Parker Hannifin have global experience ofpneumatic control of wagon cargodischarge doors, working with majormanufacturers of freight wagonsdesignated as FALNS. Traditionally hopperwagon doors are controlled manually or

by a variety of pneumatic componentsand controls. These methods are stillwidely deployed throughout the industry.With this in mind, Parker’s rail engineershave designed an integrated solution thatwould go above and beyond itscustomer’s expectations.

The real challenge for any supplier ofpneumatic components is to offersolutions that add value combiningoperational excellence with the ability tocope with the working environment,maximizing profit potential for thecustomer.

Typical projects call for reliable opening ofthe freight hopper doors on either side ofthe vehicle, giving flexibility to theoperator to unload from the left or rightdepending on the destination’sconfiguration. This can require thewagons themselves to have two sets ofcontrols to enable independent openingon either side. Independent operation ofthe doors is a critical safety requirement.Parker’s solutions are also able towithstand extremes of temperature from -40C to +60C and for the control cabinetsto be completely sealed against water and

It is also particularly important to have ashort-term resistance to water becausethe wagons are sprayed with hot waterspray in winter to defrost. (max waterpressure of 3 bars up to +70C)

In the rail industry, air leakage across thesystem represents a major concern.Systems need to remain pressurised tooperate the valves and cylinderseffectively. Despite often beingoverlooked, Parker engineers are able toachieve significant leakage reductions,ensuring pressurisation and resulting inmore reliable operation.

With dual sided coal hopper wagons it isvery important that both sets of doorscannot be opened at the same time asthis could potentially injure anyone closeby. If the vehicle is to be unloaded fromthe right, then the operator must have acomplete line of sight down the right

hand side of the vehicle. The operator alsoneeds complete peace of mind that theleft hand door will not open. To solve thisproblem Parker engineers designed aninterlock into the system. The interlockmakes it impossible for doors on bothsides of the wagon to be open at thesame time, guaranteeing safety.

With the customer in mind, Parker knowsthat every solution needs to be provenbefore being installed on a wagon. As partof any research and development phase,solutions will undergo extreme testing toensure they are fit for purpose. To do this,Parker engineers designed and built acomplete bespoke test environment. Thiswhole pneumatic system was then testedover 3500 cycles with a hydraulicsimulated resistance, representing amock-up field trial of around six years. Thesolution performed perfectly, so Parker’sengineers are confident that the qualityand reliability will more than meetcustomers’ expectations.

Parker supply a complete set ofequipment, ready to be installed on to thewagons. There are no individualcomponents to install other than theexternal actuators; the solution is plug-and-play so the customer can benefitfrom reduced assembly times. Functional

testing is also done on assembly reducingon vehicle test requirements and hencefurther time saving, resulting in quickertime to market.

Drivers of changeThe two customer groups have acommon demand - each requires up to

date, accurate information on legibledisplays, whatever the environment.But each has its own desires; someshared but with different motivations,others exclusive to them. It is thesemotivations that drive changes in CISprovision.

Legislation has also impacted. Forexample, compliance rules under theEquality Act 2010 demand that LEDdisplays have 9-pixel high tiles,permitting upper and lower casecharacters with full ascenders anddescenders. This ensures the ‘shape’ ofthe word is recognised by people withimpaired vision.

has always been able to automaticallyrecognise UK rail industry standardprotocols; communicating via EthernetTCP/IP, RS485, Wireless and GPRS/3G.

InnovationA second significant innovation is theway that displays are driven. Prior toadvances in controller technologycustomers had to source the data theywanted to display and carry out thecomplex task of formatting it.

The new generation of controllersallows users to send data-onlypackages to the signs. The display’s on-board controllers then decipher thedata - from whatever source - andformat it. This reduces staff resourcesand the amount of bandwidth required.

