BLOW MOULDINGINTRODUCTION DEFINITION Blow moulding(also known as blow moulding or blow forming) is a manufacturing process by which hollow plastic parts are formed. It is a process used to produce hollow objects from thermoplastic.

History of blow moldingThere has been evidence found suggesting that Egyptians and Babylonians blew plastic materials , but Enoch Ferngren and William Kopitke were the first verified people who used the blow molding process. The process principle comes from the idea of glassblowing. Ferngren and Kopitke produced a blow molding machine and sold it to Hartford Empire Company in 1937. This was the beginning of the commercial blow molding process. During the 1940s the variety and amount of products were still very limited and therefore blow molding did not take off until later. Once the variety and production rates went up the amount of products created followed soon there after. In the United States soft drink industry, the amount of plastic containers went from zero in 1977 to ten billion pieces in 1999. Today, even a greater amount of products are blown and it is expected to keep increasing.

BLOW MOULDING PROCESSBasically, blow moulding consists of using a gas or fluid to stretch then harden a plastic against a mould. There are two general methods of doing this type of thermoplastic moulding. The direct method and the indirect method. Each of these has variations. In the direct method a tube or parison of molten thermoplastic material is formed into the rough shape of the desired finished product. This shape is then inserted into a female mould and air blown into the plastic, as into a balloon, to force it against the sides of the mould. The formed material is then cooled before removal from the mould. In the indirect method, a thermoplastic sheet is first heated then clamped between a die and a base plate. Air pressure forced through an aperture in the base plate forces the material into contact with the die which has the contourdesired in the finished product.

The blow molding process begins with melting down the plastic and forming it into a parison or preform. The parison is a tube-like piece of plastic with a hole in one end in which compressed air can pass through. The basic process has two fundamental phases. First, a preform (or parison) of hot plastic resin in a somewhat tubular shape is created. Second, a pressurized gas, usually air, is used to expand the hot preform and press it against a mol d cavity. The pressure is held until the plastic cools. This action identifies another common feature of blow molded articles. Part dimensional detail is better controlled on the outside than on the inside, where material wall thickness can alter the internal shape. Once the plastic has cooled and hardened the mold opens up and the part is ejected

TYPE OF BLOW MOULDINGThere are three main types of blow molding: 1. Extrusion blow molding 2. Injection blow molding 3. Stretch blow molding.

Extrusion Blow MouldingIn extrusion blow molding (EBM), plastic is melted and extruded into a hollow tube (a parison). This parison is then captured by closing it into a cooled metal mold. Air is then blown into the parison, inflating it into the shape of the hollow bottle, container or part. After the plastic has cooled sufficiently, the mold is opened and the part is ejected.

Extrusion Blow MoldingThere are two types of Extrusion blow moulding

1. Continuous Parison Type This is the simplest and most common type of blow moulding. A hollow tube called parison is continuously extruded from an annular die. When the desired length of the parison is reached, the mould closes around the parison. The parison is cut above the mould and the mould is transferred to a separate station where the parison is blown by compressed air, cooled and finally the article is ejected out of the mould.

In this system, the output of the extruder is matched by having multiple molds which seal and blow the parison and then move away from extruder to cool and eject

In practical case, the mold cycle is longer than time required to extrude a new parison If the mold cycle is twice than time needed for creating a parison, a two mold system can be used The method is sometimes called rising mold system - system of which two or more molds are used to mold parts from one extruder during continuous process There are two type of continuous extrusion blow molding 1. In this system, one mold captures the parison (Mold A) While a part is cooling in Mold B

Mold A then withdraws the parison from the extruder While the part is ejected from in Mold B

2. Intermittent Type The parison is extruded between the two halves of the open mould. When the desired length of the parison is reached, the mould closes around the parison. Compressed air is blown through a bore in the mandrel. At the same time, the article is externally cooled by water circulating in the mould. The article is then ejected by compressed air or metal stripper.

Injection blow moldingInjection blow molding is part injection molding and part blow molding. Injection blow molding is generally suitable for smaller containers and absolutely no handles ware. Injection blow molding is often used for containers that have close tolerance threaded necks, wide mouth openings; solid handles, and highly styled shapes. Injection blown containers usually have a set gram weight which cannot be changed unless a whole new set of blow stems are built. Generally injection blow molded container's material is distributed evenly throughout, and generally do not need any trimming or reaming. The air is injected into the plastic at a rate between 75 to 150 PSI.

