I came across a Linked In discus-sion recently, titled “Designer versus Engineer. Understanding the Enemy.”

It was a very interesting conversation, in which many of the responding peers talked about clashes or differences between indus-trial designers and engineers.

Not surprising is that many companies are opting to cut corners and perhaps skip some collaboration or testing steps in order to get a product out the door. One respon-dent had the following to say, “The sad part is that many industries have finally realized this deficiency and developed a solution such as PLM for removing the communi-cation obstacles, but guess what? People are cutting corners, in order to speed up the process, and/or cut cost, and of course they are cutting off the chance to identify the all-necessary information that needs to be communicated among these people, in order to assure success.”

Many people mentioned a communica-tions or language problem among engi-neers, industrial designers, and manufac-turing, testing and production workers. Communication issues may be a problem found in all industries and businesses—whether or not its manufacturing— however, when a company is investing big money into a product design that will be purchased by a large number of consum-ers, companies need to quickly come up with a solution.

For example, just this year, Frigidaire and Electrolux issued a recall for its ICON Electric Smooth Top Cook Tops and Slide-In Ranges due to a fire hazard; Goldstar and Comfort-Aire recalled a dehumidifier

due to fire reports; GE issued a recall for its front-load washers due to fire and shock hazards; and BSH recalled its Thermador Built-In Ovens because of potential fire hazard.

Do any of these recalls have to due with a failed design, poor execution or poor col-laboration during the manufacturing life cycle? I don’t know. But taking a look at who designed the product, who specified the materials, and who facilitated commu-nication between design, production and testing, would be a good start toward find-ing a potential problem—and making sure it doesn’t happen again.

It’s a fine balance between managing production and manufacturing costs, espe-cially with potential recall costs a possibil-ity if the product isn’t executed to spec. Working and communicating effectively with other departments has always been a challenge in the manufacturing industry. The company must do everything it can during the design and manufacturing pro-cess—to ensure flawless execution and a reliable, finished product.

Darren Wenn of Microchip Tech-nology Inc. and Chris McAneny of Future Electronics engaged

in a practical design exercise to take ex-tremely low power tracking devices to the top of Africa’s Mt. Kilimanjaro, during two separate climbs.

Microchip engineering intern Tim Mof-fat built the devices, which tracked the climbers’ locations via GPS while continu-ously taking various measurements, such as temperature and barometric pressure, and operated for the duration of the climb on two Energizer Ultimate Lithium AA batter-ies. The devices are based on Microchip’s 8-bit PIC18LF14K50 microcontroller, fea-turing the company’s eXtreme Low Power technology.

During preparations for the climbs, Wenn, McAneny and Moffat launched a joint, limited-series blog on the EE Life Community site from EE Times, called “Ex-

treme Low Power in an Extreme Location.”

The goal of the blog is to provide en-

gineers with an entertaining way to learn

about designing a device that has to op-

erate in extreme conditions with a lim-

ited battery-power budget. Additionally,

McAneny raised money and awareness

for the Everyman Male Cancer Charity,

in honor of his son, who won a battle

with testicular cancer.

The tracking devices are designed to

run for more than two months on a single

charge from two AA batteries. System com-

ponents include a GPS receiver, a barometer

and a temperature sensor, which are used to

log altitude, latitude, longitude, UTC time,

barometric pressure and temperature.

GE is working with a select group of home builders and developers to design homes that can achieve at least a 20%

reduction in household energy usage, indoor water consumption and overall carbon emissions as compared to average new homes.

“EcoView Residential is an innovative solution addressing the rapidly growing smart grid industry, enabling homeown-ers to actively participate in taking the pressure off our overloaded grid infra-structure,” said Gus Ezcurra, president of Advanced Telemetry. “This helps im-prove grid reliability and security, while reducing residential energy bills and en-vironmental impacts.”

In addition to EcoView, homes being built by the GE customers are equipped with an GE Energy Star appliances and Energy Smart compact fluorescent lighting package. When used in combination with the EcoView Residential energy monitoring touch screen, homeowners have the power

to measure and control utility use and better understand the true value of their home’s energy-efficient features.

Design to develop a new paper shredder for their Black & Decker line, the result was the iShred. Industrial designer Joseph Lee came up with the minimal and sleek form. The tall, tapering iShred has a verti-cally oriented paper feed that is meant to increase safety by limiting direct access to the shredder’s blades and it also allows for the product’s slim, conical form.

“Consumers expect a black or beige box that they have to shove under a desk,” said Lee, “We updated not only the shred-der’s styling, but also the user’s experi-ence operating it.”