Beyond these developments in datadelivery, further progress has beenmade in display management thatimproves display functionality andreduces expensive downtime. Infotec’sAIM (Advanced Information

CommunicationOne of the most important buildingblocks in the development of today’sdisplays is how data is derived and sentto them. Eleven years ago Ashby-basedInfotec worked with ATOS Worldline toimplement the EDF protocol that couldbe generated generically by theircontrol system. This is now one of themost common protocols for drivingdisplays in the UK rail industry.

The success of the first major concoursedisplay at London Euston using the EDFprotocol led to its nationwide use, withprojects at Charing Cross, Paddington,Edinburgh Waverley and LiverpoolStreet among those that followed. Over10,000 displays are now driven usingthis protocol.

There is a variety of differing protocolsused on the UK rail network whichraised its own challenges. To overcomethis and to ensure systemindependence, heavy investment intothe new generations of controllers wasnecessary. Infotec’s range of controllers

The Linux/Android platform used bythe T Series is open for customisationwhilst an optional SSP (Infotec’sSoftware Support Package) allowsprogrammers to use standardlanguages such as C/C++. Infotec’sGenius scripting can be used for ultra-low bandwidth applications such aspassenger information displays whilstthe HTML5 compliant browser offersnumerous possibilities to today’sprogrammers.

This is seeing much wider use ofInfotec’s displays in terms of physicallocation – retail outlets, first classlounges, coffee shops andpub/restaurants are among places theycan be found.

The final development to havetransformed displays relates to sound. Infotec developed its microPA systemsas a viable alternative to other

Cost-effective use Ensuring systems are cost-effective iskey and various developments haveaddressed this; some making CIS anoption in locations where previously

the outlay required could not bejustified.

In smaller stations the lack ofcommunication options has been abarrier to installing customerinformation hardware. But now, usingGPRS technology, displays can receivedata in the way a mobile phone does.This, used in conjunction with AIM,enables displays to be updated,diagnosed and maintained remotelyfrom any Internet-connected device.

Cabling across the tracks at smallerstations is a time-consuming andexpensive option. This can now beovercome using robust and securewireless radio technology. Standardcabled displays are fitted with awireless transmitter, then additionalremote displays with receivers can beadded.

There is no loss of functionality andnormal remote diagnostics areunaffected. Brighton station has dozensof wireless displays, with otherlocations including East Midlands Trainsstations and Paddington.

BT Cables may be a new name to somebut it has a long and proud tradition ofcable making from its manufacturingfacility in Manchester, North WestEngland, which nestles conveniently atthe heart of the UK motorway networkenabling speedy access to the whole ofthe UK, Ireland and continental Europevia major shipping ports. In fact, theManchester facility will celebrate 120years of cable making in 2015, no meanfeat in an extremely competitivemanufacturing environment. MTM® 348FR is a versatile curing epoxyresin prepreg offering fire protection tocategory HL2. MTM348FR, incombination with glass or carbonfibres, offers excellent mechanicalperformance and is ideal for themanufacture of lightweight compositecomponents for both interior andexterior structural and non-structuralapplications.

XMTM 30 is a development productproduced from a bio-renewablesustainable source that meets therequirements of category HL3. If used incombination with natural fibres, itcreates a truly bio sustainable system. Itis particularly suitable for theproduction of non-structural interiorcomponents and in special applicationswhere higher fire performance isdemanded.

Recent projectsRecent projects have included acollaboration with Ipeco Composites onthe manufacture of 960 standbacks forBombardier Class 379 Electrostar EMU

passenger trains which are operated byNational express. Ipeco used Cytec’sMTM® 82S-C phenolic prepreg (meetsBS6853 Cat.1a). Prepreg, in comparisonwith wet layup, offer improved surfacefinish and dimensional tolerances andan overall weight reduction. The robustcomposite standbacks were installedwithout rework, reducing onsite labourcosts and contributing to the qualityand timely delivery of this fleet of trains.National Express benefit from reducedin-service operation and maintenancecosts thanks to a significant weightsaving.