Injection molding can be broken down into three stages. The first stage is where the melted plastic is injected into a split steel mold cavity from the screw extruder.

The mold produces a preform parison which resembles a test tube with a screw finish on the top. The preform is then transferred on a core rod to the second part of the injection blow molding stage. The preform is then placed inside another cold and usually aluminum blow mold cavity. Air is then injected through the core rod till the preform takes the shape of the cavity. While still on the core rod, the container is then transferred to a desired location for the third stage, where it is ejected from the machine.

Injection blow molding: (1) parison is injection molded around a blowing rod; (2) injection mold is opened and parison is transferred to a blow mold; (3) soft polymer is inflated to conform to a blow mold; and (4) blow mold is opened and blown product is removed.

Stretch blow molding

Stretch blow molding process

Stretch blow molding is best known for producing PET bottles commonly used for water, juice and a variety of other products. Stretch blow molding has been used since the early 1970's especially for packaging detergent, and has grown in existence with the primary use for making carbonated beverage bottles. One of the major advantages of stretch blow molding is the ability to stretch the preform in both the hoop direction and the axial direction. This biaxial stretching of material increases the tensile strength, barrier properties, drop impact, clarity, and top load in the container. With these increases it is usually possible to reduce the overall weight in a container by 10 to 15 percent less then when producing a container in another way. Stretch blow molding is divided into two different categories single-stage and two-stage.

Single-stage uses the extruder to inject parison into a preform mold where the plastic is rapidly cooled to form the preform. The preform is then reheated and placed in the bottle mold. Then softened parison stretches to

about twice its original length. Compressed air is then blown into the stretched parison to expand to the bottles mold. Once the bottle is cooled the mold is opened and the finished bottle is emptied from the mold cavity. This technique is most effective in specialty applications, such as wide mouthed jars, where very high production rates are not a requirement.

Two-stage stretch blow molding is the same as single-stage, except the preforms are already made. The single-stage process is usually done using one machine, where the two-stage process uses preforms that have already been made and cooled. This allows companies to either make or buy their own preforms. Because of the relatively high cost of molding and RHB equipment, this is the best technique for producing high volume items such as carbonated beverage bottles. In this process, the machinery involved injection molds a preform, which is then transferred within the machine to another station where it is blown and then ejected from the machine. This type of machinery is generally called injection stretch blow molding (ISBM) and usually requires large runs to justify the very large expense for the injection molds to create the preform and then the blow molds to finish the blowing of the container. This process is used for extremely high volume runs of items such as wide mouth peanut butter jars, narrow mouth water bottles, liquor bottles etc.

Requirements for Blow Moulding MaterialsFrom a processing technology standpoint, all materials with melts that have the following properties are suitable for blow moulding applications : Sufficient thermal stability for the processing temperature range and, if necessary,for repeated processing. Sufficient flowability of the homogenous, plasticated melt. Sufficient stretchability of the tube (parison) even at high stretching speeds. Excellent repeatability of parison weight and length. A smooth parison surface. Compatibility with additives such as masterbatches, pigments etc. A sufficiently wide processing range for the required finished part properties. Excellent lot to lot consistency.

Process Based Requirements for Material Suitability Extrusion blow moulding

The various melt streams formed in the flow channels must be capable of reuniting into a consistent parison. The vertically hanging extruded parison must have sufficient melt strength to allow time for the mould to close. Good welding in the pinchoff area of the blow mould is important. Injection blow moulding / Stretch blow moulding Because the parison is supported on a core in this process. It is possible to use materials with a melt strength that would be too low for extrusion blow moulding. Multiple cavity moulds, often with hot runners, dictate that a material with easy flow and low adhesion to the core be utilized. Coextrusion blow moulding Low melt strength materials may be used if they are supported on a strong structural layer. The performance of the structural layer is typically put on a cost basis.

End Use Criteria for Material SelectionIn addition to the general technological requirements, the requirements of specialized end uses must be taken into account.
