Solvay’s fluorine site in Bad Wimpfen,Baden-Württemberg, Germany, manu-factures organic and inorganic fluorineproducts. These products are used in ap-plications such as insulating gas and arcextinguisher gas in medium and high-voltage technology, soldering light-weight radiators made of aluminum,manufacturing of medicines and agri-cultural pesticides,textile finishing andproduction of polishing material. About250,000 tonnes of material are shippedfrom this site each year.

Gases and liquids are filled in two shiftsin the plant of Solvay’s organic opera-tions. A filling management system controlslogistics, management and documenta-tion of important data. The filling iscarried out at various places in the worksand is subject to high safety standardsfor humans and the environment. In-voices for shippers and customers arebased on weight.The site must also com-ply with special regulations, includingtheTR-G and the ADR shipment terms infilling pressure-liquidised gases.

Optimisation in filling: step by stepPeter König, a certified engineer, man-ages the filling plant’s organic depart-ment and has spent years optimisingthese processes. Step by step the plantwas expanded to make the processes sim-pler and safer. Eight filling stations areconnected to the management system inBad Wimpfen and this accounts for morethan 90% of the filling activities of

Knowing where every gram of gas goes

A comprehensive filling management system ensures transparent processesat Solvay. Its open design allows the integration of future requirements andthe adaptation of existing processes. METTLER TOLEDO’s weighing technolo-gy and expertise contribute to the seamless process.

Solvay’s plant. Rail tank cars, tanktrucks, containers and tube trailers arefilled with various products at two wag-on balances. Hopper scales handle thefilling of 200 to 1,000kg containers andtwo scales are each set up for drums(30–300kg) and bottles (5–60kg). Al-most all of the scales used are suppliedby METTLER TOLEDO. The companyhas become an established project part-ner for the entire filling operation.“When we started to expand the existingplants in 1998, one of the companies Iturned to was METTLER TOLEDO, wewere already using so many of theirscales. We immediately received expertsupport from project management in theengineering department. From the be-ginning we cooperated in developingopen, future-oriented solutions. This al-lowed us to integrate additional weigh-ing stations and tasks without much ex-pense," says König.

Special applications need specialsolutions"We recently began operating a semi-au-tomatic plant for filling drums with or-ganic acids, which requires compliancewith special safety criteria.” A closedfilling cabin with drip tray protects em-ployees and surroundings from thehighly caustic acids. The drums to befilled are carried from the drum ware-house to the cabin over a roller convey-or. The entire process is automatic fromplacing the drums in the filling positionand opening to closing the bung hole.The employees simply enter the SAP or-

der number at the terminal, and activatethe relevant filling process" explainsKönig.

A logical system that meets a varietyof demandsA separate network server is the heart ofthe filling management system and isconnected to all filling stations, bal-ances and work stations in dispatchplanning and the filling operation. ASQL database manages all the data forfilling, planning and shipping, as well asthe data for container management andvehicles.

Planning can define priorities as long asthe orders are not being processed. Thefilling machines at thescales all workbased on the same principle: call up theSAP order number at the weighing ter-

minal, process – and complete. The da-ta obtained from the scales directly sup-plies the basis for pack lists and fillingprotocols for batches, as well as the dai-ly capacity for the individual filling sta-tions and products, without having to beentered manually. A unique solutionthat gives Solvay customers a tremen-dous advantage is reimbursement of theremaining product in large containers.Because emptying a container complete-ly is often impossible, a report for the re-maining gas is produced when the tanktrucks, rail tank cars or containers areentered. Customers only pay for whatthey have actually taken out.

König sums up the partnership withMETTLER TOLEDO this way: “Scalessupplied by METTLER TOLEDO meet ourneeds. The terminals with their adapt-able software supply the required datavia the PC batch software directly tothe SAP parent system. Especially helpfulis the reliable project managementin-house and at METTLER TOLEDO byAndreas Wisker, the certified engineer,

who implements our needs in an un-complicated way and works with us tofind viable solutions. This all-roundpackage leaves us well equipped for fu-ture requirements."