Another recent collaboration was withDK Composites who used Cytec’s MTM®29SFR epoxy prepreg to manufacturethe skin of sandwich constructions forthe cab masks and apron doors of thenew, lower weight, trains for the KualaLumpur monorail system. MTM® 29SFRmeets the fire requirements of DIN5510 for rolling stock, has the addedadvantage of being able to bonddirectly to core by vacuum bagprocessing alone and without the needfor any additional adhesive film, thussignificantly reducing manufacturingcosts and part weight, can be mouldedto complex shapes and offers goodsurface finish.

Looking aheadThe future looks promising for a wideradoption of prepregs by the railindustry as Cytec is involved in a

number of projects looking at usingcarbon fibre for major structuralapplications in rail rolling stock but alsosome very interesting structures withCytec’s bio-system XMTM30 on flax.

kilometres of tunnels. Even for trainsaboveground, perfect coverage alongthe track often does not translate towireless connectivity inside the train.

For cellular coverage, the mainchallenges are related to bringing theavailable mobile network signal alongthe track side into the train carriagesthemselves. Unfortunately, trainstructures, particularly the metallisedwindows of high-speed trains, candramatically reduce wireless signalpenetration into carriages. Even ifmobile coverage is perfect on the trackside, users inside the train often cannotbe reached by an outside signal at all.

European railwaysAnother country that has taken the leadin developing wireless access on its railnetworks is Switzerland. InTrainCom,the consortium made by the Swissmobile operators, has been focused ondriving significant investment inbroadband train connectivity inpartnership with the national railprovider. Switzerland was one of thefirst countries to deploy wirelessservices on board trains, which has, inturn, driven the appetite and usagefigures of wireless connections.

In Eastern Europe, rail companies areinvesting in WiMAX – a technology thatis different to that used commerciallybut which has other benefits. InGermany and Italy, investment to datehas primarily been on board the trainand is driven by both wireless operatorsand rail operators. Based on railoperators requirements, trainmanufacturers have recently startedbuilding new trains already equippedwith on-board wireless systems. Thetrack-side investment is still in thehands of the wireless operators.

In Denmark, Sweden and Finland,investment is being driven by wirelessoperators. One project in the Nordics isÖresund-train service, a rail linkbetween Copenhagen in Denmark andMalmo in Sweden. The link travelsacross the Öresund Bridge and throughnearly 20 kilometres of tunnels. Thecomplexity of providing wireless

In July this year it was revealed that theUK government would invest millionsof pounds on mobile broadband ontrains for passengers , with a newservice that could be made availablewithin the next three to four yearsimproving connectivity by 10 times.The upgrade will cost £53m, and stoppassenger’s connectivity being‘constantly disrupted by poor signal’.The investment will mean trains will beupgraded to better pick up mobilesignals that are then distributed via Wi-Fi within the trains.

In some countries, such as Sweden, in-train connectivity has already beenupgraded enabling commutingexperiences with seamless coverage,there are some markets such as the UKwhere the most travelled commuterroutes where wireless connectivity iseither non-existent or severely limited.

The recognition and the initiatives bygovernments show the opportunityand anticipated expectation for trainsto provide flawless connectivity for itscustomers, in particular businesscustomers. With the UK undertakingmassive transport infrastructurebuilding projects, including Cross Railand High Speed 2 (HS2), the issue ofdemand for wireless connectivity on

board trains and track-side across railnetworks is set to become even moreimportant.

The wirelessecosystemEnsuring wireless access for commuterson trains is a complex ecosystem tobalance. It is the responsibility of thewireless operator to drive investment ofinfrastructure along the track, thoughoperators may not be happy supplyingcoverage and capacity that can then beused by others supplying differentservices, e.g. Wi-Fi. On board Wi-Fiservices in fact uses as backhaulcapacity from existing 3G sites locatednearby the track.

To date, it has primarily been thewireless operator that has beenprepared to make investment toimprove coverage by deploying basestations closer to the railway line.Unfortunately, the usual features ofurban public transport systems areoften the enemy of dependablewireless coverage. Operators face thechallenge of providing wirelesscoverage in what amounts to high-speed Faraday cages, sometimes deepunderground or running through many

commuters can expect ubiquitousconnectivity, whatever their networkoperator.

