Replacement Classifiers for any style pulverizer can overcome existing capacitylimitations, increase coal fineness, improve combustion, and reduce unburned

carbon loss. The SLS classifier design is available as an upgrade replacement classifierfor vertical spindle pulverizer designs, regardless of original manufacturer, as well asother style mills including ball tube mills. 

Boiler Upgrades, Rebuilds and Modifications 

Boiler Upgrades: Rebuilds of retired or outdated boilers and fuel burningequipment are often a cost-effective and practical way of meeting your currentsystem-wide steam generating needs. You may have unused steam potential in yourplant which a closer look by Babcock Power Services’ experts can help uncover. We willinspect the equipment to determine the cost of rebuilding, while providing you theeconomic payback period to warrant the investment.

BPS can also provide cost-effective rebuilds of units damaged in service. BPS’organization of field inspectors, boiler design engineers, and parts and tubingmanufacturing facilities are available to you to get your unit back on line as soon aspossible.

Thermal Ceramics 

Kaowool blanket is produced from kaolin, a naturally occurring alumina-silica fire clay. Kaowool, the world’s most recognizable name in ceramic fiberblanket, is available in a wide variety of densities and sizes. Kaowool blanketoffers excellent handleability and high temperature stability. This allows it tomeet a wide range of hot face and backup insulation applications in furnaces,kilns and other equipment requiring high temperature heat containment.

Kaowool S Blanket is produced from high quality spun fibers. It is available ina wide variety of densities and sizes, and offers a highly cost effectivealternative to Cerablanket with its 2300°F (1260°C) maximum temperaturerating.

The Thermal Ceramics Superwool family of products offers a versatilealternative to traditional insulation solutions for commercial, industrial, andtransportation applications. Pyro-Bloc "Y" Module

Pyro-Bloc Modules are the only "monolithic" ceramic fiber modules on themarket. Manufactured from monolithic ceramic fiber logs, they are availablein three grades, R Grade, ZR Grade and C Grade and in uncompressedmodule densities up to 15 pcf. Pyro-Bloc modules combine the insulatingmaterial advantages of ceramic fiber with rapid furnace installation. Themonolithic fiber is easy to cut to fit around openings and modify in the field.In addition, these modules are lightweight, have low heat storage and providedurable service.

Pyro-Bloc Y and Y2 Modules

The industry leader, the Pyro-Bloc Y module is the first"one-shot" module design and still the easiest to install. TheY modules are edge-grain orientation modules complete

with internal support and stud attachment hardware. In one easy step themodule is positioned against the furnace shell and securely welded into placeusing the Pyro-Bloc Stud Gun. The edge-grain fiber in the Pyro-Bloc Ymodules can be compressed in all directions, which allows for maximummodule-to-module and module-to-shell compression, reducing the likelihoodof shrinkage gaps during service.

BPS hasaccess to the disciplines of boiler design, instrumentation andcontrols, environmental, burner design, stress analysis,

performance engineering and field service.

Plant owners depend on reliable and accurate assessment of boiler components inboth emergency and planned outages. BPS has designed its Team Inspection andCondition Assessment programs to determine the current condition of your boiler,pressure part components and/or its auxiliaries. Boilers - Steam Generators 

Riley Power Inc. (RPI) is a major U.S. supplier of naturalcirculation steam generators. With more than 90 years ofexperience serving U.S. utilities and industrial installations.RPI has the technology, experience, and resources toperform a comprehensive review of your specificrequirements; develop an integrated design solution,including firing systems and emission control equipment;and execute the required work in an expeditious manner,minimizing any site interruptions. In addition to firing a

wide range of coals and other fossil fuels, BPI has experience with over 70 differenttypes of waste fuels, especially Municipal Solid Waste. Our customer base includesutilities, municipalities, IPPs, industrial plants, waste-to-energy plants, refineries, andpulp and paper facilities.

Field-erected boilers are available from RPI in capacities from 100,000 pounds perhour to more than 4,000,000 pounds per hour of steam. GENERATING TUBES Generating tubes for all OEM boiler designs are available and are typically tubes extending betwthe mud/water and steam drums that convert a large volume of water into steam. Generating tubenormally manufactured from various grades of carbon steel, including SA-178 Gr. A, SA-178 Gr.and SA-210 A1. Where designs require that the generating tubes be swaged to a smaller diameterend, our shops can comply and will insure that acceptable levels of hardness are maintained throspecific annealing processes so that the tubes can be rolled properly into the drums. Each tube roconfiguration is matched to insure that the new tubes will be properly aligned with the existing teach row. This is particularly important if your existing arrangement has baffles, vibration restraother attachments.