Americol was founded in 1879 and hasbeen independently producing a widerange of cleaning agents since 1994.These products can be classified intothree main groups:

– Degreasers (for cleaning and degreas-ing machine parts, electronic compo-nents, engines, dewaxing cars, etc.)

– Mild cleaners and maintenance prod-ucts (for cleaning industrial floors inworkplaces and the shipping industry,as car shampoos and hotwax in carwashes)

– Hand cleaners (gel-like hand cleanerswith a strong cleaning effect and withcaring, skin-friendly properties).

The products are principally used forindustrial applications and are sold indiverse quantities and variations. MrTrapman, Managing Director, explains:“The extensive range of applicationsmeans that we can provide user advice,as well as an optimum product, forexample, on dosing, dilution or incorpo-ration into cleaning systems.”

ProductionDuring the production process batchesare prepared, based on formulas devel-oped by us or according to the cus-tomer’s instructions, they are subse-quently stored in buffer tanks. MrDoornink, Quality and R&D Manager at

Americol, explained: "The filling processproceeds from these tanks and the finalquality control is performed on the fin-ished product in our own quality controllaboratory”. The containers are in differ-ent shapes and designs, dependent uponthe product, and are filled at these sta-tions. The containers range can include200ml hand soap dispensers, cans, IBCsand drums. Doornink continued: “Forquality control in the filling processwe have chosen METTLER TOLEDO’sFreeWeigh.Net linked with two controlscales. The Viper and BBK scales used arerobust and ideally suited for use inindustrial environments such as ours.”

Optimisation of the filling processAmericol chose FreeWeigh.Net for itsease of use, for both its quality manage-ment team and also for its operators.The easy to read scale terminals ensureeasy operation and clearly display theweighing results of the random sam-pling. "The operator knows immediatelyhow the filling process is proceeding”explained Doornink, “clear instructionson the display indicate whether the fill-ing quantity can be further optimised bythe operator.”

Established in 1898, Robert McBrideis a multinational business with aturnover of over £500 million. Oper-ating out of fifteen factories in sixcountries, it specialises in privatelabel and contract manufacturing oflaundry, household, cleaning andpersonal care products.

The site in Bradford, UK, which manu-factures personal care products, facedproblems in its label store. The depart-ment struggled to determine the numberof labels left on part used reels as eachreel had to be weighed and the numberof remaining labels manually calculated– a time consuming and often inaccu-rate process.

The company has used METTLER TOLEDO as an equipment supplier formany years and has its equipment inother areas of the site as well as at sitesacross the UK. Vincent Pemberton, labelstore co-ordinator, says “We already have METTLER TOLEDO scales installed inour production area which meet all ourrequirements, so this prompted us toagain choose the company as oursupplier.” Steve Littlewood, sectionleader, adds: “I originally contactedMartin Bennett at METTLER TOLEDOwho was very helpful. After a site visitand with Martin’s knowledge oftest/weighing equipment and my knowl-edge and experience of our business, weselected the equipment as being costeffective and meeting our current andfuture needs.”

After further discussions with the RobertMcBride site in Middleton – which usesthe same system to combat this problem– the Viper scale range was chosen asVincent explains: “We chose the ViperMBSC 15 LA for a number of reasons – wewanted a scale that could accuratelyweigh and count labels that weighedonly 0.01g as well as a scale that couldstore up to 1500 individual codes. It alsoneeded to be user friendly and easy toinput and extract information from andthe ViperMB scale offered all of this.”

In addition a printer was required torecord all the data for future reference.“We decided on the RSP42 printer so wecould crosscheck everything weighed onthe scale against our SAP system. Theprinter is very simple to operate and ourexperience with the printer in otherapplications has shown it to be very reli-able” adds Vincent.

The Viper scale installed offers efficientpiece counting and convenient data cap-ture combined with great flexibility andoutstanding precision. It has numerousfeatures including memory for 1500records, barcode reading and writingcapabilities, graphical display and pro-

grammable function keys – meeting thecompany’s specific requirements. ThreeRS232 and a PS2 keyboard interfacecome as standard and there’s an optionof exchanging the third RS232 interfacefor a second scale input. In addition therugged design makes this scale ideal forindustrial environments.