The design team also examined the us-er’s ease of emptying a full bin. The bin’s round shape was developed as a solution to the uneven pile of shreds that often form in rectangular shredder bins; in-stead, the shreds fall into a naturally even pile, filling the bin efficiently. With the aid of an integrated handle, the shredder lifts off of the 1.5-gallon-capacity paper bin with ease. The fluted bin directs the paper shreds in a narrow and controlled flow to help avoid messy emptying.

The iShred crosscuts up to six sheets of paper simultaneously into confetti-sized pieces and includes standard features such as protection from overheating, a full bin indicator, 68 dB noise level, and jam-free credit card and staple shredding.

By collecting and monitoring data from 30 sensors at five steam trap locations, the team of researchers at Oak Ridge National Laboratory expects to demonstrate signifi-cant savings.

LaBoratory ExpEctS to SavE SIx FIGurES By INStaLLING wIrELESS SENSorS at ItS StEam LINESBy installing wireless sensors and replac-ing faulty traps along the 12 miles of steam lines at Oak Ridge National Labo-ratory (ORNL), officials expect to save as

much as $675,000 per year. With 1,600 steam traps, which normally open slightly to discharge condensed steam with a neg-ligible loss of live steam, the problem oc-curs when a trap fails and that failure goes undetected and unrepaired, said Teja Ku-ruganti, a member of the computational sciences and engineering division at the laboratory.

Manual inspections of each trap is a daunting and sometimes dangerous, but by collecting and monitoring data ini-tially from 30 sensors at five steam trap locations, the team of researchers expects to demonstrate significant savings.

Steam is used at ORNL, industrial sites

and universities throughout the nation for heating and cooling buildings. A De-partment of Energy study published in 2005, “Steam Trap Performance Assess-ment,” identified faulty steam traps as a major source of energy waste at industrial sites.

Working with Johnson Controls, ORNL has already repaired or replaced any faulty traps, and is considering ex-panding the wireless sensor system by in-stalling hundreds of sensors.

Back at the turn of the millennium, modular steam boiler systems that help reduce energy costs by distributing demand across a number of smaller units were a relatively new concept in the American market. Industrial-size steam boilers that could go from a cold start to ready in five minutes were somewhat unheard of. When Greenwich Hospital in Greenwich, Conn., decided that it was time to build a new steam- generation plant, they considered this concept not only for its huge energy-savings potential, but also for its lower greenhouse gas emission rating.

The hospital decided to implement a Miura EX-100BHP steam boiler because of its compact design, which required half the space of a tra-ditional fire-tube configuration and, as a result, cost less to install. The design allowed the extra space to be used for important clinical functions. In 1998, Greenwich Hospital chose a multiple installation configuration of seven Miura EX-200BHP boilers to provide steam for the hospital’s heat, hot water and sterilization systems.

Twelve years later, advancements in boiler technology—and the ad-dition of a micro-turbine-based co-generation plant, which changed Greenwich Hospital’s steam-load profile—made it possible for the hospital to further decrease its energy consumption with additional fine-tuning of its steam-generation output. The move, which increases economy and further reduces emissions, consisted of removing one of the hospital’s Miura EX-200BHP units and replacing it with a new Miura EX-100BHP unit. This substitution allowed Greenwich Hospital to more exactingly dial-in on demand and bring only the needed capacity online.

“We have been using a multiple installation of modular Miura boil-ers for about 12 years,” said Stephen Carbery, vice president, facilities, design and construction at Greenwich Hospital. “When we first installed these boilers, modularity was a new concept for us and, as with any new technology, there was a learning curve. But, once the new system was installed and optimized, we could really see the value of being able to switch boilers on and off as needed instead of having large units idling in standby. Currently, we have calculated that the Miura system is saving us approximately 20% on our energy costs compared with the fuel economy of other comparable systems.”

Miura boilers have the ability to go from a cold start to a full head of steam in five minutes or less. By heating smaller quantities of water in its once-through fin-tube design, the boilers can eliminate lengthy start-up times necessary to heat large volumes of water in larger boilers that mostly idle in stand-by mode to stay ready. The further advantage of not having to calibrate fuel- and air-combustion ratios over the entire operat-ing range is also an advantage, as the boilers only go from off to low fire and then high fire.

After a recent audit of the facility’s energy consumption, the hospital realized that during certain part-load conditions there was still a small amount of unused online capacity. For example, if demand required 300 BHP of output, two 200 BHP units would be brought online to meet that demand. That left a remaining 100 BHP of capacity fired but unused and

wasting energy. To eliminate that situation, the hospital increased the system’s flexibility to allow it to meet demand increases in 100 BHP, instead of 200 BHP, increments. The advantage of this arrangement is evident for demands such as 425BHP.