 WATERWALLS  Waterwall configurations, materials, and designs vary greatly for each boiler design. Most watertoday are of the membrane type construction, although we can also offer waterwalls utilizing tanconstruction. We have numerous panel welding machines at our manufacturing facilities capableproducing membrane-type waterwalls from a variety of tube sizes, materials, and fin widths. Whpanels are required to insure correct alignment of all tubes, a panel gang bender is utilized. Weld

can be applied where operating conditions justify it.

SUPERHEATERSReplacement superheaters for in-kind replacement, as well as improved performance and/or

life, can be furnished for any OEM’s unit. Procedures necessary to insure acceptable bend geomematerial mechanical characteristics, as well as those required to manufacture any design with anymaterials needed to meet today’s performance and code requirements, are available. When approweld overlay can also be provided.

REHEATERSReheaters are often exposed to very high temperatures during start-up. Premature failure in r

 Wet Flue Gas Desulfurization - WFGD - SOx Removal Control Systems

Babcock Power Environmental Inc. (BPE), (formerly Babcock Borsig Power, Inc.)has been integrating the United States and German technology for wet flue gasdesulfurization (WFGD) in the United States since 1994. Our knowledge of bothlimestone and lime reagent process systems for a variety of fuels, including lignite,low/high sulfur coal and Orimulsion®, account for greater than 50,000 MW ofBPE’s licensor designed flue gas desulfurization (FGD) systems operatingworldwide. BPE offers to the North American marketplace proven flue gasdesulfurization technologies, integrating the knowledge and experience of theformer companies of Deutsche Babcock Anlagen, Steinmüller, Noell-KRC, and itsaffiliate Riley Power Inc. (RPI) (previously DB Riley). Their combined applicationof these technologies is greater than any other WFGD supplier. In addition, BPEhas the most experience with gypsum by-products, with 48,000 MW of installedsystems.

The production of Commercial GradeGypsum

is standard with the BPE's WFGD system.As this chart shows, BPE has the most

worldwide experience in gypsumby-products from WFGD systems. 

TECHNOLOGY IMPROVEMENTS 

Dual Flow Nozzle – The challenge within the industry has been to maintain therequired liquid limestone slurry to flue gas flow. Older absorber designsaccomplished this with the use of the largest slurry pump possible and multiplelevels of spray headers into the vessel. However, each level of spray headerincreased the height of the absorber, requiring larger foundations, greater stackheight and higher installation costs. BPE was one of the first suppliers to use adual flow up/down slurry nozzle. Essentially, each level of spray header cantherefore provide twice the limestone slurry to the flue gas. This approachminimizes nozzles, headers, associated pumps, and power consumption therebysignificantly reducing capital costs.

Absorber with Integral Stack – An additional cost savingdesign is the integration of the stack with the absorber. Thisdesign is beneficial when there is little real estate available forthe new WFGD system. There is also a considerable reductionin the cost of materials and labor that would typically berequired from the absorber outlet to the stack inlet. Acommon foundation reduces sub-soil foundation costs to aminimum.

Largest Shippable Components – Thehigher cost and shortage of labor during outage periodsbecame a concern during the OTAG Selective CatalyticReduction Program. The design philosophy used by BPE tomodularize equipment and ship in the largest componentconfiguration resulted in a decrease in jobsite labor costsand schedule. We have proven that the additional designand shop fabrication costs far outweighs the field labor costsof shipping smaller, untested assemblies to the jobsite. EachBPE project team has an assigned Construction Specialist

involved in the design phase of the project to insure that these cost savings arerealized. Skid-mounted equipment is functionally checked for operation in theshop before shipment to minimize on-site activities and costs.

Cooling Tower Stack Discharge – This innovation hasbeen successfully applied on BPE units to eliminate theneed to construct a wet stack. BPE uses a FiberglassReinforced Plastic duct to transport the Absorber flue gasdischarge into the base of a cooling Tower. There are alsocapital costs and better dispersion benefits oftenassociated with this arrangement.

