The “C” filter is the most common EMIfilter. It is a three terminal feed-thru capacitor,used to attenuate high frequency signals. “C”circuits, unlike inductor bearing circuits, do notsuffer performance drops due to currentsaturation situations.

The “L” filter consists of one inductive elementand one capacitor. It is most commonly used incircuits where there is high impedance loadand a low impedance source (L1), or where thecircuit has a high impedance source and a lowimpedance load (L2) One disadvantage thatengineers need to be aware of is that theinductor element in smaller filters consists of aferrite bead that will saturate and loose itseffectiveness if more than 250 mA of current isapplied across the filter.

"L" CIRCUITS
The “Pi” filter consists of two capacitors andone inductive element. It presents a lowimpedance to both the source and load in acircuit. Because of the additional capacitorelement, it provides better high frequencyattenuation than the “C” or “L” filters. “Pi” filtersare not recommended for switching applicationsdue to the possibility of “ringing”. Again, ferriteinductors lose their effectiveness if more than250mA current is passed through. In suchcases, filter performance drops to that of thebase capacitance.

FEED THRU FILTERS AND SILVER MIGRATIONAn apparent failure of Feed-Thru devices (filters) has been noted in the electronics industry when they are subjected to
temperature cycling with voltage applied. This standard temperature cycling process cycles the system from hot to coldwith a pause at room temperature and repeats for several cycles. Usually the filters are installed into the final package orsystem with low DC voltage levels ranging from 4 volts to 50 volts applied. The failure mode after this test appears as ashort or very low Insulation Resistance (I.R.) which renders the system inoperative. Subsequent Failure Analysisdiscloses the Feed-Thru as the culprit. The cause has been determined and a cure developed.
Initial thoughts usually lay blame to an internal breakdown of the capacitor. Often the “shorted” Feed-Thru testswithin specifications after removal from the system. Obviously there is some confusion. Bad to good, what goes on? Thefirst clue occurs when the filter is cleaned of surface residue, dried and now reads as it originally did.
Consider the device for a moment; the brass or steel body is generally plated with silver over nickel. It’s attractiveand the finish withstands soldering temperatures without flowing and affecting thread performance. Silver is a good andrelatively inexpensive material for electronic components. The lead is also often plated with silver to withstand the soldertemperatures during filter manufacturing. It’s a good-looking, high-temperature tolerant format.
An investigation of this failure mode by EMI Filter Company reveals the true cause and the mechanism is easilyreplicated in a laboratory setting. Failed units disclosed no internal failure patterns. The failure occurs on the surface andstarts with water condensing on the device upon removal from the cold chamber. We can draw an analogy to a glass ofcold beverage condensing moisture from the air and leaving a puddle of water on the table. What we now have are twoelectrodes (lead and housing) with voltage applied, sitting in a puddle of water. This is a classic plating bath on aminiature scale.
We first reproduced the phenomenon by temperature cycling 10 silver plated filters with approximately 10 voltsDC applied. The units were connected through a milliamp meter and observed under 10X magnification. Very quickly acurrent developed and within seconds a dendritic growth could be observed moving from the lead to the case through thecondensed fluid, with the current peaking as the growth reached the silver case edge over the epoxy surface. It isamazing how rapidly this occurs. The voltage was removed and the units allowed to air dry. Initial I.R.’s of greater than100K Megohms showed as shorts after the test. The epoxy surface had a grey residue (the dendritic silver crystals) whichwhen brushed off returned the filters to original (high I.R.) condition. We now know the mechanism and later tests onpolarity and materials clearly explains the cause and its cure.
The investigation showed that using a drop of deionized water to connect the lead and case could be usedinstead of the temperature cycling procedure. Voltages of 5, 12, 28, 50, 100, and 200 volts DC and current levels of 25mA, 50 mA, 100 mA, 500 mA, and 1 Amp were used. With current levels above 500 mA the migration path burned clearand the silver migration restarted. This kept repeating until the water had dried and the final clearing occurred. Nopermanent damage was evident. Cleaning restored original filter quality. Conversely, migration started again if water wasapplied to the surface of the filter. High humidity will not cause this phenomenon, unless the dew point is reached. A filmof water must be present in order for the ion migration to occur.
Polarity tests using non-silver case with silver leads, and silver case with non-silver leads showed that in allcases the migration occurred when the positive (+) terminal, either case or lead was silver. At no time was the internalquality of the unit, i.e. capacitor, solder, epoxy or seal ever in question!
We then looked at a variety of plating alloys that would provide the usefulness of silver and yet avoid any trace ofmetal ion migration and still be attractive in appearance. Fifteen materials and combinations were evaluated. EMI FilterCompany is pleased to announce that we now have a suitable plating system for an attractive finish, which while not aslustrous as silver, can be used in those rare situations which allow moisture to condense on the surface of componentsand housings that have external feed through ports while under voltage. Silver is still the plating of choice for electroniccomponents. If, however you have a situation where your filters will have water condensing on them, contact ourrepresentative or factory and ask about other plating options.