However, this process of cooperationcan be complex and require significantnegotiation. For example, one operatormight take the lead from a technicalperspective, another might cover theinitial CapEx investment, while stillanother might take on the burden ofon-going OpEx. Nevertheless, thebenefits are clear and such jointprojects are becoming increasinglycommon. For example, we haveinstalled in-train repeaters across a highspeed rail network in Italy as part of acommon project between Trenitaliaand the Italian mobile networkoperators.

Whilst the details of the government’splans are yet to be shared, it is clearthere are many considerations andhurdles for all interested parties toovercome in order to make in-trainconnectivity trouble-free. But despitethe hurdles of deploying publictransport wireless coverage, thebenefits are wide-ranging. Subscribersbenefit from the ability to work or playon the move, operators can harness anew lucrative revenue stream and trainoperators can promote their networksover those of competitors byadvertising their wireless connectivity.Given these advantages, the manyinterested parties are set on the righttrack.

connectivity is heightened when takinginto account that the joint inter-countrytrain service is run in cooperation withseven train providers across VeoliaTransportation (Sweden’s rail operator)and DSB Öresund (Denmark’s railoperator).

The need for cross-operator cooperationIt’s clear that the technologicalchallenges of providing wirelesscoverage to public transport systemscan be overcome with currenttechnology. Yet, despite this, wirelesssystems on trains are far fromwidespread. Many major metro systemsaround the world do not currentlysupport wireless coverage across thewhole network – perhaps most notablythe London Underground (though theplatforms do have Wi-Fi connectivity).

While part of the problem has been aquestion of engineering, deciding whoshould actually pay for and install thesystem has been another. This isprimarily a problem for undergrounddeployments, since these are moreexpensive and present the greatestlogistic difficulties.

It is illogical for railway networks to optfor single operator infrastructure asthey must consider the implications ofexcluding a large number of theircustomers from being able to use thenetwork. Similarly, host neutral systemsdeployed by third-parties can provevery expensive for operators and canmake future network expansion a verycomplicated business.

The solutionIn addition to Wi-Fi connectivity, muchof today’s coverage is based on 3Gspectrum. However, with the launch of4G networks, operators are now able tooffer Long Term Evolution (LTE), so byusing the same amount of sites alongthe track you can have significantimprovements in capacity. There is also discussion around thegrowing use of Multiple Input MultipleOutput (MIMO), which doubles the

capacity you can get out of thespectrum. This technique is starting tobe used in in-building projects. Earlystudies are looking to understand if thistechnology can be used for track sidecoverage.

One interesting solution, being trailedin Hong Kong, uses two radiatingcables inside the tunnel, one on eachside of the tunnel, in order to providethe best opportunity for signalpenetration inside the carriages.

The optimum solution is cooperationbetween a number of operators andstakeholders, who can share the costsof deployment across the three primarymethods of improving coverage and/orcapacity, namely improving the sitesalong the track, upgrading to 4Gspectrum, and using new technologieslike MIMO.

If mobile operators are able to directlycooperate amongst themselves andwith the railway operator, installationstend to happen more quickly, at lowercosts and result in higher servicequality at the end of the project. Bysharing the network infrastructuredeployed on public transport networks,carriers also share the costs, which cansubstantially reduce CapEx and OpEx.These savings can be then be used tosubsidise further networkimprovements, expansion and next-generation deployments. Such multi-carrier models also mean that

On a typical 1 mm2 wire, thick wall cablewill have a wall thickness upwards of 0.7mm, whereas thin wall can be 0.2 mmthick. And as bundles of wire and cableare built up, the low cross sectionbecomes significant.

Value of energysavingsThe result is a saving of 30 – 50 % inweight and 50 – 100% less bulk, addingup to a saving of several hundredkilograms per car. The weight reductionleads to a corresponding saving in energyevery time the train accelerates and overevery kilometre it runs throughout itsentire lifetime.