The new equipment is used to weighlabels left over from the production areato accurately determine the number oflabels remaining on a reel. “We sendreels of labels to the production areawhich are applied to the various bottlesof personal care products. Any label reelsleft over from a process order arereturned to the label store where theyneed to be accurately weighed to calcu-late the remaining labels on the individ-ual reel so they can be added to the stock.If accuracy is not achieved then otherproduction lines could stop due to lack oflabels” says Vincent.

The new system has dramaticallyimproved processes as information isnow stored on a database which hasmade the process much simpler as wellas eliminating errors created by manual-ly inputting data. The scale provides aneasy way of counting labels left on reelsby use of an accurate counting scale witha built-in database of product informa-tion. “We are now confident of theamount of labels on a part reel and inour stock levels. This accuracy has pre-vented production downtime due to labelshortages and has had a positive effect onour label stock accuracy.”

Specialist contract manufacturer ofhealthcare and related products –Surepharm – produces coated (sugaror film) and uncoated tablets in avariety of shapes and sizes for agrowing international customer base.Established over fifteen years agothe company now employs over 110people.

The company provides a wide range ofservices including packaging and distri-bution and with its excellent productionfacilities and fully equipped high-techlaboratory, the company also has excel-lent pilot plant facilities for formulationdevelopment and pre-production trials.

Due to continued growth in production– Surepharm manufactures in excess ofone billion tablets a year – the companyrequired additional equipment tostreamline its processes.

METTLER TOLEDO’s KCS600 scale andID7 terminal were already installed atthe site but the system needed to beexpanded and developed. The companywanted to weigh its ingredients withintwo stainless steel laminar airflowbooths but was facing problems moni-toring stock and ingredient levels. Accu-

rate scales were required that offered thefacility to upload data to the company’sown formulation system as well as beingaccurate to 1g and 0.1g for all formula-tions.

In addition the company also decided onMETTLER TOLEDO’s K line scale rangecombined with MT Connection™ soft-ware. These scales weigh the ingredientsrequired for specific formulations thenthe software uploads the data toSurepharm’s own MRP system which islinked to the ID7 terminal as part of thenew dispensing booth and enables stockto be monitored in real time.

The K line offers a weighing range from15-6000kg and a wide variety of plat-form sizes and construction types whichcan be tailored to meet individual appli-cation needs. The high performance dig-ital measuring cell and monobloc tech-nology offers high resolution and setsnew standards for linearity and readabil-ity. The range is also approved for use inhazardous areas and complies with GMPrequirements. MT Connections™ pro-vides the complete solution from weigh-ing equipment to a PC. This versatilesoftware can be used for both simple andcomplex applications from gathering

How we solved the problemsThe Human Genome Sciences opportu-nity was unique for METTLER TOLEDOand SAP as they were not an existingcustomer of SAP. In this case HumanGenome Sciences was evaluating SAPas a vendor for their ERP system. SAPcontacted METTLER TOLEDO andasked us to participate in a joint pres-entation highlighting both the ca-pabilities of SAP’s Enterprise solutionand our ability to provide an integratedformulation and dispensing solutionvia certified SAP interface. We met therequirements for ease of use, full 21CFR Part 11 compliance and support-

High hygienic standards and seamless traceability ensure perfect quality

Ernst Sutter AG (Suttero) is a manufacturer of traditional Swiss meat products based in Gossau, St.Gallen. The company was awarded EU certification in the 1970s andhas been accredited with BRC certification since 2002. Suttero has one of the mosthygienic food plants in Switzerland and this level of excellence is achieved with a high degree of cleanliness, organisation and high-quality technical infrastructure.

State-of-the-art clean room technologyFurther evidence of the importance ofquality and hygiene at Suttero can befound in the two new clean rooms usedto pack sliced meat goods. With a maxi-mum of 100 particles per cubic foot ofair, the clean-room technology enablesmeat to be processed and packagedunder the cleanest conditions. Thisresults in extended product life and guar-anteed freshness.