D. C. POWER LINE FILTERSFor years filtering of DC power lines has typically depended on the use of 1500 pF (Pi) filters to achieve the
desired attenuation levels. To keep packaging small, these filters are manufactured using tubular capacitors. One ofthe trade-offs is that the current cannot exceed 250mA. At this current level the ferrite bead used as the inductorsaturates, effectively eliminating the inductance from the filter, leaving only the capacitance value, greatly diminishingfilter performance. (See graph below for comparison.)
EMI Filter Company has introduced a series of superior DC power line filters designed to handle higher RF
power with greater attenuation levels at lower frequencies neglected by these composite tubular (Pi) filters. Thesefilters more closely match power circuit impedances with better performance under power. EMI FilterCompany manufactures these filters in the same basic packages as used by the tubular type filters, using their ownCeramic Multi-layer Discoidal Capacitors. The use of Discoidal Capacitors also allows EMI Filter Company to providethe SMALLEST commercially available filter in this series the new PLR3400.

SOLDER - IN FILTER INSTALLATION NOTES
EMI Filter Company assembles their Solder - In filters using High Temperature (300° C)internal solder.
When soldering these devices in place, care should be taken to minimize thermal shock tothe capacitors. DO NOT plunge the filters directly into a solder pot with out preheating. If pre-tinning the filter in a solder pot, DO NOT put filter directly into cleaning solution, without allowing itto cool down first. If the process requires a pre-tinned part, you may be interested in using our tinplated housings. This will give you good solderability, with a cost savings, both in unit pricing andin your process time.
EMI Filter Company recommends the following processes for installing our Solder - Infilters.
If you are using Sn 63/Pb 37 solder:
1) Assemble the filter into your housing with a solder preform, or solder paste if you areusing these methods.
2) Pre-heat the assembly to a temperature of 120° to 150° C.
3) Apply final heat (200° C) to reflow the solder. Keep the duration of heat as short aspossible to obtain a good solder joint.
4) If you are using wire solder, make sure the iron tip is in contact with both the filterflange and the bulkhead, feeding the wire solder from the side opposite the solderingiron. Use enough solder to achieve a good fillet. Again, keep the duration of heat asshort as possible.
If you are using Sn 96/Ag 4 (or Sn 95/Ag 5) solder:
1) Assemble the filter into your housing with a solder preform, or solder paste if you areusing these methods.
2) Pre-heat the assembly to a temperature of 150° to 180° C.
3) Apply final heat (250° C) to reflow the solder. Keep the duration of heat as short aspossible to obtain a good solder joint.
4) If you are using wire solder, make sure the iron tip is in contact with both the filterflange and the bulkhead, feeding the wire solder from the side opposite the solderingiron. Use enough solder to achieve a good fillet. Again, keep the duration of heat asshort as possible.

INSTALLATION OF EMI FILTER COMPANY “TALON GRIP” PRESS-IN FILTERS
HOLE SIZE:0.136"±0.002" diameter. We recommend drilling an undersized hole (0.125") and reaming to the final size.DO NOT CHAMFER EDGES! A slight break of no more than .005" deep is recommended. If the filter isinstalled in a hole that is approaching the minus limit of the tolerance, slightly higher installation forces will beneeded. DO NOT try to install these filters in holes smaller than 0.134" in diameter.
INSTALLATION TOOL:For evaluation purposes, EMI Filter Company offers a simple installation tool, Part Number: IT-PZ. that can beinserted into the chuck of a drill press, or similar equipment. This same tool can also be used to remove thefilters, if desired. If you wish to make your own installation tool to fit a particular piece of equipment, please seeillustration below.
INSTALLING PRESS-IN FILTERS:1) Insert the lead on the flange end of the filter into the installation tool. The tool is designed to hold the filterduring installation.2) Lower the drill press chuck, making sure that the filter enters the hole squarely and continue pressing untilthe flange contacts the face of the bulkhead. 3) Back the tool off of the filter lead. The filter is installed.
SEALANT:If more of an atmospheric seal/increased hold is desired, a small drop about 1/8" diameter of EMI’s PartNumber: PLF-2ML sealer can be applied to the area where the flange comes in contact with the bulkheadface. The sealer will wick under the flange and fill all of the open areas in the mounting hole. Full cure of thismaterial is achieved over night at room temperature. Be careful that you do not apply too much. Do not try to cure faster by heating.

