Hurst Green Plastics Ltd supplied its TwinBin® system to Airbus at Broughton, in North Wales, for the A380 wing production. The cost of supply was £10,000 which resulted in savings of £60,000 after only 5 months.

Over £60,000 has so far been saved on the A380 production, as a result of a new system for storing and distributing fasteners which cuts down on waste and saves production hours.

The new method of supply Aircraft General Supplies (AGS – term used for rivets and bolts) on A380 stage 00 was introduced by a cross functional team set up to look at ways of improving the process on the four Low Voltage Electromagnetic Riveting machines (LVER).

Previously, production team members had to use a non-congured storage system or visit the logistics stores to get a bag of production bolts or rivets. Once they’d taken out the required number, bags of bolts were frequently left out on the side of the area, as there was nowhere to store them. This not only resulted in a considerable amount of waste, but also provided a potentially untidy and unsafe work area.

To improve the process, the project team worked together with members of the production teams to examine the usage of bolts and analyse Statistical Process Control Data from the LVER machines. They gathered information as to exactly which types of bolts were needed, where and when.

Lean tools such as 5C, “Plan Do Check Act” (PDCA) and problem solving were used in order to ensure that a methodical, structured approach was used and that improvements were sustainable.

Racking systems, which contain all the bolts, required for a particular operation, are now in place, right where they are needed, close by the working areas.

The new system has brought tremendous benets to the business, saving thousands of pounds in wasted AGS and making jobs overall more ecient. So far alone, around £45,000 worth of AGS and slaving has been

returned to the business and a total of £14,500 in AGS scrap has been identied, and removed from the work areas.

In addition, a considerable amount of production hours have been saved, as production team members no longer have to visit the stores for their AGS, and shortage calls to logistics have reduced by more than 75%.

Ray Harper is pictured in front of the new racking system, which is saving Airbus tens of thousands of pounds.

Ray Harper, Project Support Leader, said: “The benets and cost savings since we have introduced the new TwinBin® system have been incredible. We’ve had lots of positive feedback from operators as they now know they’ve got the exact AGS, in the quantity they need, where and when they need it.”

Step 1 - One chamber is the in-use, and the second chamber is the reserve/safety stock.

Step 2 - Once the in-use chamber has been consumed, the next user simply slides the door across to gain access to the reserve chamber.

Step 3 - Once the store manager has acknowledge the red flags, they can set the flag to Yellow, so that everyone knows this has been actioned.

Step 4 - Once the next batch of product comes back into stock, the store manager replenishes the empty bin, resets the flag and the cycle continues -making the whole stock checking extremely easy to manage.

Karina Maxwell, Head of Supplies, and Louise Allen, Supplies Assistant, are responsible for the logistics, procurement and control of patient ward consumables used at the North Tees and Hartlepool NHS Foundation Trust. These items range from toothbrushes and combs to needles and catheters. All Items that are required day-to-day by all members of staff from nurses to doctors to treat and aid patients.

Trying to maintain any sort of control was becoming a daily torment for Louise and Karina. Using open boxes for each product item, they found that products were often being misplaced by members of staff, the stores were cluttered and disorderly, people were taking items from the wrong boxes and stock-outs were commonplace.

This also caused nurses to be spending more time searching and calling for items than was necessary. To counteract the stock outs,overloading the bins with more stock than was necessary was commonplace. In consequence, this raised the value of stocks on the ward and money was being lost by the NHS.

Through a search on the internet, Karina and Louise discovered a unique and innovative stock control system called the TwinBin.

Hurst Green Plastics Ltd unique and patented TwinBin eradicates all the problems associated with stock control. By incorporating a reserve chamber for stock, there is reduced stock outs as the automatic Flag “pops” up to indicate when you should re-order.

All bins close shut again eradicating

cross-contamination of products and also preventing any environmental contamination which can occur on a hospital ward such as an MRSA outbreak for example. The bins can even be moulded in an anti-microbial agent in the plastic, killing all bacteria for the life of the product.

After a tour around the modern British Aerospacefactory at Samlesbury where Hurst Green Plastics have completely furnished with their groundbreaking TwinBin dispensers, Karina and Louise wanted to trial the system on the Urology ward at North Tees.

Almost 500 products were removed from the old, open bins and placed into the new TwinBin system for a period of 2 months, and the benefits were recorded. Special bespoke designs were made to dispense unusual items such as the many different shapes of catheters, gloves and pulp items.

Stock levels, stock outs, time taken to maintain stock, time wasted by nurses and doctors was all significantly reduced. The stores area was much cleaner, tidier and it was easy to see the stock level of all parts.

Following the successful trial, Karina Maxwell put forward a business case to purchase the TwinBin goods. After an initial outlay of £7,900, Karina calculated that the NHS would save at least £13,667 after just twelve months, giving a payback period of just 30 weeks!

Karina Maxwell said, “I am very impressed with the TwinBins for topping up purposes. We have found that we save time topping up because we only have to look for the Flag and not check every bin. The wards are always tidy becuase we do not put full boxes on ward if not needed. We have achieved a saving of £13,667 for the year for the one ward we trialled. We are hoping to roll out in the near future!”

The box now displays red to say “access granted” and the

lid easily opens!

The red also allows restockers

to see which boxes have been breached. Unbreached parts

can quickly go back into stock, re-issued and re-used. Only the

service provider with use of a

special “key” can relock boxes for re-issue.

There are 3 different sizes of internal boxes to suit a variety of parts, and the boxes have an ergonomic curved base to easily allow removal of the smallest of parts. The ticket flap in the lid allows users to quickly identify the parts they need and barcodes can be displayed. Long parts, cables or connectors can also be catered for using special quick locking catches which hold the parts firmly in place so there is no damage when the kitbox is in transit!

The kitbox case has unique, built in locking base so that the kitboxes ‘snap’ into place. This also allows any combination and layout of internal kitboxes.