High quality weighing solutionsRobust instruments, which can with-stand rough handling, are essential inmeat processing. Due to the strict hy-giene regulations the scales must be easyto clean and watertight. METTLERTOLEDO weighing solutions, PlusMinusportioning scales, overhead rail scalesand floor scales, are designed accordingto the latest hygiene regulations andhave a high water ingress protection upto IP69k. Maintaining quality for over 90 yearsThe company, with around 200 employ-ees, has been producing various rawmeat products and popular specialtyproducts since 1909. Its product rangeincludes items such as Bündnerfleisch(Swiss cured meat), Bündner Roh-schinken (Swiss cured ham) and Appen-zeller Mostbröckli (a Swiss delicacy).About 450 tonnes of meat are processedeach week at Suttero, half of whichmakes it onto the shelves as Suttero spe-cialty brand product. Suttero also pro-duces private brands and house brandsfor specialty butchers, meat producers,large distributors and retailers.

The quality requirements for the meatindustry have increased considerably inrecent years. However it is not only theindustry, but also consumers who aredemanding more information about theorigin, ingredients and processing ofproducts. In order to meet these de-mands, Suttero set up a traceability sys-tem using METTLER TOLEDO scales,which act as important identificationpoints in goods flow and are connectedto a master software system. Controltags, barcode labels and a proprietarysoftware solution ensure seamless trace-ability, which enables the point of originand distribution of all components to bedetermined in the event of problemoccurring.In addition, a state-of-the-art warehouseprovides support for traceability andoverall logistical processes. The ware-house is controlled using the EAN codeson the meat boxes together with thematerials management system.

Metal detection and dynamic weighing of packed olives.

Previously Agro Sevilla, Seville, Spain, had thought it to be a ‘mission impossible’ toautomate its quality checking at high speed. However, with METTLER TOLEDO equip-ment, capable of checkweighing up to 500 glass jars of olives per minute, the optimumthroughput has been achieved.

Agro Sevilla is the world’s largest pro-ducer, packer and exporter of olives anda leading exporter of olive oil fromSpain. Agro Sevilla is made up of nineolive and seven olive oil cooperativesand 5,500 growers.

The Roda de Andalucía plant, Seville, isdedicated to the processing and packag-ing of olives for export. It has a packingcapacity of 60,000 tonnes per year and aworkforce of 350 employees.

Agro Sevilla exports to an increasingnumber of countries and needs to beable to fulfil the individual requirementsand specifications for each customer.Therefore, the company started makingmodifications and extensions to itsmanufacturing plant.

When Agro Sevilla receives the orderfrom the client it immediately beginsprocessing and aims to fulfil within onemonth to six weeks. Each order is dif-ferent, given that every country has itsown container format, packaging andlabelling.

The olives are packed in either cans orglass jars and in many different sizes. Achallenge was posed when the compa-ny’s clients requested 5-oz cylindricaland conical glass jars. These styles ofpackaging are very narrow and unstable,previously proving difficult to check-weigh quickly. In addition, the increasein exports made it necessary to weigh atgreat speed without the jars falling over.

Agro Sevilla, which already uses variousGARVENS checkweighers on its produc-tion lines, contacted METTLER TOLEDOfor help in solving this problem. The dif-ficulty lay in separating the jars, passingthem through the metal detector, weigh-ing and bringing them back togetheragain without breakages. A single bro-ken jar means rejecting the entire batchof olives due to the possibilty of brokenglass contaminating the jars.

The solution provided by METTLERTOLEDO was to integrate the high-speedS3 Shark checkweigher in combinationwith a highly sensitive Safeline Signa-ture IImetal detector. This made it one ofthe first packing lines able to work usingvery narrow glass bottles at a productionspeed of 500 jars per minute.

One of the most critical points in theprocess is feeding the jars towards themetal detector, METTLER TOLEDO over-came this by installing an endless screwconveyor that separates the jars by 5cm.Jars that do not achieve the minimumweight are rejected from the productionline using a tailor-made solution. Using“fingers” the rejected jars are gentlypushed towards a hinged conveyor belt,running parallel and in the oppositedirection to the main conveyor, at theend of this they are filled with moreolives and go back onto the packing lineto complete the cycle.

Saddier Décolletage, Saint André deBoëge, France was established in1946. This family-run company,based in the Haute-Savoie region, islocated right next to "TechnologyValley". The plant employs approxi-mately forty people and has aturnover of over five million Euros, ofwhich 35% represents exportsthroughout Europe.

