There are many E and EL-type mills stillacceptably operating in the USA. The mill hasparticular advantages and disadvantages overcompeting mill types. In its day, the lowheight gave an advantage of lower boilersetting heights. The mill is compact andserviced from just one side, an advantage inplant layout. The grinding zone is the mainadvantage and disadvantage. It has no rollers,bearings or machinery to service, whichavoids the inherent possibility of failures.However, it does not effectively use the wearmaterials. The grinding components of a largeEL-type mill weigh 15,000 lb when new andperhaps 10,000 lb when worn. Almost twothirds of the wear material is scrapped. Still,the EL-type mill remains a workhorse inpower plants across the USA.

The EL-type mill has its roots in the industrialrevolution and very early pulverized coalfiring. The EL-type mill employs the ball/raceconcept for grinding coal. A rotating racedrives the balls and a stationary race appliesgrinding force. The Fuller Company createdsome of the early ball-race mill concepts inearly 1900’s.

The mill series really started with the A-type mill and then progressed to the E-type mill. The A-type mill was designed and built by Fuller-Lehigh around 1917.Fuller-Lehigh continued with the ball raceconcept through the B, C, D and E type mills.Many were sold to Babcock and Wilcox(B&W) for pulverized coal fired boilers. In the1950’s, B&W bought the E-type mill designand started their own production.

B&W made an improvement to the E-type mill to create the EL-type mill in thelate 1950’s. The ball race concept wasretained, but the throat geometry andclassifier were improved. The improvementincreased the performance of the E-type millby 25%. Many operating E-type mills wereconverted to the EL-type.

The EL-type mill declined in popularity asboiler size rapidly increased in the 1960’s.The ball race concept has vibration andmechanical limitations in very large sizes.The Cyclone firing scheme that did not requirepulverizers also became popular for B&Wboilers. B&W made one last effort in the ballrace concept in the late 1960’s. The CounterRotating (CR) Type ball race mill wasdesigned. It did not work well and the entireconcept was dropped in favor of the roll/ringMPS Type mill.

R3 Component

Rotation ProgramsAlstom offers customers a systematic methodfor rebuilding boiler related equipment andreturning this equipment to service. Alstom’sRegional Service Centers are the focus of thisprogram combining their extensive inventory,rebuild portfolio and proven processes toprovide a unique service.

The R3 program is based on Rebuilding,Restocking and Replacing components.

Rebuilding Complete disassembly and inspection of acomponent takes place. Worn out parts arereplaced and components repaired. Thecomponents are rebuilt to strict proceduresand tolerances. Upgrades to components can be included.

RestockOnce a rebuild is completed the component is placed in the customer’s exclusive stockinventory at a Regional Service Centernearest the plant.

ReplaceRebuilt components are returned to acustomer when needed to replace a similarcomponent requiring service. The replacedcomponent is then sent back to the Service Center for rebuilding and to continue the process.

Rebuilding is an economical alternative tobuying new equipment. Rebuilt equipmentis kept at an Alstom location until neededfreeing up plant storage space. The process eliminates down time waiting for a component to be rebuilt and placed back in service.

Rebuild/Repair Services

Yoke RepairsThe Yokes in an EL-type mill take a beating,but fortunately, they are repairable and rarelyneed replacement. Alstom reconditions allyoke sizes and styles. Alstom weld repairs,hard surfaces, machines and re-bushes theyoke back to as new condition.

The fit between the main shaft and the yokeis critical to long and reliable shaft life. Arebuilt yoke has a standard machined bushingtaper. The yoke must be hand fit to the mainshaft during assembly. As an alternative,Alstom offers fitting and bluing to mate theyoke to the main shaft. See the RotatingAssemblies section for this service.

Air Seal RepairsAir seals are critical to contain the hotprimary air within the mill and prevent dustyhot air from contaminating the mill gearbox.They also reduce heat transfer into thegearbox. If your gearbox oil is running hot orcontaminated, the air seal may needreplacement and repair.

Alstom can repair the air seal for the EL 64,70 and 76 mills with new bronze insertssaving substantial cost over replacement. Ifthe top of the air seal is worn or damaged,Alstom can cut off the damage and weld in anew seal carrier and save the housing.

Rotating AssembliesThe mill rebuild schedule is tight and you areworried about blue fitting the yoke and gearcenter in an uncontrolled environment. It hasto be done correctly for long shaft life andreliability, but the schedule must be met. Aready to run rotating assembly is the answer.Alstom will inspect, repair and rebuild yourspare yoke, gear center and other parts orsupply new ones. A new high quality shaftwill be made and fit blue to the yoke and gearcenter. Run outs of the mounting faces arechecked and cut if needed.

