Optimize production withRosemount Analytical instrumentsand PlantWeb™ by monitoring solu-tions enabling feedback control ofimportant liquid parameters such aspH, electrical conductivity and ORP.Processes will vary depending onthe metal involved, the grade of ore,and the technology employed.

ExtractionDue to the rapid reactions takingplace in an agitated leach process, automatic pH control is stronglyrecommended.

Avoid toxic cyanide leaks into theenvironment, as they are a risk topersonnel and a future liability tothe mining company, with continu-ous pH control.

Concentration Copper sulfide ore processinginvolves flotation, in which coppersulfide particles are lifted on frothwhile iron and other common impu-rities are left behind. The efficiencyof this concentrating step is directlydependent on pH. The flow rate ofslurry is therefore regulated to keepthe pH within the acceptable range.

Alumina is refined from raw bauxiteusing a phase difference (such assolid to liquid) separating the prod-uct from the base metals. Emerson’sflow through toroidal conductivitysensor is used to monitor the digestion step, while the large boresubmersion sensor is used to optimize chemical recovery fromthe tailings.

FinishingStainless steel impurities can beremoved with a short soak in acid, acommon finishing technique forsteel rolls. Control of the acid concentration is crucial in removingjust the right amount of surfacecontamination and is frequentlycalled steel pickling. The concentra-tion of HCL acid can be monitoredusing Emerson’s rugged 228toroidal conductivity sensor.

Waste DisposalToxic chemical waste from miningand refining operations can be in theform of liquid, gas, and solids. Liquidanalysis helps minimize disposalcosts involved with chemicals adher-ing to tailings, toxic cyanide, noxiousgases, and acid mine runoff.

Emerson mine safety monitoring

Common to mining operations is

the presence of methane, espe-

cially in coal mines. Methane is

lighter than air and will quickly fill

areas undetected posing a serious

threat of asphyxiation and explo-

sion if ignited. CO is a colorless,

odorless, tasteless gas that is

harmful at very small concentra-

tions. H2S is highly poisonous and

heavier than air so it accumulates

in poorly ventilated areas.

Hydrogen Cyanide is a by-product

of gold processing and is highly

toxic and must be monitored.

The Millennium II Series of gas

detectors provides dual-channels

to maximize coverage, low power

consumption to improve perform-

ance, and intuitive features to

simplify operation and mainte-

nance in these harsh conditions.

Emissions MonitoringRefinery process equipment – such as boilers, processheaters, thermal oxidizers, furnaces, selective catalyticreduction units, incinerators, and stacks – must meetlocal and national environmental regulations foremissions. Rosemount Analytical performs the exactmeasurements necessary to maintain compliance withthese regulations, including:

> Nitrogen Oxides (NOX)

> Sulfur Dioxides (SO2)

> Carbon Monoxides (CO)

> Oxygen (O2)

Process HeatersMany refining processes require O2 and Combustiblesanalyzers to control fuel/air ratios to optimize thecombustion, and Continuous Emissions Monitoringsystems to measure NOX, SO2, CO and CO2. Analyzersare also increasingly being used to monitor theemissions of greenhouse gases.

Energy efficiency has gained renewed importance inprocess industries. Better control has minimized theamount of waste fuel gas available for burning in boilersand furnaces.

Crude Unit Overhead Corrosion ControlDistillation columns separate light components such asgasoline and heavy components such as lubricants fromcrude oil. Impurities cause the separated water tobecome quite acidic and maintaining the proper pH is ofparamount importance in preventing corrosion.

Wastewater TreatmentAPI (American Petroleum Institute) Separators arefrequently used in the treatment of refinery wastewaterthat has been contaminated by oil and oil-bearingsludge. Separators use the difference in specific gravityto allow heavier liquids to settle below lighter liquids.pH is measured at the discharge from the API Separatorto enhance the removal of suspended solids.

Toxic Gas DetectionHydrogen sulfide content in feedstock requires continu-ous monitoring of working areas to protect personnelfrom dangerous H2S concentrations, limit potential corrosion damage, and prevent any regulatory violations.

