The engine mount assembly has been improved to prevent this condition. Follow the repair procedure below to address customer concerns. NOTE The affected mount is attached to the hybrid transaxle. Introduction

Some customers with 2004 - 2008 model year Prius vehicles may report a metallic knock or clunk noise from the engine bay heard onlywhile driving over speed bumps or rough road conditions. The engine mount assembly has been improved to prevent this condition.Follow the repair procedure below to address customer concerns.

NOTE

The affected mount is attached to the hybrid transaxle. The part name in this service bulletin is "Insulator, Engine Mounting, LH" (left-hand). The Repair Manual also refers to this part as "Engine Mounting Bracket No.3".

This TSB applies to vehicles produced BEFORE the Production Change Effective VINs shown.

Repair Procedure

After verifying that the "knock" noise is coming from the area near the hybrid transaxle replace the engine mounting insulator LH with aNEW part.

1. Remove the inverter w/converter assembly.

NOTE Do NOT replace the inverter.

Refer to the Technical Information System (TIS) applicable model year Prius Repair Manual:

^ 2004 / 2005 Prius: Engine/Hybrid System - Hybrid/Battery Control System - "W/converter Inverter Assy: Replacement"

^ 2006 / 2007 / 2008 Prius: Engine/Hybrid System - Hybrid/Battery Control System - "P112 Hybrid Vehicle Control: Inverter With Converter: Removal"

2. Support the hybrid transaxle assembly by using a transmission jack.

3. Remove and replace the engine mounting insulator LH.

A. Remove the engine mounting insulator sub-assembly LH from the vehicle.

B. Remove two nuts from engine mounting insulator sub-assembly LH.

C. Replace the engine mounting insulator LH with the NEW part (P/N 12372-21111).

D. Tighten the 2 nuts.

Torque: 64 N*m (640 kg*cm, 47 ft*lbf)

E. Attach the engine mounting insulator sub-assembly LH on the vehicle.

Torque: 80 N*m (800 kg*cm, 59 ft*lbf)

4. Install the inverter w/converter assembly. Refer to TIS applicable model year Prius Repair Manual:

^ 2004 / 2005 Prius: Engine/Hybrid System - Hybrid/Battery Control System - "W/converter Inverter Assy: Replacement"

^ 2006 / 2007 / 2008 Prius:

Engine/Hybrid System - Hybrid/Battery Control System - "P112 Hybrid Vehicle Control: Inverter With Converter: Installation"

5. Road test to verify proper operation of the vehicle.

NOTICE: - When working on the high voltage systems, always wear insulating gloves. - After removing the service plug grip, do not operate the power switch as it may damage the hybrid vehicle control ECU. - Keep the removed service plug in your pocket to prevent other technicians from reconnecting it while you are servicing the vehicle. - After removing the service plug grip, do not touch the high voltage connectors and terminals for 5 minutes.

a. Using a voltmeter, measure the voltage of the high voltage DC line.

b. Using the voltmeter, measure the voltage between the terminals of the three phase connector (U-V, V-W, U-W). Standard: 0 V

23. DISCONNECT INVERTER COOLING HOSE NO.6

24. SEPARATE CIRCUIT BREAKER SENSOR NO.1 a. Move the outer section to the wire harness side as illustrated, then disconnect the circuit breaker sensor No. 1.

25. DISCONNECT FRAME WIRE

NOTICE: - Wear insulating gloves. - After removing the service plug grip, be sure to wait for at least 5 minutes before performing any work. - Insulate the electrode and connector parts with insulating tape.

a. Remove the 2 frame wire connectors from the with converter inverter assembly. 26. REMOVE W/CONVERTER INVERTER ASSEMBLY

a. Using a small screwdriver, lift up the lock pin (green) as illustrated to unlock.

NOTICE: Wear insulating gloves.

b. Disconnect the connector for the air conditioner inverter.

NOTICE: Wear insulating gloves.

d. Disconnect the 3 connectors shown in the illustration and the engine main wire harness.

e. Remove the 5 bolts, then disconnect the MG2 power cable.

NOTICE: - Wear insulating gloves. - Insulate the connector parts with insulating tape.

32. INSTALL INVERTER BRACKET NO.1 a. Install the inverter bracket No. 1 with the 2 bolts. Torque: 25 Nm (255 kgf-cm, 18 ft. lbs.) 33. INSTALL W/CONVERTER INVERTER ASSEMBLY

a. Install the connector bracket for the air conditioner inverter with the bolt. Torque: 8.0 Nm (82 kgf-cm, 71 inch lbs.) b. Install the connector for the air conditioner inverter on the bracket.