Bearing Plate RepairsBearing Plates wear from rejects rubbing onthe top surface. Usually, Bearing Plates arerepaired using inserts to replace the wornmaterial. In rare cases, a Bearing Plates isdamaged beyond repair and a new one isrequired. Alstom offers the original cast ironmaterial and an improved steel Bearing Platefor popular mill and shaft sizes.

Gear Casing RebuildsReplacement of the EL gear case with a new component can be a very expensive andlead time intensive task. While Alstom cansupply new gear casings, we have developeda rebuild process for restoring EL gear casesto original specifications withoutcompromising the quality or structuralintegrity of the component.

Gearbox OverhaulsThe EL-type gearbox is a well designed, andbuilt machine. It will provide decades ofreliable service when properly assembled,maintained and operated. The bearings andgears have very high calculated lives anddesign factors. The time between rebuildsdepends mostly on operation. A properlyloaded mill will run much longer than low ordry operation. Foreign material causes highshock loads that can damage the gearbox andshorten its life.

Alstom has all the parts and services to putthe gearbox back to original condition orimprove the equipment for today’s demands.

Alstom has the capability of rebuilding the fulllower half of the EL mill as a single unit orthe individual sub-components depending onthe customer preference.

Upgrades for EL-type MillsAlstom continues to design and develop EL-type products that will meet the changingneeds of our customers. Our performanceupgrades can help when looking at fuelswitching and the changing Environmentalregulations. They include solutions to increaseyour mill capacity, improve fineness and offerbetter fineness control. Our availabilityupgrades provide longer wear life, reducemaintenance costs, eliminate a number ofmechanical problems and improve the overallreliability of your mill.

Performance UpgradesThe following upgrades are available for theEL 64, 70 and 76 mills. Typically, theupgrades install directly into the mill withvery little modification. While somecompanies guess at flow characteristics,estimate velocities, and ignore particleloading, Alstom mathematically models thepulverizer and scientifically designscomponents for better performance.

Upgrade options include:

EL Mill ConversionThe various EL pulverizers are very similar indesign and size. An EL 64 can be convertedto a EL 70 and an EL70 can be converted toan EL76 while retaining much of the originalpulverizer system. Alstom has doneconversions and saved PA fans, PA fanmotors, mill motors, mill gearbox, mill turret,mill feeder, pulverized coal piping andburners. Typically the mill housing, grindingrings and yoke require replacement and it isrecommended that the gearbox be overhauledduring conversion.

All proposed conversions are first evaluated byAlstom engineering to ensure the conversionwill perform correctly.

Spring Bolt UpgradeSpring Bolts apply load to the grinding ringthrough the dual purpose springs. They alsolocate the grinding ring and prevent itsrotation. Proper spring setting improves milloperation. Therefore, ease of adjustment iscritical. Alstom offers an upgraded spring boltthat includes ACME threads with an optionalsplit adjusting nut and a sealed spring boltassembly. The ACME thread is coarser andwider than the original design which preventscoal from building up on the thread surface.The split adjusting nut cleans the thread as itis tightened on the shaft. The seal preventscontamination, reduce shaft wear and keepdust out.

Heavy Duty SpringsHigh moisture coal tends to accumulate inthe mill. The bed of coal on the bottom ringgets deep and the balls ride over it. Thesprings are compressed more than usual andthey are highly stressed. In addition, the ballsare no longer securely held in the top raceand are not under control. This can result inthe balls riding out of the track. The solutionis the heavy-duty spring.

Thermal Barrier Coating

for Bottom RingThe ball race mill was never intended for highmoisture coals. The high moisture demandshigh temperature air to the mill to properlydry the coal. The hot air and wet coal createcracking problems for the bottom grindingring because very hot air is blowing aroundthe outside while wet coal is pouring over it.The temperature difference across the ringcan lead to cracking.

Another remedy for this situation is the hightemperature ring arrangement. This consistsof a two-piece grinding ring and seat. Thehigh temperature arrangement can requiremajor mill and coal pipe modifications due toits greater height.

Alstom has a better alternative, the ThermalBarrier Coated (TBC) ring. The standardbottom ring has a Ceramic TBC applied to theoutside, in the throat, safety band and abovethe seal ring. The TBC lowers ring differentialtemperature by 100°F or more. It is simpleand effective, there is no waiting for specialparts and no major mill modifications.