Combustible Gas DetectionFlammable gas leaks from crude desalting, thermalcracking, coking, catalytic cracking, hydrogengeneration, isomerization, and sweetening as well ascatalytic dust pose serious safety hazards and requirefast, accurate detection.

Flame DetectionDue to the hazardous nature of the plant environmentwith several flammable gas generation points andnumerous ignition sources, advanced optical flamedetection is necessary throughout any facility.

> Fuel gas BTU and Wobbe Index

> Continuous Emissions Monitoring

With our complete lines of gas chromatograph andprocess gas analyzer solutions, Rosemount Analyticalanalyzes and communicates the analytical data youneed for tight process control.

Fuel Gas BTU and Wobbe IndexWith gas chromatography from Emerson, combustionplants can obtain three key gas measurements:

> Measuring Composition - Accurate determination offuel gas composition allows for optimal adjustments of

the air-to-fuel ratio, enabling the turbine to operate atits most cost-effective, efficient point, where NOXemissions are minimized. In the power industry, whereemissions are closely regulated, operating cleaner andmore efficiently could mean avoiding costly fines.

> Measuring Wobbe Index - Turbine damage can resultfrom high dynamics from variations in the WobbeIndex. A process gas chromatograph provides theaccurate, reliable data required to ensure no damageto the equipment results from operating on low- ormid-range Wobbe gas.

> Measuring Hydrocarbon Dewpoint – Measuring helpsavoid turbine damage due to flashback. When higherhydrocarbons or hydrocarbon liquids are present, movement of flame upstream could occur, resulting incatastrophic damage to the turbine. An Emerson gaschromatograph provides an accurate hydrocarbondewpoint calculation, which indicates when riskincreases and attention is required.

Combustion Flue Gas AnalysisHeat rate improvement in any large boiler combustionprocess has never been more critical. RosemountAnalytical oxygen probes help you control the fuel/airratios for the best efficiency and reduce NOX levels.Careful probe placement can also provide a diagnostictool for balancing burners and/or coal feed. Trust yourprocess optimization to Emerson – the inventors of theoriginal zirconium oxide technology that is still theindustry standard for performance.

Cooling TowersCorrosion and scale formation are treated primarily bycontrolling dissolved solids by blow down, reducingalkalinity, and adding inhibitors and biocides.Conductivity monitoring with a toroidal sensor is ideal, while pH controls acid injection.

> Corrosion prevention with cooling water monitoring

> Waste processing for meeting discharge regulations

Continuous Emissions MonitoringSystems (CEMs)With our continuous emissions monitoring systems,Emerson designs and engineers the right system foryour specific needs and provides startup andcommissioning support, training, and ongoingmaintenance contracts. CEMs systems can be installedto provide data on the following power processes.

> Selective Catalytic Reduction (SCR) Systems --With ourCEMS solution, a NOXmeasurement is used upstreamof the SCR to control the feed rate and downstream ofthe SCR for NOX emissions compliance.

> Gas Turbines – Our CEMS are ideal for the low emis-sions requirements of gas turbines.

> Cogeneration Facilities – Depending upon the geo-graphic location, type of fuel burned, and plant size, any or all of the following parameters may be moni-tored: CO, O2, CO2, SO2, NOX, THC, NH3, and opacity.

Plant-wide Safety MonitoringPower plants utilize hydrogen as a coolant in manyareas and methane is a common by-product of coaltransportation and processing. Both must beaccurately monitored in areas where potentialcombustion is a concern. Toxic levels of carbonmonoxide are also present as well as O2 deficiencyfrom airborne contaminants. Our Millennium II Seriesof fixed gas detectors provides a safety solution whichstands alone in its performance, versatility, andefficiency. Only Emerson offers this unique blend oftechnologies which result in more uptime, lessconsumption, and enhanced coverage.