Its modern and diverse range ofmachines, enables Saddier Décolletageto process many materials, includingsteel, brass, aluminum and stainlesssteel, with a diameter ranging from 12 to57mm. The production tools used, suchas multiple-spindle lathes, CNC andtransfer machines, are particularly suit-able for medium and large-scale pro-duction. The workshops are controlledby the PPS, which is responsible forscheduling and production planning forproducing 700 models and over 24 mil-lion items each year.

Good teamwork: Weight data and SAP solutions

The changeover of all the company’s processes to a new host system also requiredchanges in the packing area of GROHE's logistics centre in Hemer, the Sauerland.For the seamless transfer of weight values recorded at the packaging table to SAPthey chose the MT BalCo solution by METTLER TOLEDO.

has two stages, firstly, articles are pickedfrom the reserve warehouse for a particu-lar quantity of delivery tickets andgrouped into one mail shipment. Second-ly, the delivery tickets in each mail ship-ment are sorted in sequence and preparedfor delivery. Buffer conveyors move theindividual product cartons around thecarousel to the packing stations. As soonas an order is completed, a traffic lightsystems turns to green, giving the OK forthe operators at the packing table. Accu-rate control of this process is critical to thesupply chain as stoppages prevent shippersfrom collecting customer orders.

Grohe Water Technology AG supplies itsexclusively wholesale customers usingexternal shippers. The facility consists offour packing lines and five packing sta-tions where operators work a two shift sys-tem. Each operator packs many tonnes perday with one customer order weighing asmuch as twenty tonnes. With customersresisting locally held inventory demandfor smaller batches to produce hasincreased signifiantly.

The broad range of articles and everdecreasing delivery times led to the deci-sion to automate postal delivery packets ofup to 31.5kg. This order picking process

the objective of integrating all the exist-ing balances used at the facility. Cus-tomisation was necessary to ensure thatweight data flowed directly to the hostsystem and was correctly processed. Themanagers of the project at METTLERTOLEDO recommended MTBalCo. The“BAlance COnnection” links the bal-ances with the SAP packing table solu-tion and the software transfers theweight values directly to SAP. Manualdata entry has become a thing of thepast, packing operators create pick or-ders and operate the scale exclusivelythrough the SAP interface. With MTBalCo working in the background as atask notification programme.

MT project management views itself as aresponsible partner providing supportand advice not only in the launch andimplementation phases but after sales aswell. “The great thing is that we nowhave a contact partner for all questionsabout software and balances below theSAP system. That simplifies processesenormously," says Erwin Speizer, head oftechnology and projects at Grohe. Ordersare planned and collected in the SAPbatch run, whilst order picking in thecomputer directs the products of respec-tive orders to the packing lines.

Small packages are automatically rout-ed to the packing stations, ultimatelybound for parcel services. Large ordersweighing over 31.5kg are loaded into

skeleton boxes and delivered to the pack-ing tables by forklift. Operators open thepacking mask with the correspondingorder on the PC. The target weight of theentire order (net weight) is determinedthrough the master article file and thepacker selects the carton size and beginsto fill it. The current weight is perma-nently recorded as the carton travels overa roller type weigh conveyor. The opera-tor determines the cumulative weight onthe large, easy to read, ID7 Big Weight®,terminal. As soon as the order isprocessed, the operator compares thecurrent weight at the terminal with thetarget weight on the PC. Major devia-tions immediately indicate an error, anyinconsistency is corrected immediatelywithout having to remove the packagefrom the material flow.

When the last carton has been sealed,the weight data is sent to the host systemvia MT BalCo thereby closing the orderin SAP. The weight, date and serial num-ber of each item remains stored in thealibi memory of the ID7 terminal there-by satisfying all legal requirements. Atthe end of the belt, another barcodereader sorts the packages by destination(within Germany, EU or export), anddirects them to the dispatch point.

