging) vibrations by the fan itself, which thanks to the computer simulations, has also been equipped with a number of holes to optimise the air flow at the rear, therefore allowing the improved thermal output of the magnets, while keeping them within the optimal temperature range.

One important feature of this innovative ignition system is the possibility to dismantle the sprocket-wheel and install a standard fan, allowing engines equipped with an electrical ignition system to compete with more classic kick start ignition engines.

After many years of success, both in sales and on the track, it’s now time for VESPower, a best seller in the Malossi range, to receive a makeover.

And so our engineers got to work to perfect a naturally winning product. The bell, made from a hot formed piece, was redesigned with a larger hub to guarantee improved mechanical resistance, especially in more extreme, high-speed applications. In the new project, the bell also features two holes to allow faster and easier dismantling of the entire flywheel unit without needing to dismantle the fan, as was the case in the past.

All these changes simply represent the perfection of a product that has made versatility its strongest attribute; all its other features have remained intact, including, just to name a few:- lightened flywheel (weighing in at 1.2 kg) characterised by the moment of inertia indicated in the table. If necessary, in order to achieve the

desired result, additional weights - which are not supplied in the kit - can be assembled onto the flywheel.- 12 V (90 Watt) 4-pole stator with output cable for battery recharging (or stereo connection, for more creative modifications!);- Fan made of plastic in red, with a new design following a computational fluid dynamics (CFD) analysis in order to optimise the ratio between

the fresh air flow and the power absorbed;- Dedicated cabling for each specific plug & play type application. No modifications to the cables and connectors are necessary;- Integrated coil / control unit- Voltage regulator

Our engineers designed and tested them to easily withstand the stresses due to extreme use and above all they designed them for racing machines which need higher decelerations and performance consistency at elevated operating temperatures.For this reason Malossi BRAKE POWER brake shoes are made of a special aluminium-magnesium alloy and feature a metallic fiber embedded friction material which improves resistance and is asbestos-free, in compliance with the new EEC regulations.The new friction material mixtures are ecological and have excellent soundproofing features, beside considerably better characteristics than the average, thus guaranteeing modulated and progressive braking, shorter stopping distances, and a very low kilometric consumption of the friction material. The oblique edges for exhausting dust have been studied and tested for years in scooter racing.