Combustible by-products from fuel sources andhydrogen for cooling during various processes isconstantly present within power generation facilities.Advanced optical flame detection that is robustenough to perform within these difficult operatingconditions is an absolute necessity. The UVS andUV/IRS flame detectors are specifically engineered forthese conditions with features that lower maintenanceand improve performance.

Emerson makes reliable measurements thatare easy and convenient; decreasing maintenance timeand cost while complying with stringent regulations.

To better define the dynamics of the raw water sourcebeing used by a water plant, a number of liquid analyticalmeasurements are made prior to entering the treatmentprocess. Influent monitoring measurements include pH,conductivity, temperature, turbidity, and dissolvedoxygen. Some plants also keep a permanent record ofeach of these measurements for future reference or fordetecting seasonal changes in the source water.

Drinking Water TreatmentContinuous analyzers monitor the process from start tofinish ensuring processes are as efficient as possible anddisinfection levels meet regulations.

PretreatmentMunicipal water treatment facilities use caustic soda forpH adjustment, ion exchange regeneration, and on-sitegeneration of sodium hypochlorite. This is one of thefirst steps to water treatment and is prior to the filterbed at the mixing tank. Measuring whether caustic sodais in the stream, which indicates if the feed pumps areworking, can be achieved with toroidal conductivity.

Filter Performance / ClarifiersThe filtration stage removes residual solids resulting from

the oxidation of organic chemicals and microorganisms inthe primary disinfection stage. Periodically, the filter mustbe back washed to remove the fine suspended matterand sediment that collects in the filter media. As an indi-cation of filter performance, the effluent from the filterbeds is continuously monitored with a turbidimeter.Turbidimeters also monitor clarifier performance.

Disinfection Free chlorine, chloramine, or total chlorine sensorsmeasure disinfection residuals, allowing plant operators tocalculate the CT (concentration and time) values used todocument the disinfection procedure.

Chlorine or ozone sensors monitor primary disinfectantlevels, while pH sensors measure the acidic or basicnature of the water, which can impact the effectivenessof the disinfection chemicals used.

DesalinationDesalination refers to the water treatment process ofremoving salts from water, Thermal techniques, such asmultistage flash (MSF) distillation, and membrane tech-nologies, such as reverse osmosis (RO), are the twomajor processes.

Scaling is one of the biggest problems in multi-stagedistillation applications. Maintaining a pH balance of 5.7or less is crucial to minimize scaling. Monitoring can beachieved using a 3900 pH sensor.

Contacting conductivity sensors placed in the feed-water and permeate let operators monitor the overallwater quality and efficiency of the RO treatment.

Onlineanalytical solutions reduce laborwith rugged instruments andsensors provide data for increasedregulation compliance and reducedmaintenance costs. Monitor yourwastewater streams to meet localand federal laws that safeguardwater quality, while optimizing yourmulti-stage wastewater process tospeed up the natural processes ofwater purification.

Influent TreatmentIn many wastewater plants, theinfluent pH and conductivity aremeasured. These measurements areused for monitoring purposes, andwill alert the plant operator of apossible upset condition. A sudden

change in influent conductivity, forexample, may indicate an unusualdischarge upstream from anindustrial plant.

Preliminary Treatment Analytical measurements in thishostile environment are ideallymade using the Model 5081 FamilyTransmitter, which is both corrosionresistant (NEMA 4X) and suitable forexplosion proof and intrinsically safeenvironments (NEMA 7B).

Secondary Treatment Secondary treatment relies uponbiological processes to further purifythe wastewater. Maintaining properdissolved oxygen (DO) levels is criticalto the activated sludge process.

Final Treatment Final treatment consists of chlorina-tion and dechlorination. Water

quality systems monitor the finaleffluent for compliance and report-ing purposes, and can include pH,turbidity and chlorine measurements.

H2S, CH4, CI2, NH3, and O3 Detection Wastewater treatment processesuse and produce a variety of highlytoxic and combustible gases thatrequire close monitoring to ensurethe safety of personnel, equipment, and the environment. HydrogenSulfide and Methane are present inlarge quantities during the process-ing stages.