In terms of energy saving, every 100 kg ofweight is equivalent to 36 MWh energyand 5 tons of CO2 in the lifetime of acommuter or metro service. And while theprice of energy varies over time andbetween countries, assuming a unit costof 10 cents per kWh, the lifetime saving inenergy costs could amount to more than$60,000.

But the advantages do not stop there.Less weight means less wear and tear oncomponents like axles, wheels and brakes,as well as less wear on the tracksthemselves.

An alternative way to look at it is thatbecause thin wall cable is more compactand lightweight, it opens up more optionsfor cable routing.

On one hand, designers can open upspaces that would previously have beenused for cable runs, giving more space for

Paul Croft, Global Product Manager for TEConnectivity, shares his views on how railoperators can make major financial,environmental and operational savings byadopting wire and cable products withmodern thin wall insulation materials thatsave hundreds of kilograms per car.

The weight of rolling stock has a majorinfluence on operating costs of a railway.Every extra tonne of mass needs energyto transport it and leads to additionalwear and tear of both track and rollingstock.

Operating companies are increasinglyturning to a whole life cost approachwhen specifying rolling stock anddemanding that rolling stock designersexplore every avenue to reduce weightwith the decisions they make todayhaving an impact over a 30+year lifetime. Up to four fifths of the energyconsumption on commuter and metro railsystems is in powering the repeatedacceleration of trains out of stations andso there are huge financial benefits tocutting out weight on passenger services. Train builders have already introducedweight-saving and energy savingmeasures such as lightweight high tensilesteel and regenerative braking systems. Designers have also explored thepotential to save weight in most of themajor train components but TEConnectivity believes that highperformance thin wall cable is the nextgreat untapped opportunity for reducingthe weight of rolling stock.

A typical commuter train with eight carswill carry around 30 km of cable thattransmit signals, power andinstrumentation to essential on-board

systems. This builds up to a total ofaround 500 kg in weight.

A significant proportion of this is in theirelectrical insulation and by switching toan alternative insulator, there is potentialto make significant savings in weight.

Safe cables for the railindustryWire and cable for rail applications mustmeet stringent safety standards for LowFire Hazard (LFH) performance. Broadlyspeaking, two types of products areavailable on the market today and theyare designated by the thickness of theirprotective insulation: thick wall and thinwall cable.

Conventionally thick wall cable has beenthe most widely used. Its insulatingmaterial has a low unit cost and ismanufactured using polyethylene resinmixed with mineral fillers that provide theLFH properties of low flammability, lowsmoke and low toxicity. But adding thefillers also creates a thick wall of insulationthat surrounds the copper conductor andthe overall product is relatively heavy andbulky.

To save weight, TE Connectivitypioneered the introduction of thin wallcable. It is insulated with polymers thathave flame retardant properties that meetLFH standards without the need formineral fillers. By eliminating the mineralfillers, TE Connectivity’s polymer scientistscut out their weight and bulk, creating aproduct with a much smaller crosssection.

passengers and luggage. And on theother hand, they could take theopportunity to build in more connectivityfor more sophisticated systems: a keyconsideration as the trend continuestowards more automation, includingpassenger infotainment systems anddriverless cabs.

A pure polymerThe other major benefit of thin wall cableis down to the mechanical and chemicalperformance of its insulation. While theprimary role of insulation is to preventshort circuits, it also protects conductorsfrom damage during installation andoperation.

The material properties of thin wall andthick wall insulation are very differentbecause of how they are made. Thin wallinsulation is a LFH product by its naturebut thick wall insulation needs mineralfillers to lend LFH properties to standardpolyethylene.

Adding these minerals not only gives theLFH properties and adds weight and bulk,but it also brings the minerals’ mechanicaland chemical properties. And becauseminerals are essentially rocks, thick wallinsulation can perform poorly in some

conditions, for example poor bending inlow temperatures or cracking in hotconditions. Both of these can cause majorheadaches in the long term in theextremes of the rail environment. Thin wall insulation, on the other hand, isa pure polymer product without mineraladditives. This means it behaves like apolymer and maintains its mechanicalproperties throughout an operatingrange of -40 ˚C to 120 ˚C.

