Quality Problems In Denim manufacturing

Shrinkage-Each fabric roll has a different shrinkage both length and width wise. Even washing has affect on this.

Shade-Each fabric roll behaves differently on washing in terms of resultant shade.

Typically in a Denim manufacturing as the lead time for supply of FG is very short 3 to 4 weeks Fabric is kept in stock.

As the lead time for supply of FG is short, some of the quality checks like Shrinkage and multiple Wash tests will have to be done in advance.

On finalising the design appropriate wash characteristic is selected for the allocation of

rolls for manufacturing.

After the MRP run of a given sales order BOM is exploded and Planned orders for in hose production &Purchase requisitions for the bought out items are created.

Depending on the BOM(multi level) and operation sequence Planned orders are generated and they are scheduled based on the timings maintained in the material master or Routing.

These Planned orders which have link to Sales orders are taken for Planning and are done thru Graphical planning tool

SAP-AII: - Device controller sends information to the SAP Auto-ID system via Extensible Markup Language (XML) or Product Markup Language (PML).

The SAP Auto-ID core services then verifies the captured data against the defined rule definitions and will then pass the information to the SAP XI system via XML. SAP XI then converts the XML data into an IDOC which is received in SAP ERP.

SAP XI has to translate the two formats so that the messages can be passed without error between SAP ERP and the execution system.

A mapping process is undertaken to map the data from XML to the data required in the IDOC. When the IDOC is received by SAP ERP the data from the IDOC is verified and processed. For example, if the data from a tag is captured for a goods receipt then the information contained in the IDOC will be processed so that a goods receipt is generated automatically based on the rules defined in SAP Auto-ID.

SEAL’s Approach-In this SAP communicates with Device controller by sending a can for the Tag information .In turn the device controller receives the request from SAP and would send back the info as requested. This is a simple communication via RFC

Comparison

In SAP AII for a transaction like GR, there would be two XMLs and one IDOC one way and they would be double in both ways. Usually SAP AII would send info to PI for a set of RFIDs scanned. The success or failure of a communication is known when we look at the PI monitor. At any point of time there would be many Device Controllers spread across 5 mfg plants which would be communicating with SAP AII and in turn it would communicate with the PI system. In the event of a message failure it would be a tedious process to see which event has failed as there would be a lot of messages to look for. Also as the SAP AII would send info/message for a bulk transaction the time lag between an EVENT and REACTION IS CONSIDEABLE.This would be inconvenient to operators and may involve considerable post processing.

In SEAL-Approach, the communication process is simple and it is the SAP system which would be controlling the entire transaction. In the event of a message failure it would be known immediately and the corrective action can be taken immediately

SAP AII –In the event of any business process change-at first the business rules will have to be changed/developed and then the two forward XML messages and one IDOC will have to be changed. A business change will have a cascading effect. The changes will have to be affected in (a) SAP AII (b) PI (c) SAP systems

SEAL Approach- Any business change requires a modification in the relevant function module only and that would be in SAP side only

SAP AII In the event of any product upgrades it may have to be checked in all the related systems like AII,PI,SAP,BI etc for validation

SEAL Approach- In the event of any product upgrade it is amenable as SEAL would be using all the standard function modules. Also only SAP system will have to be checked for validations

Conclusion

As SAP AII is not a straight fit for all inventory transactions and it calls for developments. These developments span across AII, PI, SAP and BI etc and the development effort could be huge. With the SEAL’s approach the development efforts are limited to SAP only.

RFIDs being costly, Clients intend to reuse the RFID tags and this is not addressed in SAP AII to our knowledge. This is easily addressed in SEAL’s Approach.

Lastly SAP AII’s strength lies in EPC serialisation, which is primarily a requirement of US for the Drugs and DoD.This feature is not the business need of a garment manufacturer either by way of Business or Law