Clampless Bolt-Thru

Housing LinersThe standard design of the EL housing linersutilize two small clamps to help secure theliner to the upper pulverizer housing. Theseclamps wear over time and can fail allowingthe liners to fall into the grinding zone,resulting in severe damage to the pulverizerand emergency shutdown. By using Alstom’sbolt through style liners, you eliminate thesmall housing unit clamps, thus eliminating apotential issue and increasing run timebetween outages.

Some liners also use pockets that slide over“T” bolts. These “T” bolts are sometimesdifficult to position into the pockets. WithAlstom’s bolt thru liners installation is straightforward and requires less time.

Main Shaft UpgradesSince most main shaft failures occur in theyoke key slot, Alstom has redesigned the shaftto eliminate this stress point. Alstom’s keylessdesign decreases the shaft fatigue stress by afactor of two and in many cases preventsshaft failure. It does not require any majormodifications to the yoke, air seal housing,upper bearings or bearing plate.

All keyless shafts can be supplied with thestandard VAD (vacuum arc degassed)material or VAR (vacuum arc re-melt)material. Vacuum arc re-melt is an additionalstep in the manufacturing process thateliminates material impurities. This results ina strong shaft less prone to breaking. VAR isstandard for all 8 3/4" shafts.

Additionally, for those EL-type 76 mills thatrun with the original 8" main shaft, Alstomoffers an 8 3/4" diameter shaft upgrade. Thislarger diameter shaft is stronger and helpsprevent shaft failure due to the significantforces encountered during normal operation.This upgrade is available with in bothstandard key or keyless style.

All Alstom main shafts are made from highquality, high strength, certified and inspectedforgings. The steel is ultra-clean to eliminateinclusions where a crack could start and leadto failure. The forging is heat-treated andmaterial samples are destructively tested toassure the correct material properties. Theforging is accurately machined to finaldimensions, shot peened in high stress areasfor additional fatigue strength, and finallymagnetic particle inspection. These are thebest main shafts available.

Keyless Shaft UpgradeAlstom has developed a main shaft designthat eliminates the keyway making the shafttwice as strong

By precisely mating the shaft to the hub oryoke and seating it firmly with the SuperNut(see upgrade below) the drive torque istransferred without a keyway.

Major modifications are not required for thisconversion. The original bearings, gearcenters, hubs and yokes are used, althoughthe yoke bushings must be replaced.

SuperNut UpgradeThe Alstom Supernut upgrade was designedto allow the removal of the keyway in theshaft taper area, the weakest part of theshaft, where most shaft failures occur.

Other bonuses of the Supernut includerepeatable installation force, and are muchsafer to install, since you will not need to“slug” on a hex nut, which can be dangerous,and of unknown force.

The SuperNut uses many smaller bolts toproduce the seating force. The yoke is notheated and the nut is not hammered Force isaccurately applied by torquing the smallerbolts – a simple one-man job.

The shaft seating force of the SuperNut isgreater than the heating method resulting ina better assembly.

Additionally, with the SuperNut upgrade theyoke can still be pulled from the shaft afteryears of service. Alstom has removed yokesfor repair and has reused the SuperNutwithout difficultly.

Yoke removal can be a challenge for themaintenance crew. The geometry of the shaftand yoke bore is known as a “locking taper”.When the taper angle is below 7 degrees, theparts will self-lock together. With very goodcontact between the mating parts, it is verydifficult to pull them apart. The Alstom yokepuller makes this task easier. With a 150-tonram (supplied by user), the yoke can bepulled from the shaft.

With the yoke loose from the shaft, lifting andremoval become the next chore. Rigging anddrifting are time consuming. Alstom’s yokehandling fixture speeds the task. Designedfor low height, it fits through the mill doorand on to the yoke. Slots for a forklift speedthe lifting and transport.

MaterialsAlstom’s grinding ring and ball castings aremade from the highest quality alloy castingsfor long life. Years of experience in the designand manufacture of pulverizers gives Alstomthe capability to supply these castings. Thepower industry has settled on two preferredmaterials for NiHard and High Chrome.NiHard is a nickel alloy casting and not aspopular as it once was. High Chrome is a 20% chromium alloy casting and is almostused exclusively.

All Alstom grinding part castings are HighChrome unless otherwise stated. NiHardcastings can be special ordered.