Essentially, the simplicity of its structuremeans that thin wall insulation offersbetter protection from mechanical wearand tear than thick wall product. It alsodelivers outstanding protection againstthe fluids found in the rail industry, suchas diesel, oil and other chemicals.

In operation, these superior propertiesmean that the cables are less vulnerableto damage, reducing the need forinspection, maintenance andreplacement and delivering value over alonger life.

Handling andinstallationTrain manufacturers also stand to benefitand the obvious advantage for them isthat lower weight of thin wall cablemeans that it is physically easier to handleduring installation.

But other aspects of handling are alsobetter. The polymer doesn’t wrinkle onbending and has a low surface friction,which has a big impact in the workshop.Conventional insulation has a relativelyhigh surface friction and will not slide overitself when bundled together. Improvedsliding motion means that it’s easy tobend a bundle of thin wall cable to pass itthrough ducting or confined spaces. Another aspect that’s not immediatelyobvious is that because TE Connectivityworks to tighter parameters in themanufacture of thin wall cable, themanufacturing process calls for thecopper conductor strands to be perfectlycircular and compact to ensure a standardinsulation thickness. This means that theconductor is easier for installers to strip,crimp and terminate faster.

One aspect to note however is that careshould be taken to treat thin wall cablewith respect while it is waiting to beinstalled. It is not designed to withstandcrushing or rolling loads that it will notexperience during its operational life.

Specifying true thinwall cableTo reap the benefits of true thin wallcable, engineers should take care whenspecifying to ensure that they are buyingcable insulated with genuine LFHpolymers. Unwary buyers mayinadvertently order thick-wall typeproduct that has been scaled down. By ensuring cable meets the EN50306standard, engineers can achieve themajor operational and installationadvantages of thin wall cable. Thecommonly used EN45545 and DIN 5510standards apply to LFH cable that can beeither thin or thick walled.

An engineeringcomponentThe rail operators and manufacturers whostill view cable as just a commodity to buyat the lowest price are missing a trick. Already in operation on many metro andurban rail services throughout the world,it’s no wonder that thin wall cable isgrowing in popularity. As demand onboard air conditioning, automation,entertainment and safety systems grows,thin wall cable can help trainmanufacturers meet demand without amajor impact on space and weight. High performance thin wall cable is anengineering component and by switchingto it, operators can make savings inenergy that will pay back the entirepurchase price of the cable itself quickly,not just the price differential between thetwo cable types.

IMS 1000 and IMS 3000 measure theinner and outer rail geometry of ballasttracks and slab tracks using a new,high-performance sensor – the InertialMeasurement Unit (IMU). Measuring4000 metres of track per hour, thesystem’s performance is twice ashigh as of devices available on themarket today. It furthermore ensuresthat the track will be measured reliablyby providing a typical positionalaccuracy of ±1mm. “With this systemwe set a new standard for the speed forhand-pushed measurement carts whilenevertheless achieving greatestaccuracies”, explains Marius Schäuble,Product Manager Rail at AmbergTechnologies. The IMS 1000 / IMS 3000software processes the measurementdata, analyses the quality of the trackand reports the deviations to a designcenterline. Correction data for tampingmachines can also be generateddirectly. Advantage for the system’susers: the greater productivity andaccuracy during track measurementreduces costs, enables efficient trackmaintenance and thus contributessignificantly to the quality andsafety of railway lines.

The new IMU technology replaces thetachymeter for measuring trackgeometry and therefore only requires asingle measurement cart, operated by asingle operator only. Until now, up tofour persons were required forcomparable track geometry surveys.The “Track Sprinter” also requires onlylittle logistical effort and can be usedflexibly and at short notice.Consequence: the costs for trackgeometry surveying decrease up to 90per cent compared to traditionalmethods.
