Problem Solved.

The ChallengeSasol Mining is one of the top coal mining companies in South Africa. Coal mining is both a capital and labour intensive operation that necessitates continued optimization of operational processes and effective management of the cost structure. In 2008 Sasol Mining embarked upon an Operations Excellence initiative, under the umbrella of Sasol’s Operations Excellence Management System (OEMS). An integral part of this initiative was the requirement for the development of problem solving skills within Sasol Mining.

The SolutionIn early 2009, Sasol Mining engaged BMGI to develop problem solving skills in Lean Six Sigma and SCORE methodologies. SCORE (Select, Clarify, Organize, Run and Evaluate) is BMGI’s method for Lean Kaizen events. The engagement included not only BMGI resources training employees in the methodologies, but also internal development of methodology specialists so that Sasol Mining could continue with the development of the required skills. In addition to the development of process optimization skills, there was also a need to enhance and embed, in Sasol Mining, the management system requirements, within the Sasol OEMS framework. To ensure the effort was a success, the team worked on a candidate selection process and customized curriculum to make it more relevant to Sasol Mining employees.

In 2011, the development of the SCORE optimization methodology within Sasol Mining culminated with the certification of a SCORE Master, the first one in South Africa. The SCORE Master Certification process spanned 17 months from the identification of the suitable candidate, which came from the Sasol Mining pool of SCORE facilitators, to final certification. The process involved intense skill development, not only in the methodology, but also in the areas of change leadership, communication, curriculum development, coaching techniques and training delivery.

ResultsSince 2009, BMGI has trained in excess of 100 SCORE facilitators through 10 waves of training. With more than 150 projects completed thus far, value delivery to date exceeds R20 million. In addition, as the effort progressed, the team made changes to standard approaches, such as the selection of candidate facilitators and the addition of training in facilitation skills and additional Lean tools. A critical success factor was the involvement of personnel from the “coal face” in determining the best solution to the issues facing Sasol Mining.

The reduction in load time due to the implementation of load time indicators on the continuous miners.

This poster highlights the results of the Shuttle Car Wheel project and improves visibility of the SCORE efforts.

The projects with the most notable success included efforts focused on reducing the load time of coal on the continuous miners, reducing tyre damage on shuttle cars, and reducing damage of hydraulic pipes on the roof bolter.

Four SCORE projects were nominated for Sasol Mining Inyanda Awards. These awards recognize efforts that add measurable value to the business and that demonstrate support functions are true business partners, strategically aligned to the needs of their clients. Two of the projects submitted for this award won the Project of the Year Award, one in 2010 and the second project in 2011.

With the foundation in place and significant results already seen, Sasol Mining is positioned to continue achieving measurable improvements using SCORE as part of its Operational Excellence initiative.