Multi-pollutant Control – Babcock Power’s (BPE & RPI) market leadershipposition in SCR installations led to a more complete understanding of SO3 and itsgeneration within a complete air pollution control system. BPE’s Wet ElectrostaticPrecipitator (WESP) is a proven technology for effective SO3 and fine particulatematerial removal. Recent improvements by BPE include the integration of theWESP within the WFGD absorber. This design brings together a single system forthe removal of SO2, HCl, SO3, Hg and fine particulates.

Computer Assisted Design & Project Management - BPE has devoted a team ofengineers and project management individuals to the development of a programto enhance, optimize and reduce the costs associated with WFGD system design,

procurement, fabrication and erection. The two key elements of this program areour parametric three-dimensional design platform and project collaborationsoftware.

DELTA WING® MIXING TECHNOLOGY One of the primary technology advantages that Babcock Power offers is theapplication of the proprietary Delta Wing ® Technology. The SCR systemsfurnished utilize technology under an exclusive license from Balcke Dürr GmbHand from other Riley Power Inc. proprietary sources. The application of thistechnology to SCR installations allows both gas mixing and reagent injection inone simple application, with no moving parts in the gas stream. This advantagehas provided Babcock Power with easy, expeditious SCR startups and minimizesthe need for extensive tuning during commissioning or annual "tuning" ofinstalled SCR systems. With the application of Delta Wing®technology, startupsusually require about one week from start of operation to commercial operation.

It is quite common to have temperature or constituent concentration differences inany flow stream. A typical non-uniform flow stream would be the flue gas leavinga boiler with less than a full complement of burners in service. For example, thetemperature or oxygen concentration can be different from "side-to-side" exitingthe boiler even though the gas has passed through tube bundles and been in aturbulent flow regime. This turbulent gas flow does not necessarily generatehomogeneous flue gas. There is no "side-to-side" mixing.

The Delta Wing®Mixer receives this boiler exit gasand makes it homogeneous. It mixes all gascharacteristics: temperature, oxygen concentration,dust concentration, NOx concentration, ammoniaconcentration, SO3 concentration, etc. The mixer itselfis a stationary obstruction in the duct, usually a diskor triangular plate, oriented at a slant to the flowdirection. Upstream of this device is turbulent but notnecessarily homogeneous flue gas. Immediatelydownstream of this device are large violent vortices.The duct may have four or five mixers over a 40-footwide duct and the resulting vortices cover the whole

cross sectional area of the duct. If the test model of the system indicates it isnecessary, a second set of mixing devices can be added downstream of the first set,usually at a 90° turn just before the reactor. The result of these vortices, as theyflow downstream and mix with adjacent vortices, is a well-mixed homogenousgas.

These vortices consistently form in relation to the mixing device size, position, andorientation in the ductwork system. Because of this, Babcock Power is assured oftwo key things:

1.  The vortices can be well modeled, i.e. predetermined, in a 3D model basedon a scaled geometry of the ductwork system and mixing device size,position and orientation. 

2.  The vortices are not dependent on gas flow quantity and therefore willconsistently form over a wide range of gas flows and boiler outletconditions.

These two key factors have been proven numerous times by scale models used inall of our projects and by the close correlation between the "modeled" and "realworld" performance measurements in the actual installations. The Delta Wing®technology has consistently performed well over a range of gas flows exceedingthe normal turndown range of the boiler.

For SCR System applications, the vortex zone immediately downstream of themixer is the location of the ammonia injection nozzle. The best means of assuringuniform ammonia distribution in combination with uniform NOx distribution andflue gas temperature is to achieve a well-mixed homogeneous gas. 

This condition is also achieved at reducedload conditions. Other systems, such as gridammonia injection systems, are "tuned" toperform best at full load gas flow. A typicalgrid system uses a large number (hundreds)of nozzle injection points and, when tuned, each point may be required to deliverdifferent ammonia flow quantities. As the total flue gas quantity is reduced, thegas characteristics, such as temperature distribution and NOx distribution, change.The ammonia flow also changes with flue gas quantity. At part load conditions,the grid system goes "out of tune" and performs less than optimally. This canresult in poor NOxreduction, excessive ammonia usage, and higher than allowableammonia slip.