Ammonia, Ozone, and Chlorine areutilized during the decontaminationand purification stages and must beclosely monitored during processand in storage areas.

Pharmaceutical Significant process optimization, improved cycle time, repeatability,as well as quality and yieldimprovements can be realized whenthe proper sensors and instrumentsare utilized. Fit for purpose pH andconductivity sensors play criticalroles in the operation’s controlstrategy. Choose them when youhave a requirement for sanitarysensors fit for your purpose.

Fermentation & Cell CultureOne of the most critical processchallenges in fermentation and cellculture is to maintain the optimalpH level. This is due to the processutilizing a living organism such as ayeast, bacteria, or fungus strain toproduce an active ingredient.

Another big challenge for the pHmeasurement is the cleaningprocess. The fermenter or bioreac-tor has to be sterilized prior to thestart of either process to ensure nocross batch contamination or anyunwanted growths are present.

Emerson’s pH sensors assist thisprocess by:

> Minimizing off line calibration

> Reducing pH drift

> Reducing off-spec product

> Maximizing on-line pH controluptime

All of which save maintenance time, and minimize lost batches from con-tamination.

Water-for-injection Conductivity is the proven andaccepted in-line indication used toensure water quality for water-for-injection and purified water.Emerson conductivity sensors meetUSP guidelines, can be calibrated toNIST standards and have surfacefinishes better than 16 μinch Ra.Rosemount Analytical analyzersprovide alarms for raw, uncompensated conductivity basedon the water temperature.

Steam-in-PlaceDissolved Oxygen and pH are critical

measurements in the bioreactor.Tight control parameters affectproduct yields and speed of reac-tion. Emerson sensors withstandsteam-in-place (SIP) cleaning sinceresidual buffer solutions may affectthe drug harvest campaign. The3800 pH sensor and the Hx438Dissolved Oxygen sensor withstandfrequent SIP cleaning cycles, provid-ing highly accurate measurementswith fast response.

Chromatography & Purification SystemsBiopharmaceutical ChromatographySystems are designed for separatingand purifying proteins and bioengi-neered products. The systems mustmaintain a hygienic design withwetted surface finish < 20 μinch Raand material traceability to maintainsystem integrity.

Conductivity measurement plays animportant role in the purificationprocess. Conductivity is one of thedeterminants of when to start andwhen to end the collection process.Tighter conductivity control willimprove purity as well as:

> Improve secondary collection processing

> Ensure thorough cleaning validation

> Validate cleaning regimen

Hazardous Gas MonitoringCatalytic hydrogenation, fluid-beddrying and granulation, combustiblesolvents and dust can produce dan-gerous levels of combustible gasesthat must be closely monitored.Solvent vapors and fugitive emis-sions in the process area, mixing anddrying areas, drainage and pipingcorridors, and storage areas alsogenerate both toxic and combustiblegases that pose a serious threat tofacilities and personnel.

BeveragesAs the largest ingredient in bever-ages, water requires liquid analyticalinstruments. The analyzers and sen-sors play a critical role in producinga consistently high quality productand maximizing production uptime. Water purification of sourcewater must be done and conductivitymonitors the effectiveness of filter-ing technologies.

Clean-in-PlaceProcess piping and vessels used inthe food and beverage industriesrequire periodic cleaning without dis-assembly. Clean in place (CIP) is usedto remove residue from previousbatches and to sanitize the processpiping and vessels. Since the variouscleaning solutions used are moreconductive than the water used forflushing and final rinsing, conductivitycan be used to monitor the variouscleaning steps and final rinse.

DairyDairy producers have unique analyt-ical requirements for monitoringphases of product, as well as com-plying with 3A standards. Thefollowing measurements helpensure the processes run optimally:

> Conductivity for flavor additions, cleaning, and cheese production

> pH in yogurt processing, cheesemaking, and fresh milk

> Ozone for sterilization

DisinfectionOzone has excellent cleaning char-acteristics and disinfects morepowerfully than other chemical dis-infectants. For bottle disinfection, the Emerson chlorine sensor isrugged and reliable.