AC - 400 Hz HEATING of CERAMIC CAPACITORS
Ceramics exhibit a sensitivity to changes in ac volt/mil levels. At 400 Hz the capacitance can almost double while theDF can increase by 10% or more. This change in capacitance and DF results in a significant increase in the internalreactive current of the capacitor, resulting in too much power (heat) being dissipated by the capacitive element of thefilter, leading to catastrophic failures.
The problems associated with 400 Hz signals appeared in the late 1960's early 1970's when military airborne systemsstarted requiring more filtering. The 400 Hz signals have many advantages at the system level, but created challengesfor the filtering elements. The major problem was excessive heating of the filter.
When compared to Polycarbonate, Polypropylene, and other dielectric materials, Ceramic dielectric capacitors willbehave much differently in AC applications. Further, 400 Hz is 6.67 times worse, considering heating than 60 Hz. Thecapacitance of the capacitor, can almost double, and the dissipation factor (power factor) can increase up to 6 timesthe 1.0 volt rms value, increasing the reactive current in the capacitor.
In a perfect capacitor-one with no losses, the current leads the voltage by 90° when an AC voltage is applied. Dielectrics, however, have losses from various sources that are combined and are represented as being in series withthe capacitor. These losses combine increasing the reactive current and generating more heat that needs to bedissipated by the capacitor.
By designing capacitors with thicker dielectric layers, lowering the volts/mil rating, and decreasing the overallcapacitance of the filter, a unit can be designed to withstand a 400 Hz signal, and dissipate the lower power generated,and still offer the attenuation that is required.
Most studies on this phenomenon have been on capacitors > 0.3" in diameter, although smaller capacitors will reactthe same way. The benefit of the smaller capacitor is that they have lower capacitance ratings, resulting in lowerreactive current, and less power to dissipate.
Wire wound inductors can also add to these problems. EMI Filter Company uses only ferrite beads for the inductiveelements of its’ filters. The ferrites do contribute some but not nearly to the extent of the wire wound units andtherefore are not discussed here.
To reduce costs, many ceramic capacitor manufacturers, design the capacitors with thinner dielectric layers to reducethe number of precious metal electrodes used. This thinner design will be more susceptible to the problems that havebeen discussed. EMI Filter Company, as a rule, designs all of its capacitors with a more conservative, thicker dielectriclayer. This helps to minimize the reactive current of the capacitor, as well as making the capacitor more robust, withouta significant increase in the cost.

ECONOMICAL PERFORMANCE TESTINGMIL-PRF-28861 ALTERNATIVE
EMI has developed a lower cost option to achieve the meaningful requirements of MIL-PRF-28861 Group A, Class B testing. Although the need for full military testing is declining, theneed for high quality filters produced by special manufacturing methods coupled with meaningfulscreen testing continues to expand. The market for such components allows both military andindustrial development of new ideas to proceed without the heavy burden of cost, time, andvolumes of paper. EMI removed the superfluous testing, reviewed the meaningful tests andlooked at ways to make them more efficient. Some common sense exceptions to the MIL-PRF-28861 testing are listed below.
REPLACE X-RAY WITH 10x VISUAL INSPECTION:X-ray is difficult, time consuming, expensive, and of dubious benefit. Solder joints and
ceramic problems cannot be realistically detected. X-rays provide only tangential side views ofthe filter components. It is often a matter of luck if an observed defect happens to be in the planeof view. Filters constructed with discoidal capacitors are unique in that they can easily be viewedinside the cup, providing an unobstructed top view of theouter diameter and inner diameter solder joints. Thisprovides a potent opportunity to screen at 10x or higher,guaranteeing a perfect assembly every time.
REMOVE 100% INSERTION LOSS TEST:Insertion loss is determined by capacitance.
Occasional out of spec problems are solely due to soldervoids at the capacitor I.D./ lead junction. Of course, thisproblem is eliminated with the above microscopeinspection.
REMOVE VOLTAGE DROP OR RESISTANCE TEST:Eliminate test for single feed-thru filters and capacitors. The lead is a single length of
copper wire of uniform diameter and approximately one inch in length. Hardly a source of anyperformance problem.
REPLACE THERMAL SHOCK WITH TEMPERATURE CYCLING:Thermal shock has recently been dropped from MIL-PRF-28861 as it has been categorized
as a destructive test for ceramic capacitors. EMI believes there is a screening and cost benefit from temperature cycling.
BURN-IN:EMI has shortened the burn-in time from 164 hours to 48 hours. Published data has long
confirmed that the vast majority of burn-in failures occur early in the process. 164 hours isexcessive and does not significantly increase reliability.
Of course, EMI continues to build filters in accordance with the specifications of MIL-PRF-28861, MIL-F-15733, and uses discoidal capacitors in accordance with MIL-PRF-31033A.