Other so-called "static mixing devices" or "riffles" are applied by others to SCRSystems and have not proven effective. They attempt, by passing the gas throughmultiple non-parallel channels, to redirect the gas from one position of the crosssection of the duct to a different position. They are not effective when compared tovortex mixing and have limited application in very large ducts. Furthermore, theyare subject to the same difficulties when faced with mixing reduced gas flows,especially the dust component.

With the Babcock Power vortex mixing technology, the performance is consistentlyoptimal over the entire load range because homogeneity is achieved over the entireload range. This mixing advantage allows the Delta Wing® system to consistentlyreach NOx reductions of greater than 90%.

Riley Power Inc.'s CCV® (Controlled Combustion

Venturi) low NOx burner is designed for wall-fired coal, andcoal and oil combination applications. It has also beensuccessfully installed in numerous cell burner installations asa retrofit burner without pressure part modifications. Almost2000 CCV® burners have already been installed on coal firedunits.

NOx control is achieved with Riley Power Inc.'s patented venturi coal nozzle andlow-swirl spreader located in the center of the burner.

The venturi nozzle concentrates the fuel and air in the center of the coal nozzlecreating a very fuel-rich mixture. As this mixture passes over the coal spreader, theblades divide the coal stream into four distinct streams. These streams enter thefurnace in a gradual helical pattern, resulting in gradual mixing of the coal andsecondary air. Secondary air is introduced to the furnace through the air register,supported by the burner front plate, and then through the burner barrel and overthe secondary air diverter. Devolatilization of the coal in the fuel-rich mixtureoccurs at the burner exit in an oxygen-lean primary combustion zone, resulting inlower fuel NOx conversion. Peak flame temperature is also reduced, thussuppressing thermal NOx formation.

Riley Power Inc.'s CCV® ( Controlled Combustion Venturi ) Dual Air Zone

Full scale test results confirmed that the low NOx CCV® Dual Air Zone Burnerallows Riley Power Inc. to offer an enhansed option for controlling NOx emissionsfrom pulverized coal-fired boilers. Riley Power Inc. does not intend to replace theCCV® Single Register low NOx Burner which has been used successfully for manyyears. We will review each low NOx burner application carefully and select theappropriate low NOx burner solution which will be most appropriate to meet therequirements of a particular application.

The CCV® Dual Air Zone low NOx burner utilizes the same low NOx venturi coalnozzle design used in the CCV® Single Register burner, which produces a fuel-rich flame core, but also incorporates a dual air zone arrangement. Increased reduction of NOx results from distributing, controlling and gradualmixing of coal and air. Tertiary air is added through outboard tertiary air ports ora separate tertiary air zone within the burner itself.

Riley Power Inc. continues to improve the design of its low NOx Directional FlameBurners (DF) used in coal fired TURBO® Furnaces.

The latest improvement incorporates a patentedtilting coal nozzle. The new design allows foron-line adjustment of the nozzle tip to alter thedirection of the coal entry into the furnace. Thetilting coal nozzle design is capable of up anddown movement typically + / - 20° from the

normal burner axis. The result is better control of steam temperature, flameattachment, NOx emissions, and furnace slagging.

The tip is constructed of high-grade alloy materials to extend wear life andmechanical reliability. Adjacent sets of coal nozzle tips are manually operated inunison by an actuator on the burner front.

Riley Power Inc., and its licensor, enhanced the original design by investing heavily inthe development of pulverizer improvements and upgrades. Riley Power Inc. has thelicense from Babcock Borsig Power Systems GmbH, to manufacture and sell this

improved MPS design in North America.

The new generation of MPS pulverizer is equipped with hydraulic grinding rollerloading system. Compared with older spring roller loading designs, the new hydraulicroller loading design increases mill grinding capacity up to 50% and providesoptimum characterization of grinding loading vs. mill loading demand. There are twotypes of classifiers for MPS pulverizers. The illustration shows the MPS pulverizerwith a dynamic type of classifier (SLS classifier). The pulverizer can also be suppliedwith a static type of classifier (SLK classifier). MPS pulverizers with mechanical springroller loading design were eliminated from our new product line due to their loweroperational grinding flexibility, and mill vibration and impact load at low mill loadand during mill startup and shutdown. RPI continues to work with the pulverizerusers with old spring roller loading designs to improve the pulverizer performance,rebuild grinding roller assemblies and retrofit the pulverizer, as well as to supply wearparts of the pulverizer.

