DECCAN FINECHEM Process Control & Energy Management

Advance System DiagnosticsAnalysis and continuous monitoring of various energies (Compressed Air, Dry Air, Steam, Potable Water, Chilled & Cooling Water & Electricity) from common utilites feeding to 06 different plants. Deccan FineChem, a leading contract manufacturer of chemicals for Bayer Cropscience, were looking to integrate all energies such as ‘Compressed Air’, ‘Dry Air’, ‘Steam’, ‘Potable Water’, ‘Chilled & Cooling Water’ and ‘Electricity’ with a common Distributed Control System (DCS) catering to a process plant. The plants covered for the energies were ‘AC-1 to AC-4’, ‘Incinerator’, ‘HiTDS’ and ‘PCI’.

Excellent service support was a key parameter for the selection of the project execution partner. We were awarded the project in spite of tough competition.

SYSTEM OVERVIEWWe deployed Siemens make PCS7 for this process plant project. Multiple micro PLC S7 1200s were used for protocol conversion and energy data collection across the plant. We installed a plant-wide fiber optic network with redundant ring for connection of all the sub-systems. The data was collected from sub-control systems, and instrumentation through various buses like Modbus, Ethernet, Profibus and Canbus. In addition, we used central monitoring and control system on PCS7 platform. BENEFITS TO THE CUSTOMEROn completion of the project, the client could rely on a single party for all protocol and media conversions. Apart from a process plant control & monitoring, they were able to get accurate data on the consumption of all type of energies in different plant areas. They could now locate errors in the system and promptly take corrective measures or preventive maintenance. The client was also able to work out actual product costing and redefine product pricing and marketing strategies.

The client required complete automation and servo based solution of the FFS machine. Here, synchronization of the 04 axis servo system was the key function for the successful operation of this machine. Also, wastage was expected to be below 0.5%. Reliable hardware & optimized programming was the basic requirement of the customer. SYSTEM OVERVIEWWe deployed Siemens Simotion multi-axes servo-controller with Sinamics S120servo-drives and motors, and set up a communication link on ethernet based drive-cliq. In addition, HMI was implemented for user interface. The Simotion programming was developed with lot of effort to make the system very user friendly & stable. BENEFITS TO THE CUSTOMERAs a result of our value addition, the client was able to provide a highly reliablemachine with almost zero wastage. The system could achieve an inherent 99% uptime. The reliability of the system was unmatched, hence the customer was able to manage the service of all the systems with a small team. This led to an increase in their machine sales from 20 per year to 150 per year within 5 years, leading to multi fold profitability.High product reliability led to remarkable word-of-mouth publicity and assuredrepeat orders. The quality of the new machine also opened up international markets for the client.

Turnkey with Automation / Instrumentation / Electrical Switch Boards / Bought Outs / Contracting / Erection, Commissioning and Handover M/s Larsen & Toubro required complete utility automation solution on a turnkey basis. The basic processes required were direct and indirect cooling in their forging process.We won the order after a tough competition. Our ability in handling high-value jobs backed by a local presence was key to our selection for the project. SYSTEM OVERVIEWThe scope of the project included supply of the new PLC system with SCADA software package, placement of new panels, software development and commissioning. Remote I/O stations were to be fixed at various locations in field and field instrumentation for temperature, pressure and flow were to be installed and connected to the control system, backed by calibration and onsite commissioning. Field cable laying & termination, supply, erection, laying of cable trays, supply and installation of control valves were part of the project requirements. POWER CONTROL CENTERSPower Control Centre is used for distribution and control of various

power sources used in industry. Normally Power Control Centres are

installed near power source, hence the fault level is high. Panels are

designed to withstand a fault level upto 80KA for 1 sec. Bus bar system

in Power Control Centres are designed to suit the fault level as well as

temperature rise upto 40C above ambient. Ample space is provided

for cable termination. Various protections viz short circuit, overload,

earth fault, under voltage, etc. are provided to protect the source

and the equipment.

MOTOR CONTROL CENTERSMotor Control Centres are suitable for operation of motors ranging

from 0.5HP to 500HP ratings. Motor Control Centres contains various

types of starting viz. Direct On Line (DOL), Start Delta, Autotransform-

er, Soft starter etc. Locate and remote operation facility, compatible to

PLC/DCS based operation. Motor Control Centre is properly ventilated

in case of higher size of motor starter. Componenet layout is made so

as to facilitate ease of operation and maintenance.

POWER DISTRIBUTION PANELSPower Distribution Panels are used for distribution of power on down

stream They are required in case of high concentration of loads other

than motor starters. Advantage of using Power Distribution Panel is

to clear fault locally hence it does not affect upstream Switchgear.

AUTOMATIC POWER FACTOR IMPROVEMENT SYSTEMSAutomatic Power Factor Improvement Panel is designed to maintain

power factor of plant close to unity. Auto as well as manual mode

is provided for power factor control. Various types of capacitors are

used depending on load conditions. Typically MPP, APP or Mixed

dielectric types of capacitors are used. In case of non-linear loads

like VFD, UPS, etc. Thyristorized switching with suitable filtering is

used for controlling the power factor.

Intelligent PCC with true and totally flexible PQ and EMS, maximising ROIDetox Corp. planned the set-up of a common effluent treatment and solid waste management plant in Ankleshwar. The scope of the project included a complex electrical power system with multiple supply sources - grid, multiple DG and a steam turbine.

A major challenge was the design of the main low voltage power panel as it required immense flexibility. Our thorough knowledge of power distribution and its various configurations allowed us to execute it successfully. An additional requirement was that the steam generated in process was also to be used as an energy source for the plant. SYSTEM OVERVIEWAs stipulated in the brief, we designed a power control centre with various combinations. A lot of automation was introduced for price optimization as well as ease of operation. A double busbar system was introduced into the panel that allowed reuse of the steam generated in the plant. An energy and power quality management system was implemented. System Turnaround in 18 months.The customer was facing many challenges like inadvertent failures of electrical compo-nents, frequent burnout in the power factor correction panels, penalty by the electricity board in lieu of the poor power factor, loss of production because of frequent breakdowns, line losses, etc. We took up this case as a challenge.