GLOSSARYOF COMMONLY USED TERMS
1 - ATTENUATION: A reduction in energy. It is calculated as a ratio of Vo vs. Vi of a filter inserted into a system.
2 - CAPACITANCE:Capacitance, expressed in “FARADS”, is the capability of two ormore parallel conductive plates to store electrical energy in anelectrostatic field between them. Capacitance is dependent onthe properties of the dielectric material and the geometry of thecapacitor. (See table below)
3 - CAPACITOR:A capacitor is an electrical storage device, composed ofconducting plates separated by a dielectric material. Ceramicdielectrics are used for manufacturing EMI Filter Companycapacitors.
4 - DCR:(Direct Current Resistance)This refers to the measure of direct current series resistance ofan EMI filter between the input and the output. By applyingOhms law, the maximum voltage drop can be calculated.VOLT DROP= RATED CURRENT X DCR
5 - DIELECTRIC:A Dielectric (Insulator) is used to separate the conductivecapacitor plates and is important in determining temperature,voltage rating, capacity/volume and other characteristics of acapacitor.
6 - DIELECTRIC CONSTANT:The ratio of the ability of a dielectric material to store anelectrostatic charge to that stored by a vacuum as the dielectricin the same electrode geometry.
7 - DIELECTRIC WITHSTAND VOLTAGE (DWV):The peak voltage that a component is designed to withstand,without damage for short periods of time.
8- DISSIPATION FACTOR (DF):Dissipation Factor is defined as the ratio of energy dissipated toenergy stored in a dielectric. It is frequency sensitive and mustbe specified at a specific frequency. Dissipation Factors listed inthis catalog are measured at 1000 Hz, .25 volts rms.
9 - HERMETIC:Permanently sealed by glass fusion, soldering, or other means,
to prevent the transmission of air, moisture vapor, or other gases.Hermetic sealed filters in this catalog have leak rates of: less than 1 X 10 -7 atm cc / sec.
10 - INSERTION LOSS (IL):The loss in load power due to the insertion of a component or deviceat some point in a transmission system. Generally expressed indecibels, it is calculated using the following formula:I.L. (dB) = 20 LOG10 (Vout / Vin)
11- INSULATION RESISTANCE (I.R.):I.R. is the DC resistance between the terminal and ground of the acapacitor. It is generally measured at the rated voltage of thecapacitor, and must be specified in terms of voltage, temperature,time and Relative Humidity.
12 - MONOLITHIC OR MULTI-LAYER CAPACITOR:These terms or any combination, refers to a ceramic capacitor whichconsists of alternate layers of ceramic and conductive (metallic)surfaces that are laminated (compressed) and fired (vitrified) forminga single “monolithic” capacitor. The alternate metallic layers arethen interconnected to form a capacitor.
13 - QUALITY FACTOR (Q):Sometimes called “Figure of Merit”, the Q factor of a device is theratio of energy stored to energy dissipated. It is therefore often takenas the inverse of the DF at low frequency.
14 - TEMPERATURE COEFFICIENT (TC):“TC” is defined as the change in capacitance per degree change inthe environmental temperature.
15 - TERMINATION:Termination refers to the material of the terminals of a capacitor.
16 - VOLTAGE COEFFICIENTHigh K dielectrics experience reduced capacitance in the presenceof strong unidirectional electric fields. For some materials the effectcan be dramatic. Lower K dielectrics are usually less susceptible tothis phenomenon.
17 - WORKING (RATED) VOLTAGE:The continuous voltage that can be applied to a component withoutderating.