Spreizer, who has been in responsible foroptimising a variety of different process-es at Grohe over many years, summaris-es the project . “We have a good working

Securing accurate measurementsPrior to the installation of a Cargoscan-ner, measuring every item sold was man-ual. This is no longer the case, the firm isnow able to automatically and more ac-curately measure crucial parcel data,such as weight, dimension and productidentification, unseen before in the firmshistory. The accurate data gathered bythe Cargoscanner, is transferred to theirwarehouse management system and en-ables Clas Ohlson to improve efficiencythroughout key operations, such as facil-itating order picking, packing and re-source capacity planning.

Clas Ohlson’s history dates back to 1918 inInsjön, Sweden. They have evolved from amail order firm to being labelled as “thechildren’s garden for men”. Together withthe growing interest in DIY products thefirm achieved sales of 315 million Euros in2004, making it one of Scandinavia’slargest firms of its type. After having in-vested heavily in its operations the ClasOhlson name can be found throughoutScandinavia. Although the firm witnessedthe opening of ten new retail outlets in2004, aggressive plans are in place toexpand to other countries throughoutEurope.

Expanding central warehouse With an aggressive growth strategy that isstrongly based on customer demand,every product sold, via their retail, mailorder and e-commerce channels, needsto be handled accurately and quickly. In2002 Clas Ohlson realised that it had toexpand and modernise its central ware-house and distribution centre in Insjön.These investments have cost nearly 30million Euros to enlarge the building to29,000m2 and install a new automatichigh bay storage facility and sortingequipment. According to Gert Karnberg-er, Managing Director, Clas Ohlson, theinvestments in the central warehousewere necessary in order to develop andexpand.

Automating data captureClas Ohlson has a product portfolio thatincludes everything from pencils to mo-bile phones and it is necessary to capturethe weight dimensions and identificationof all parcels, before placing them intostock. After consulting with METTLERTOLEDO Cargoscan, Clas Ohlson decidedthat a CS5120 Cargoscanner would be in-valuable equipment in their automatichandling process to measure both irreg-ular- and regular-shaped goods as smallas 5x2.5x5cm. In France AVIAPARTNER operates in tenairports, including Bale Mulhouse, thestorage area for three countries (Ger-many, France and Switzerland). Airfreight security regulations are particu-larly strict in France and virtually allpackages must pass through an approvedX-ray scanner before being measuredand weighed. Airlines use the dimensionsand weight of the package for billing,therefore it is essential that the measure-ments recorded are accurate. This re-quirement led AVIAPARTNER to equipthe Mulhouse site with a METTLERTOLEDO weight and volume measure-ment system.

The packages are placed a conveyor,passed through the X-ray scanner andthen through a Cargoscan CS5056 meas-uring frame for three-dimensionalmeasurement. A weighing platform, in-stalled on the conveyor, enables theweight to be recorded and this system isconnected to a central PC. Software spe-cially developed by METTLER TOLEDOfor AVIAPARTNER prepares and transmitsall the official documents, includingsecurity certificate, air waybill, etc. Thesystem also records all important data,such as the number of packages, thetype of product, the name of the forward-ing agent, airline, consignee, etc. Allthese operations are performed within aminimum amount of time, previously

Over 1200 tonnes of freight pass throughthe Cargoscan unit each month, this rep-resents around 2500 packages. The site isopen from 05:30 to 22:00 and subject topeaks in activity at the end of the week -Friday represents 60 to 70% of the totalflow. The installation of the new systemhas enabled this fluctuation to beabsorbed more efficiently.

Following this success, the METTLERTOLEDO weight and volume measure-ment system is soon to be installed atother AVIAPARTNER sites in France.

New dimensioning solutionFor many years now, Nor-Cargo has suc-cessfully used three CS5000 measuringframes in their operations, providing aninvaluable tool to ensure that the weightand volume of approximately 10,000parcels shipped daily are captured accu-rately and quickly. The latest investmentin dimensioning equipment from METTLER TOLEDO Cargoscan is theCS9000 in-motion data capture solu-tion, which has a capacity of approxi-mately 3000 parcels per hour. Accordingto Bjørn Heiberg, Quality Controller atNor-Cargo, it is important that they con-tinue to insure that freight costs are cal-culated accurately in accordance to aparcels actual weight and dimensions.