“With the addition of the 100 BHP unit into our system, we can now make even finer adjustments to our steam output and reduce the amount of fired, but unused capacity,” said Carbery. “Basically, why fire 600 BHP when you only need 425 BHP? Instead, with the new 100BHP Miura unit, we can fire 500 BHP to meet that demand.”

es, has been named an “EPA Recognized Certification Body” (CB) for the new Energy Star Enhanced Testing and Verifica-tion procedures. The new Energy Star third-party certification requirements will require manufacturers seeking use of the Energy Star label to submit products for third-party certifica-tion from EPA Recognized Certification Bodies.

According to the company, Intertek is the only EPA Recog-nized CB which covers certification for all gas and electrical Energy Star product categories, including more than 60 prod-uct types across appliances, home electronics, HVAC, infor-mation technology, lighting, and commercial food service equipment.

For these third-party certification requirements, Intertek will provide 24-hour certification, after required testing pa-rameters are met, to meet time-to-market demands for manu-facturers seeking Energy Star approvals.

Intertek is a testing partner for the Air-Conditioning, Heat-ing and Refrigeration Institute (AHRI) and will provide En-ergy Star services through the AHRI certification programs. Intertek is also a testing partner for the Association of Home Appliance Manufacturers’ (AHAM) Verification Programs.

UL NamED accrEDItED thIrD Party cErtIfIcatIoN BoDy for ENErGy Star Underwriters Laboratories Inc., has earned approval as third-party certification body for the federal Energy Star energy ef-ficiency program—that will require any product seeking pro-gram participation to have its energy performance validated by a third party certifier prior to product labeling and undergo post-market verification testing to validate continuing energy performance.

“UL is committed to supporting the EPA and the Depart-ment of Energy in strengthening Energy Star’s reputation for energy performance,” said Stephen Wenc, president of UL En-vironment.

According to the EPA, the use of Energy Star products saved U.S. consumers $17 billion in energy costs in 2009. UL’s envi-ronmental services business, UL Environment, will provide an additional, optional mark, called the Energy Efficiency Certifi-cation (EEC) mark, displaying the UL leaf and the words “en-ergy verified,” on products that complete the program. This mark will act as a complement to the Energy Star logo.

Recognized certification bodies are required to comply with ISO/IEC 17025 for testing, calibrations and sampling, as well as be accredited to ISO/IEC Guide 65 for bodies operating product certification systems.

Designed with builders in mind, the

cook tops come with a conveniently sized shallow box design so they can install other appliances, cabinets, etc., below the range. In turn, the shape offers more in-stallation possibilities, even for the most space-efficient kitchens.

ASHRAE, IES JOIN FORCES ON RESIDENTIAL ENERGY STANDARDASHRAE and the Illuminating Engineer-

ing Society of North America (IES) are

working together to strengthen require-

ments in ANSI/ASHRAE Standard 90.2,

Energy Efficient Design of Low-Rise Resi-

dential Buildings.

Standard 90.2 provides minimum re-

quirements for the energy-efficient de-

sign of residential buildings. Last year,

ASHRAE’s Board of Directors recom-

mended to the Standard 90.2 commit-

tee that it consider a goal of writing the

standard so that it is 30% more efficient

than the 2004 version, including both a

prescriptive and a performance path.

The standard would target home

builders and code officials in an

easy-to-understand format that is simple

to use. The committee plans to have an

advisory public review of the standard to

determine whether proposed changes are

cient, and can be cost effectively manu-

factured in high volumes, according to the

company. The troffer backlight utilizes light

extraction technologies to extract light pre-

less blowers for gas-fired burner systems deliver a measured air/

fuel mixture to optimize combustion and reduce nitrous oxide and

ASSOCIATION REPORT: CEA

I have been with the Consumer Electronics

Association (CEA) for more than 25 years. As pres-

ident and CEO, I’ve had the unique opportunity

to see many new and innovative technologies before

they hit the market. Whether it’s at the International

CES or in meeting with one of CEA’s 2,000 member

companies, I am privileged to see tomorrow’s tech-

nology today.

But now, others can have a similar opportunity

to get inside information on the latest technologies.

For the first time, CEA has created a membership

category for individuals. It’s all part of the new

CEA Tech Enthusiast (TE) membership category.

As a CEA TE member, consumers receive benefits

such as online discounts, beta testing opportunities

and industry information, making them feel like a

true VIP in our industry.

If you are a CEA member company, I invite you to

become a CEA Tech Enthusiast membership corpo-

rate partner. As a TE membership corporate partner,
