Thermit joint

What is the Process for Thermit joint OR How the Metal is Welded by Thermit joint ?

In Thermit joint Process, the following are the steps

Step 1 - The two conductors that is to be joined are placed in the weld cavity and than the steel disc islocated in the base of the crucible in the Graphite Mould.

Step 2 - After the disc is placed in the Mould, AI-Weld Thermit joint Material is poured down into

Graphite Mould followed by Starting Powder

Step 3 - Some Ignite Powder should also be sparkled on the Mouth of Mould and than ignited by Flint

Gun.

The process of igniting the particles creates extremely high heat i.e upto 1400 degree Celcius

and produces Exothermic Reaction which also melts the Steel Disc and then the Thermit joint flows

into the weld cavity thus filling any available space and completes the weld. In weld cavity the molten

copper alloy partially melts the conductors. The molten copper alloy gets cooled and forms a fusion

weld which solidify before it is removed from the mould.

This entire process takes only upto 10 to 15 seconds to complete. Then the mould is ready for

the next weld after a brief cleaning with a brush. Exothermic welded connections produce a permanent

connection, superior in performance to any known mechanical or pressure type surface-to-surface

contact connector. Due to the fact that the connection produced is a molecular bond so an exothermic

welded connection will not loosen and there will be increase in resistance over the lifetime of theinstallation.

The Process is very Simple and hence a Laymen can do the Job Work by just seeing the process

once. Hence one need to ensure that the process should be undertaken carefully and proper

instruction should be maintained by the Laymen.

Overview:

In Thermit joint, aluminium dust reduces the oxide of another metal, most commonly iron oxide,

because aluminium is highly reactive. Iron(III) oxide is commonly used:

Fe2O3 + 2 Al → 2 Fe + Al2O3

The products are aluminium oxide, free elemental iron, and a large amount of heat. The reactants are

commonly powdered and mixed with a binder to keep the material solid and prevent separation.

Commonly the reacting composition is 5 parts iron oxide red (rust) powder and 3 parts aluminium

powder by weight, ignited at high temperatures. A strongly exothermic (heat-generating) reaction

occurs that via reduction and oxidation produces a white hot mass of molten iron and a slag of 

refractory aluminium oxide. The molten iron is the actual welding material; the aluminium oxide is

much less dense than the liquid iron and so floats to the top of the reaction, so the set-up for weldingmust take into account that the actual molten metal is at the bottom of the crucible and covered by

floating slag.

Other metal oxides can be used, such as chromium oxide, to generate the given metal in its elemental

form. Copper thermite, using copper oxide, is used for creating electric joints in a process called

cadwelding:

3 CuO + 2 Al → 3 Cu + Al2O3

Thermite welding is widely used to weld railway rails. The weld quality of chemically pure thermite is

low due to the low heat penetration into the joining metals and the very low carbon and alloy content

in the nearly pure molten iron. To obtain sound railroad welds, the ends of the rails being thermite

welded are preheated with a torch to an orange heat, to ensure the molten steel is not chilled during

the pour. Because the thermite reaction yields relatively pure iron, not the much stronger steel, some

small pellets or rods of high-carbon alloying metal are included in the thermite mix; these alloying

materials melt from the heat of the thermite reaction and mix into the weld metal. The alloying beads

composition will vary, according to the rail alloy being welded.