BrewingBrewing has traditionally been anart, but brewers now approach pro-duction with an eye on consistentquality; long shelf life and efficientproduction. Modern brewers usethe following analytical measure-ments to achieve these goals.

> Dissolved oxygen in hot wort, fermentation, aging tanks, filtering, and packaging

> Conductivity for cleaning-in-place,and phase separation

> pH in water purification, wort, andfermentation

WastewaterFood-processing wastewater con-sists of wash down of products(fruits and vegetables), run-off fromequipment and tank cleaning, chem-ical cleaning solutions, and otherfood byproducts such as spentgrains. Critical analytical measure-ments in wastewater treatmentinclude residual chlorine or ozone,pH, dissolved oxygen, and conduc-tivity. Waste water treatment plantsmust be optimally managed androbust sensors must be used to max-imize up time. Diagnosticinformation determines sensorhealth and ensures the sensors per-form optimally.

Hazardous Gas MonitoringThe food and beverage industryinvolves many processes that utilizeflammable and toxic materials thatcould be detrimental to the healthand safety of your equipment andpersonnel if left to accumulate. These include natural gas in processof baking, drying, and industrialsteam generation, ammonia (NH3)in refrigeration units, and Chlorine(Cl2) as a bleaching agent and disin-fectant. By-products include CO2 incarbonation and fermentation,Hydrogen Sulfide H2S and Methanein wastewater treatment ponds.

Boilers + Emissions MonitoringBoilers provide steam for cooking, sterilization, and other needs, andare the largest energy users in manyfacilities. Reliable combustionanalyzers optimize fuel/air ratios, maximizing efficiency, minimizingthermal NOX, and minimizing theamount of greenhouse gases thatare generated.

Many states require a suite of gasanalyzers mounted at the smoke-stack, or a Continuous EmissionsMonitoring System (CEMS). Our X-STREAM™ process gas analyzersprovide accurate analysis to ensurecompliance.

Tighter control in every facet of manufacturing

There are many processing steps used to turn wood intopaper products. Liquid analytical measurements providesubstantial control solutions that can reduce costs witha typical payback time of less than one year.

Chemical PulpingStrong liquors are used to delignify the wood chips andthe spent liquors are constantly collected and regener-ated. Conductivity measurement is used to monitor thestrength of these liquors and control the pulping process.

Measuring white liquor alkali concentration allows opti-mization of cooking time and product pulp properties. With a toroidal conductivity sensor, measuring the alkaliconcentration entering the digester allows fine controlof the liquor flow rate to match the wood loading, improving throughput and minimizing variability.

The pulp slurry undergoes bleaching, blending, andrefining prior to being run in the paper machine. pHcontrol during these stages is essential for consistentquality. pH is measured in the wet end of the headboxand in bleach lines with the TUpH™ line of pH sensors.

Stock Filtrate MonitoringConductivity indicates the cook is complete and the pulpis released from the digester and further processed.

BleachingPulp stock from the digesters is washed; screened; andput through the bleaching process, which brightens thepulp. Toxic chemicals used in this process include CI2and CIO2 with sulfur dioxide produced as by-product.Exposure to these toxic gases can be deadly and leaksmust be quickly detected and contained.

Boilers + Emissions MonitoringCombustion analysis is used to optimize black liquorconversion and energy extraction in the furnace withoutcompromising the safety and reliability of boiler tubes. The furnace is also optimized by controlling excesscombustion air levels to maximize smelt recovery, prevent corrosion and maximize steam production.

Pulp and paper facilities may be required to measureSO2, O2, CO, NOX, and opacity in the recovery boiler.

Gas DetectionChlorine (Cl2) and Hydrogen Sulfide (H2S) along withother volatile sulfur compounds are characteristic ofthese processes and must be closely monitored withfast and accurate fixed gas detection using Net SafetyMillennium series of detectors.
