Overview The Doritos Crunch Nuts and Crunch Mix IntegraPak™ car- tons bring a new and unique packaging format to the chips and snacks category, which has forever been dominated by pillow style flexible bags, made from non-renewable petro- leum-based materials, and lacking the functional features that consumers value in today’s on-the-go all-day snacking culture. IntegraPak™ is a folding carton with an integrated liner in a single compact re-closeable package. Challenge When Frito-Lay launched their new Doritos Crunch Nuts and Crunch Mix, the brand specifically did not want to package the snacks in a traditional snack-style flexible pillow bag. It wanted this new premium offering to stand out from others in the market and needed a premium package that could offer barrier for freshness and product protection. In addi- tion, the new package needed to be compact for handheld consumption, to fit in cup holders, be portable, and offer an effective re-closure to preserve the unused product. It also needed to be unique to the category, attention-getting, and offer merchandising flexibility. The new IntegraPak™ solution met all these needs and more. Solution IntegraPak™ is a proprietary packaging technology that combines a traditional folding carton with a flexible liner in a single package. This combination offers production and material efficiencies, as well as forming and direct filling on a single machine. The Doritos Crunch Nuts and Crunch Mix packages feature a unique prismatic carton shape – inspired by the Doritos chip – that is distinct on the retail shelf, while fitting comfortably in consumers’ hands. It also fits in cu- pholders and is convenient for reach-in snacking or can be poured into the consumer’s hand or mouth. The package is easily opened by folding and removing the top flap and incorporates a simple and effective fold-over reclose feature to preserve the unused portion of snacks. The carton liner provides effective barrier for the product, and when sealed, is gas-flushed to remove oxygen and achieve a modified atmosphere package for extended shelf life. Because the package is direct filled, it can use less mate- rial and requires less head space than traditional bag-in-box style packages. Additionally, ultrasonic sealing is used to achieve faster and more reliable sealing of the filled package. This package runs on custom equipment designed specifi- cally for this IntegraPak™ carton, allowing it to erect and fill the integrated carton and liner at high speeds in a single operation. This offers an opportunity for space, material and cost savings in the manufacturing facility.