How The MPS Pulverizer Operates Raw coal is fed through a central coal inlet at the top of the pulverizer and falls bygravity to the rotating grinding table, mixing with classifier rejects returned for re-grinding. Centrifugal action forces the coal outward to the grinding ring where it ispulverized between the ring and three grinding rollers.

Grinding load, transmitted from the tension rods through the loading frame to theroller assemblies, holds the rollers downward against the grinding ring. The rollersadjust vertically as the depth of the coal load increases or decreases.

A nozzle ring on the outside perimeter of the grinding ring feeds primary air to thepulverizer. Pyrites and tramp metal fall through the nozzle ring openings to bescraped into a rejects hopper.

A stream of low-velocity air carries the particles of pulverized coal upward where theyenter the classifier inlet vanes. Fine particles travel to the burners in the primary airstream, but the larger, heavier particles are returned to the grinding zone for furtherpulverization.

Classification is the key to finer coal - and finer coal means better combustion It is important to maintain close control of the size of the coal particles delivered to theburners. Finer coal burns quickly and efficiently, reducing carbon in the flyash whilemaintaining low NOx emissions and increasing boiler efficiency. Classification is aclosely controlled three-stage process in the MPS Pulverizer, with the capability ofproducing fineness up to near micronized coal for improved combustion and emissioncontrol.

Raw coal is pulverized between the rollers and ring. Primary air enters the millthrough an aerodynamically-ported nozzle. The developed swirl air flow induceslarger partides to return to the grinding track. During this first stage of classification,fine particles are carried upward in the housing in the stream of air and coarserparticles fall back to the table for regrinding.

In the second stage of classification, the velocity in the upper housing decreases andlarger particles are dropped out. Particles fine enough to be entrained in the stream oflow-velocity air are carried to the classifier. This improved classification results in lessfine particles returned for regrinding, thus less pulverizer power consumption.

The most critical classification takes place in the third stage, within the classifiersection at the top of the pulverizer. This classification is dependent not only on thevelocity of the primary air, but also on the close adjustment of the classifier vanes andthe cyclonic action of the primary air/coal mixture that the MPS Pulverizer provides.Even though the particles may be fine enough to be carried into the classifier section,all are not sufficiently pulverized for transport to the burners. Through the centrifugalaction in the classifier section, these fall to the bottom of the inner cone and arereturned to the grinding zone.

On a retrofitted fuelprocess system in the US, by the high grinding efficiency with a minimal number offine particles returned to the table for regrinding, MPS pulverizer delivered thepulverized coal at a fineness of greater than 99% through 50 mesh and greater than80% through 200 mesh at full mill rated output, which reduced the flyash carbon lossenough to increase the boiler efficiency by more than 0.5%.

Improved long-wearing alloy Long-wearing grinding table segments and tires from pro-prietary Riloy 38 are available for all MPS mills, regardless ofthe original manufacturer of your equipment. Riley PowerInc. offers table segments and tires of Riloy 38, which hastypically outperformed commercially available high-chromematerials in pulverizers by 25% or more. Table segments andtires of Riloy 38 have superior wear resistance, higher Brinell

hardness, and greater tensile strength than parts cast of conventional ASTM A532 (Ni-Hard 4). This means more efficient pulverization, longer wear life, and fewer plannedmaintenance outages.

Riloy 38 is a proprietary material with narrow alloy ranges and a proprietary heattreatment. The unique alloy balance coupled with the special heat treatment results ina metallurgical structure with superior hardness and tensile strength. Propertiesdeveloped in Riloy 38 exceed those that are developed in Ni-Hard 4. The fullytransformed microstructure of Riloy 38 results in a greater bulk hardness, making it amore wear resistant material than Ni-Hard 4.

Conventional Ni-Hard 4 has a tendency to not fully transform because of its highernickel content. Consequently, Ni-Hard 4 is not as tough or as wear resistant as Riloy38. For longer life and consistent pulverization in this high stress, abrasive wearapplication, we recommend Riloy 38 for grinding table segments and tires.
